Hard starting, a bog halfway up the hill, and a whiff of gasoline every time you walk past the shed usually add up to one thing on an older utility quad. On a 1991 Bayou 300 the fuel system is about as simple as it gets — a carburetor fed by gravity through a manual petcock and one length of rubber hose — which means the hose itself is often the whole problem. Replacing it is a short job with a real payoff in reliability.

The Chemistry and Physics Behind Hose Failure

Rubber fuel line does not wear out from carrying fuel; it wears out from time, heat, and fuel composition. The plasticizers that make hose flexible slowly migrate out, leaving material that has gone stiff and glassy. Once that happens, the vibration coming off an air-cooled single can no longer be absorbed, and fine cracks begin forming at the bends. Heat radiating from the cylinder pushes the process along, and arid climates accelerate it further by drawing moisture out of the rubber wall.

Ethanol-blended gasoline works from the inside. Alcohol carries water into the fuel and gradually breaks down the hose liner, so the inner surface can be deteriorating while the outside still looks respectable. Fuel that sits unused for months leaves gum and varnish that narrows the passage and bonds the hose ends to their barbs, which is why old hose so often has to be cut off rather than pulled.

Catching the Problem Before It Strands You

Two categories of evidence matter. Leak signs include a gasoline puddle or damp patch under the engine after the quad has sat overnight, a strong fuel odor around the tank that never fades, and dust caked into a wet ring at either fitting. Flow signs are subtler: bogging on grades, hesitation as the throttle opens, a lean stumble at higher rpm, or an engine that behaves like the tank is dry when it is not.

Add a hands-on check. Pinch the hose from end to end. Anything that feels rigid, crunchy, or refuses to spring back has reached the end of its useful life, regardless of how it looks in the shade.

Setting Up the Job

Gather hose in the original inside diameter, fresh clamps, gloves, a sealed fuel-rated container, a small flat-blade screwdriver for clamps and the float bowl drain screw, a socket set for the seat and covers, rags, and a razor blade. An inline filter is a sensible addition once you know the old hose has been breaking down internally.

Then take care of the workspace, and treat this as more than boilerplate. Gasoline vapor is heavier than air, so it flows downhill and gathers at floor level where a pilot light or a spark from a cord can find it before your nose does. Work outside or with the garage door wide open. Let the engine and exhaust cool completely, disconnect the battery negative terminal, get heaters and hot work lamps out of the area, and keep an extinguisher where you can grab it without stepping away. Drained fuel belongs in a sealed container.

Draining and Disconnecting

Rotate the petcock to OFF and verify it has actually sealed. A valve that has spent decades in the open position can gum badly enough to seep past, and finding that out with a hose already off is no fun. A carbureted machine like this one has that shutoff; a fuel-injected quad has no valve and requires line-clamping pliers to hold back the pump instead.

Pull the seat and the bodywork over the tank and carburetor. Set a pan under the carburetor and open the float bowl drain screw to empty the bowl and lower hose in a controlled way. Slide both clamps well back, then twist each hose end on its barb to break the varnish bond before pulling. When a hose refuses to release, slit it lengthwise with the razor and peel it away rather than prying on a fitting. Since this is a two-wheel-drive chassis, the run is short and unobstructed, without the front differential and driveshaft hardware that adds clearance points on 4x4 models — still, note the clips and guides the old hose passed through.

Putting the New Line In

Cut the replacement to the same length as the old hose. Extra length lets the line droop toward the exhaust or rub a frame tube; too little keeps both fittings under constant strain. Slip the clamps on before attaching either end, then push each end fully onto its barb until it seats past the raised bead. Do it dry. Grease, oil, and silicone all reduce the friction rubber needs to hold a barb and create a path for fuel to escape past the clamp. Dip the end in hot water for thirty seconds if it is too stiff to push on.

Set each clamp just behind the bead and snug it until the rubber starts to compress. Any tighter and the clamp cuts into new hose, which becomes the next leak. Return the line to its original clips so it hangs well clear of the cylinder head and header pipe.

Proving the Repair Before You Load Up

Tighten the float bowl drain screw, open the petcock, and simply watch both joints for a full minute. Gravity feed loads the new connections with fuel immediately, so a bad seal announces itself right away. Wipe both fittings dry and inspect again a minute later for fresh dampness. Reconnect the battery, start the 1991 Bayou 300, and check a third time at idle so vibration has a chance to expose anything a static test missed. Take a slow lap around the property, then park and look one final time at both ends and the ground beneath. If the engine still acts starved after a dry, leak-free install, the debris shed by the old hose has most likely collected in the petcock screen or the carburetor jets.
