Most owners of a 1991 TRX300FW discover this job through their nose. Gasoline has a way of announcing a tired hose long before anything drips, and on a machine this old the hose is almost always the culprit. Honda built this 282cc four-wheel-drive utility quad with a carburetor, so fuel travels by gravity from a tank beneath the front bodywork, through a manual petcock, and down one length of rubber to the carburetor behind the cylinder.

Symptoms You Should Not Ride Through

Because the system is gravity fed, a bad hose leaks whenever the petcock is open, whether the engine is running or the quad has been parked for a week. Run through this list:

  • A gasoline odor around the front of the machine that lingers after everything has cooled
  • A puddle or dried stain on the floor beneath the engine
  • Hairline cracking, a chalky gray surface, or a section that feels hard and crunchy when pinched
  • A ring of caked dust at a fitting where fuel has seeped and evaporated over and over
  • Bogging under load, a lean stumble as you roll on the throttle, or the engine acting empty with fuel in the tank

The last item deserves attention because it points at flow restriction rather than leakage. A hose that has swollen shut internally or filled with gum cannot keep the float bowl supplied, which feels identical to running out of gas at the worst moment. Fuel-injected quads show similar drivability trouble, but there a leak often mists and evaporates at the breach and never leaves the puddle that makes diagnosis easy on a carbureted machine.

Why the Original Hose Is Long Overdue

Rubber fuel line depends on plasticizers for flexibility, and heat drives them out over time. This engine is air cooled and the line runs near the cylinder, so the hose has absorbed a heat cycle every ride for decades. What is left is stiff instead of resilient, and once it stops flexing with engine movement it develops surface checks that progress into splits. Dry climates hasten it further by drawing moisture from the hose wall, which is why quads from arid regions often have hose that breaks apart during removal.

Ethanol-blended fuel works from the inside out. Ethanol pulls water into the gasoline and the mixture is harder on older rubber than the fuel this quad was designed for. Fuel that sits stagnant for months also leaves varnish along the bore and can soften the liner until it releases particles toward the carburetor jets. On a 1991 machine, age by itself justifies replacement.

Setting Up and Handling Fuel

You need gloves in nitrile or rubber, replacement gasoline-rated hose in the correct inside diameter, new clamps in the factory style, an approved fuel container, a shallow drain pan, a flat-blade screwdriver, needle-nose pliers, a razor blade, sockets for the bodywork, penetrating oil for seized fasteners, rags, and a flashlight. Plan on discarding the original clamps; corrosion usually decides that for you.

Ventilation is the real safety concern. Gasoline vapor is heavier than air, so it sinks and creeps along the floor toward pilot lights, shop heaters, and ground-level motors. Work outdoors when you can, or open the overhead door fully and shut down any open flame in the space. Let the engine and header cool completely first, keep the fuel container capped between pours, and wipe up spills instead of letting them evaporate in a closed garage.

Extracting the Old Line

Shut the petcock. That one valve is the whole fuel isolation step on a carbureted quad, and it is a real convenience compared with a fuel-injected machine that has no petcock at all — there you would pinch the hose closed with line-clamping pliers, or pull the pump fuse and crank until the engine stalls to bleed off pressure first.

Remove the seat and the plastic tank cover for clear access to both hose ends, treating stubborn hardware with penetrating oil rather than muscle. Slide the pan under the carburetor and open the float bowl drain screw to release the fuel still sitting downstream. Move both clamps well back along the hose, twist each end at the barb to break the varnish bond, and pull it straight off. Do not pry with a screwdriver: the petcock spigot and carburetor inlet mar easily and a marred barb seeps forever. Hose this old is usually best slit lengthwise and peeled away. Note the routing carefully before it is out, since this four-wheel-drive chassis carries front differential hardware and extra frame structure that a two-wheel-drive quad does not, and the line has to clear all of it.

Fitting the New Hose and Confirming the Seal

Cut the replacement to the exact length of the old piece. Too long and it sags onto the cylinder or drifts toward front driveline components; too short and both fittings live under permanent tension. Push each end onto its barb dry, bottoming it out so the retaining bead sits well inside the rubber. Keep grease, oil, and silicone off the fittings entirely — lubricant gives fuel a channel to creep along the barb and can carry into the float bowl. Warm water is the only safe way to soften a stiff hose end.

Install new clamps just behind the bead at both ends, tightened evenly and only to firm. A crushed hose distorts and leaks. Route the line back through its original guides, clear of the exhaust and any front driveline movement. Then close the float bowl drain screw, open the petcock, and watch both joints for a full minute; gravity feed exposes a bad connection almost immediately. Blot each fitting with a clean dry rag, wait, and blot again to separate a real seep from residual fuel. Start the engine, idle it several minutes, and inspect one final time with the hose warm and vibrating.

One More Thing Before Reassembly

With the bodywork off, remove and rinse the strainer screen inside the petcock. Decades of tank sediment collect there along with the crumbs shed by the old hose, and a plugged screen is the usual reason a machine still starves for fuel after a fresh line goes on. Check the fuel valve itself for weeping at its base as well, since the same rubber seals inside it have aged just as long as the hose you just replaced. Being able to service that screen directly is a benefit of the carbureted layout — fuel-injected quads keep their filter inside the tank as part of the pump assembly, where a hose replacement cannot help it. Once both joints stay dry, reinstall the tank cover and seat and your TRX300FW is ready for work.
