Replacing a Cracked Fuel Line on the 1990 Suzuki LT-F250F Quadrunner 4x4

Rubber does not last forever, and on a 1990 Quadrunner 4x4 the fuel hose has now had three decades to give up. Understanding exactly how that hose deteriorates tells you when to replace it, what to look for, and why a machine that ran fine last fall can develop a fuel smell over the winter.

How a Fuel Hose Deteriorates

New fuel hose is flexible because it contains plasticizers blended into the rubber compound. Those additives slowly migrate out with heat and time, and the hose stiffens as they leave. Once flexibility is gone, the hose can no longer absorb the vibration an air-cooled thumper puts into everything bolted to it. Cracks begin at the surface, typically at a bend or directly under a clamp where the wall is compressed, and grow inward until fuel finds daylight.

Climate accelerates it. In dry regions, low ambient humidity draws moisture out of the rubber and the hose goes hard and chalky noticeably faster than the same hose in a humid climate. Sun exposure on a quad parked outdoors does the same thing from a different angle.

Then there is ethanol. Alcohol-blended pump gas pulls water into the fuel and gradually chews at the inner liner of hose that was never formulated for it. When a Quadrunner sits idle for months with fuel sitting in the line, the outside continues hardening while the inside softens and sheds. The debris that comes loose heads directly for the carburetor's jets. On a 1990 machine, the calendar is reason enough to replace the hose even if it looks acceptable.

The Carbureted Layout on This Machine

Suzuki fed this generation of Quadrunner with a carburetor and a manual petcock, not fuel injection. The valve sits at the low corner of the tank, and fuel travels a short run of hose down into the float bowl on gravity alone. Nothing on this circuit is pressurized. That gives you a shutoff you can simply turn to OFF, which is a genuine convenience compared with an injected quad where you must pinch the hose with clamping pliers, kill the pump, and bleed off residual pressure before touching a fitting — and where the connections are frequently locking quick-connect couplers rather than plain barbs.

Test that OFF actually holds before you rely on it. A petcock this old can seep past a hardened internal seal, and finding that out with the hose already off is no fun.

Symptoms Worth Acting On

  • Gasoline you can smell around the machine well after it has been shut down
  • A damp streak or puddle beneath the tank, often visible on the skid plate
  • Surface cracking, a hardened section, or a bulge near a fitting
  • Bogging on climbs, hesitation off idle, or a lean stumble at steady throttle
  • Fuel stains that appear only with a full tank, when gravity head is highest
  • A dried, dust-crusted ring around either barb

Any single item on that list justifies pulling the hose off and looking at it closely. Fuel leaks near a hot cylinder are not something to monitor over a few more rides.

Tools, Supplies, and Ventilation

Set out the following before starting:

  • Fuel-resistant gloves
  • An approved container for drained gasoline plus a shallow catch pan
  • Gasoline-rated replacement hose in the original inside diameter
  • A fresh set of clamps in the correct size
  • Flat-blade screwdriver, basic sockets, sharp utility blade, clean rags

Do this work in open air. Gasoline vapor is heavier than air, so it collects at floor level where a high window will never clear it — open the door wide or push the quad outside. Shut off pilot lights and space heaters, disconnect the battery negative, and keep fuel-soaked rags in a metal container away from the work area rather than piled on the bench.

Taking the Old Line Off

Turn the petcock to OFF and let the engine idle until it quits, which drains most of the float bowl. If the carburetor has a bowl drain screw, open it over the pan to release the rest. Slide the pan under the hose run and drape a rag over the first fitting you intend to open.

Work each clamp back along the hose before disturbing the joint. Decades of fuel varnish effectively bond the hose to the barbs, so twist the hose to break that grip rather than hauling on it. If it will not budge, slit it lengthwise with a blade and peel it off. Snapping the petcock spigot is the one failure mode that turns this repair into a much bigger project, so patience pays.

Study the routing as the hose comes out. Four-wheel drive means the front differential and its driveshaft take up room a 2WD quad leaves empty, and the factory hose path threads around that hardware while staying clear of the exhaust. Record every clip and guide before the old line is fully removed.

Fitting the Replacement and Checking Your Work

Cut the new hose to match the original. Excess length sags toward moving parts, while a short piece pulls at the fittings as the engine moves on its mounts. Push each end fully home over its barb, dry. Never apply grease, oil, or silicone to a fuel fitting — lubricant on the sealing surface invites a slow weep and can carry contamination downstream into the carburetor. Soften a stiff hose end in hot water instead.

Position clamps just behind the raised bead on each barb and tighten evenly. Snug holds; crushed rubber leaks. Put the hose back through its original guides so it stays away from the head and the front driveline.

Now open the petcock and watch both joints for a solid minute with the engine off. Gravity delivers fuel to the fittings immediately, so a bad connection shows up fast. Dry the area with a clean rag and inspect again, then fire the engine and check at idle with good light, particularly the top side of each fitting where seepage hides. Ride slowly for a few minutes and take a final look once the engine has heat-cycled.

While the area is open, check any small inline filter and the screen inside the petcock. On the carbureted 1990 LT-F250F these are out where you can clean or swap them freely, unlike an injected machine that houses its filter inside the tank with the pump. Fresh hose behind a plugged screen still delivers poor fuel flow, so take care of both and the Quadrunner will run clean.
