Signs of a Failing Fuel Line and How to Replace It on a 1990 Bayou 300 4x4

What a Dying Hose Looks and Smells Like
A 1990 Bayou 300 4x4 has had more than three decades to work on its fuel hose, so the question is not whether the line has aged but how far it has gone. Kneel beside the machine with a flashlight and read the evidence in order. Look under the fuel valve for a stain or a wet patch left behind after an overnight sit. Notice whether a closed shed smells of gasoline. Pinch the hose along its length and feel for a section gone hard and glassy, then check both fittings for dirt packed into a damp ring by fuel that has been weeping and drying.
The running symptoms are just as telling. A compromised hose makes the engine bog on a climb, hesitate off idle, or fall flat at higher rpm. Since the Bayou is gravity fed, a crack in the line allows air in as readily as it allows fuel out, and air reaching the float bowl produces a lean stumble. Many riders tear into the carburetor over a symptom that a few dollars of new hose would have fixed.
Fuel Delivery on This Machine
The 1990 Bayou 300 is carbureted. There is no fuel pump, no pressure to relieve, and no injector or quick connect coupling anywhere in the circuit. The tank rides high under the front bodywork, a manual petcock screws into its base, and fuel drops through a short rubber hose to the carburetor inlet. That petcock is your shutoff for the whole procedure, and both hose ends are simple barbs secured with clamps.
This is the four wheel drive Bayou, so a front differential and its associated driveline sit ahead of the engine. The replacement procedure is identical to the 2x4, but the hose can run closer to frame crossmembers and driveline hardware, giving you a slightly tighter working space and an extra clearance point or two to keep in mind when you route the new line.
Why Rubber Fuel Hose Wears Out
Three things gang up on the hose. Ordinary aging drives out the plasticizers that keep rubber flexible, so a soft hose becomes stiff and glassy and eventually splits at a bend. Environment matters too; dry, sunny climates strip flexibility much faster than humid, shaded storage, and heat cycles off the air cooled single plus constant frame vibration convert surface checking into real cracks.
Then there is ethanol blended pump gas. The alcohol content attracts moisture and works on the hose from the inside, degrading the inner liner while the outside continues to harden. Tools, Parts, and a Genuinely Safe Workspace
Have all of this ready before the first connection comes loose:
- Replacement hose rated for gasoline, matched to the factory inside diameter
- Fresh clamps — spring clips or small worm gear clamps
- Nitrile gloves and eye protection
- A sealed fuel container and a short scrap hose to drain the float bowl
- Line clamping pliers, worth having if the aging petcock no longer holds tight
- Flat blade screwdriver, small socket set, pliers, sharp razor blade, clean rags
Do not treat ventilation as a formality. Gasoline vapor is denser than air, so it sinks and travels along the floor toward whatever can ignite it. Move the Bayou outdoors if the weather cooperates. Otherwise open the overhead door fully and exhaust air at floor height rather than relying on a high window. Shut off water heaters and shop heaters with standing pilots, get chargers and power tools out of the area, and keep the drain container closed except while pouring into it.
Removal Step by Step
Turn the petcock off. If it weeps past the seal, which is common on a valve this old, clamp the hose closed a few inches downstream of the tank. Then empty the carburetor deliberately: attach the scrap hose to the float bowl drain nipple, run it into the container, and back the drain screw off a turn. That way the bowl does not dump onto the engine when you pull the line.
Pull the seat and the plastic panel covering the tank so you can see both ends of the run at once. Take note of the routing and every clip that supports it before anything moves. Walk each clamp back along the hose, then twist the hose gently on its barb to break the varnish bond. Thirty plus years of fuel effectively glues rubber to brass, so expect it to resist. When it does, slit the hose lengthwise with a razor and peel it off. Prying at the petcock spigot or carburetor inlet with a screwdriver scores the sealing surface, and a scored barb weeps no matter how hard you clamp it.
Installation and the Leak Check That Matters
Cut the new hose to match the old one laid out straight. Resist adding length — slack lets the line sag onto the exhaust header or chafe a frame edge, and space is at a premium on this 4x4 chassis. Push each end on dry until it bottoms out past the raised bead. Keep grease, oil, and silicone off the fittings entirely, because a lubricated barb both leaks and allows the hose to creep off under vibration. If the hose is tight, dip the end in hot water for a few seconds to soften it.
Position the new clamps just behind each bead and snug them evenly, stopping as soon as the hose will not rotate by hand. Overtightened worm gear clamps cut into fresh rubber. Seat the line back in its factory clips so it stays clear of the header, the steering components, and the front driveline. While the panels are off, verify the fuel cap vent is open; a plugged vent creates tank vacuum and starves the carburetor exactly like a collapsed hose.
Now prove the work. Wipe both joints dry, open the petcock, and let the system sit for several minutes before starting anything. Inspect each fitting and run a dry finger underneath, since fuel runs along hose before it drips. When static looks clean, start the engine and check both connections again at idle, because vibration exposes a clamp that just barely passed. Confirm the float bowl drain screw is closed and dry, put the bodywork back on, and ride a short loop near home before you trust it on a long day out.
