Everything else about replacing the fuel line on a 1991 Bayou 220 2x4 is straightforward, because Kawasaki built this quad carbureted and gravity fed. The tank sits above the engine, a manual petcock controls flow, a short rubber hose carries it down, and the carburetor float bowl holds a reserve. Get the sequence right and the whole repair stays clean.

Removal, Step by Careful Step

Turn the petcock to OFF and give the line a moment to stop flowing. Pull the seat and whatever plastic blocks your view of the run between tank and carburetor. Slide a drain pan under the engine, then open the float bowl drain screw and let the carburetor empty completely into the pan. That handles the downstream fuel deliberately instead of letting it find your sleeve.

Loosen the clamp at the carburetor barb and slide it well back along the hose so it is out of the way. Decades of fuel have varnished the rubber onto the brass, so twist the hose a quarter turn to break that bond before you pull. If it stays locked on, slit it lengthwise with a sharp blade and strip it off the fitting rather than levering on a part you cannot easily replace. Move to the petcock end and do the same, keeping a rag ready for the trickle that comes from the tank neck.

Why the Petcock Makes This Easier Than It Sounds

That shutoff valve is worth appreciating. On a carbureted Bayou you close the petcock and fuel stops, full stop. A fuel-injected quad has no petcock at all, holds residual pressure from an in-tank pump that must be bled off first, and frequently uses self-locking plastic quick-connect couplers instead of a barb and clamp. Your 220 gives you brass barbs, ordinary clamps, a serviceable float bowl drain, and zero system pressure to respect. It is one of the friendliest fuel systems on any utility quad.

What Actually Wears Out

Rubber fuel line ages regardless of miles. The softeners that keep it flexible gradually leave the hose wall, so a tube that was once pliable turns stiff and brittle. Heat cycling from the air-cooled cylinder pushes that along, and dry climates make it worse still by drawing moisture out of the outer surface. Once the hose can no longer flex, vibration and the occasional knock against a frame tube open cracks that grow into leaks.

Ethanol-blended gasoline works from the inside. Alcohol in the fuel pulls in water and degrades the inner liner, especially on a machine that sits for a season with a partial tank. The liner goes gummy and sheds particles downstream toward the float needle, so you can have a hose that passes a visual inspection while it is failing internally. Age alone justifies replacement on a Bayou from this era.

Symptoms You Should Not Ignore

  • A gasoline smell around the quad with no visible source
  • Wet spots on the hose or a puddle on the floor beneath the engine after it has been parked
  • Surface cracks, a chalky white film, or firm brittle sections you can feel by pinching
  • The engine bogging or running lean under throttle while idle seems normal
  • Grimy dust rings at either barb, left behind by fuel that seeped and evaporated repeatedly

Tools, Parts, and a Real Word About Gasoline

You need very little: gloves, a drain pan, a sealed fuel-rated container, hose in the correct inside diameter, fresh clamps, a flat-blade screwdriver, a small socket set, a sharp knife, and rags. Buy the hose slightly long so you can trim it to the removed piece.

Gasoline vapor is heavier than air and collects at floor level, which is precisely where pilot lights, shop heaters, and power strips live. Work outdoors or with the door wide open, keep every ignition source away from the low air around the machine, and disconnect the battery before you begin so nothing in the electrical system can arc while fuel is exposed. Skin contact matters too, which is why gloves are on the list rather than optional.

Fitting the New Hose and Confirming the Seal

Lay the old hose beside the new one and cut to match. Extra length seems harmless and then finds a frame rail to rub or sags toward the exhaust. Soften each end briefly in hot water and push it fully onto its barb until it bottoms against the shoulder of the fitting. Assemble everything dry, with no grease, oil, or silicone on the barbs, because a lubricant film gives fuel a path to creep out from under the clamp long after you have forgotten it was there.

Set the new clamps just behind the bead on each fitting and tighten them evenly. Snug is the target, not crushed, since old-style rubber does not tolerate a clamp cranked hard. Route the hose back through its original guides. This being a 2WD chassis, the path is short and unobstructed, whereas a 4x4 quad has to work its line around front differential castings and extra frame clearance points. Either way, keep the finished hose clear of the cylinder head and header.

Close the bowl drain, open the petcock, and watch both joints fill. Wipe each with a dry rag and study the cloth for any darkening. Start the engine, let it idle several minutes, and check once more with the machine vibrating, because that is when a marginal seal reveals itself. Flip the petcock to RESERVE for a moment to test the lower tank port as well. Finally, while the system is empty, clean or replace the petcock screen and any small inline filter. Fuel-injected quads hide that filter inside the tank with the pump module where it is untouchable during a hose swap, so take advantage of the access your Bayou gives you before the bodywork goes back on.
