Why Fuel Hose Has a Shelf Life

Nothing on a 1991 Bayou 300 4x4 ages more predictably than the rubber carrying fuel to the carburetor. Rubber loses the plasticizers that keep it supple, and a hose that was once soft and springy ends up stiff, glossy, and inclined to crack at every bend. Heat cycling from the air cooled single and constant vibration through the chassis push that surface checking deeper until it becomes a split. In dry, sun exposed climates the process runs faster, because low humidity and ultraviolet exposure both pull flexibility out of the material.

Modern gasoline attacks from the other side. Ethanol blended fuel draws in atmospheric moisture and slowly degrades the inner liner of the hose, worst of all when a machine sits for months with fuel in the system. The inside softens and sheds material while the outside grows brittle, and that debris becomes the varnish and gum that plugs small carburetor passages. A hose that looks presentable can still be failing internally, which is why the calendar matters as much as appearance on a machine of this vintage.

What This Bayou Actually Uses for Fuel Delivery

Your 1991 Bayou is carbureted, which keeps the job simple. There is no fuel pump, nothing pressurized, no injector, and no locking quick connect fitting to release. The tank sits high under the front plastics, a manual petcock threads into its underside, and gasoline drops by gravity through a short hose to the carburetor inlet. The petcock is your shutoff for the entire procedure. Both hose ends are plain barbs held by clamps, and the carburetor has a float bowl drain screw that lets you empty the bowl on your terms.

As a four wheel drive model, this Bayou carries a front differential and driveline ahead of the engine. That does not change the fundamentals of the repair, but the hose can pass closer to frame crossmembers than it does on the two wheel drive chassis. Plan on slightly tighter access and a couple of extra clearance points to honor when routing the new line.

Symptoms Not Worth Ignoring

Any of these should send you looking at the hose:

  • A puddle or dark stain on the floor beneath the fuel valve after the quad has been parked
  • A pronounced gasoline smell that lingers in a closed garage
  • Visible cracks, crazing, or a hardened chalky surface on the line
  • Dust stuck to a wet ring at either fitting, the mark of slow weeping
  • Bogging under load, hesitation off idle, or an engine that behaves as if the tank were nearly empty

Remember that a gravity fed system suffers twice from a crack. Fuel escapes, and air is drawn in on the way to the float bowl. The lean stumble that results is commonly mistaken for a carburetor fault.

Setting Up: Tools, Parts, and Fuel Safety

Collect the following before you disconnect anything:

  • Gasoline rated hose in the original inside diameter
  • New spring clips or small worm gear clamps
  • Rubber gloves and safety glasses
  • An approved container for drained fuel, plus a short scrap hose for the bowl drain
  • Line clamping pliers in case the petcock no longer shuts off cleanly
  • Screwdrivers, small sockets, pliers, a sharp razor, and rags

The safety piece is genuine, not boilerplate. Gasoline vapor is heavier than air, so it settles at floor level and travels along the ground toward ignition sources. Work outdoors when you can. In a garage, open the main door completely and move air out low rather than trusting an overhead window. Shut off appliances with standing pilots, relocate battery chargers and grinders, keep the drain container capped between pours, and set fuel soaked rags outside rather than leaving them on the bench.

Working the Old Line Free

Shut the petcock, and if it seeps past its internals, clamp the hose closed a few inches below the tank. Drain the float bowl next: push the scrap hose onto the drain nipple, route it into your container, and open the drain screw a turn until the bowl is empty. Remove the seat and the plastic over the tank so both ends of the line are exposed at the same time.

Before disturbing anything, note the routing and every clip supporting the hose. Then slide each clamp well back and rotate the hose on its barb to break the varnish bond that decades of fuel has formed. Old rubber does not release willingly. When it fights, slice it lengthwise with the razor and peel it off the fitting. Never lever a screwdriver against the petcock spigot or the carburetor inlet, because a gouged sealing surface will weep permanently no matter how tightly you clamp the new hose.

Installing the Hose and Verifying No Leaks

Cut the new line to match the old one laid straight beside it, without adding slack. Extra length is a liability: it lets the hose sag toward the exhaust or rub a frame edge, and the crowded front end of a 4x4 chassis offers little forgiveness. Slide each end fully onto its fitting, dry, until it seats past the raised bead. Skip grease, oil, and silicone entirely; lubricant defeats the friction seal and allows the hose to creep off over time. Hot water for a few seconds is the only help a stiff hose should get.

Fit new clamps just behind each bead and tighten evenly, stopping as soon as the hose no longer turns by hand. Route the line back through its factory clips so it clears the header, the steering, and the front driveline. Check the fuel cap vent while you have access, since a blocked vent starves the carburetor in a way that feels identical to a collapsing hose.

Finish with a proper leak test. Wipe both joints dry, open the petcock, and let the fuel column sit on the connections for five minutes before starting the engine. Inspect visually and then feel underneath each fitting, because fuel travels along hose before it drips. When that comes back clean, start the Bayou and check again at idle, since vibration reveals a marginal clamp a static test cannot. Confirm the bowl drain screw is closed and dry, reinstall the bodywork, and ride a short loop close to home first.
