There is a reason the Bayou 300 keeps showing up on job sites and back pastures thirty years after it was built. Nothing in its fuel system can strand you that you cannot fix in an afternoon with hand tools. The 1990 model is carbureted, gravity fed, and fitted with a manual petcock beneath the tank, so replacing the rubber hose that carries fuel down to the float bowl is a genuinely accessible repair — and on a machine this old, an overdue one.

Preparation Comes First

Lay out everything before a drop of fuel moves. You want replacement hose matched to the original inside diameter, a set of new clamps, nitrile or rubber gloves, a sealed container rated for fuel, a small flat-blade screwdriver, a socket set for the seat and tank covers, a stack of rags, and a razor blade in case a hose end has bonded itself to a barb. Add an inline filter to the order; on a thirty-year-old machine it is a few dollars against a lot of grief.

Then deal with ventilation properly, because this is the one part of the job that can genuinely hurt you. Gasoline vapor is heavier than air and settles at floor level, where it can reach an appliance pilot light or a spark from an extension cord long before you notice a smell. Open the garage door completely or roll the quad out into the driveway. Let the engine and exhaust cool fully, disconnect the battery negative, clear heaters and hot work lamps out of the space, and keep an extinguisher within arm's reach.

The Fuel System You Are Working On

Gravity moves the fuel here. It leaves the tank, passes the petcock, drops down the hose, and fills the carburetor float bowl, where a float and needle set the level. Because the petcock is a mechanical valve with a real off position, closing it stops the flow completely — something a fuel-injected quad cannot offer, since it has no valve and requires pinch-off pliers to hold back an in-tank pump. The float bowl drain screw gives you a controlled way to empty what is already downstream. And as a 2x4, the 1990 Bayou 300 has no front differential or front driveshaft crowding the area, so the hose run is short and easy to reach.

What Wears a Fuel Line Out

Time is the culprit, not use. The plasticizers that keep rubber pliable migrate out of the hose over the years until the material is stiff and glassy rather than springy. Vibration from the air-cooled single then works fine cracks into that hardened wall, starting at the bends. Heat off the cylinder speeds the process, and dry desert air accelerates it further by drawing moisture out of the rubber.

Ethanol-blended pump gas attacks the other surface. Alcohol pulls water into the fuel and slowly degrades the hose liner, meaning the interior can be crumbling while the exterior still looks presentable. Fuel that sits for months leaves gum and varnish that both restricts the passage and cements the hose ends onto their fittings.

Symptoms Worth Acting On

  • A small gasoline puddle or damp patch under the engine after the machine has sat
  • A persistent fuel odor around the tank hours after the last ride
  • Hairline cracking, splitting, or a chalky dried surface on the hose
  • Hose that feels hard and unyielding when pinched
  • Bogging on hills, hesitation under throttle, or a lean stumble mimicking an empty tank
  • Grime caked into a wet ring at the petcock spigot or carburetor inlet

Freeing the Original Line

Close the petcock and confirm the flow has truly stopped rather than assuming it. Remove the seat and the panels covering the tank and carburetor, slide a drain pan underneath, and loosen the float bowl drain screw so the bowl and lower hose empty before anything is disconnected. Push both clamps well back along the hose.

Twist each hose end on its barb to break the varnish bond, rather than pulling straight back and loading the fitting. If a hose has effectively welded itself in place, slit it lengthwise with the razor and peel it away from the barb. That approach protects a petcock spigot and carburetor inlet that are not easy to find for a machine this age. Take note of the routing and every clip the old line passed through before it is fully free.

Installation and the Leak Check

Cut the new hose to match the old one for length. Cut it long and it sags into the exhaust or rubs a frame tube; cut it short and both fittings live under constant tension. Slide the clamps on before attaching either end, then press each end fully onto its barb until it seats past the raised ridge. Fit the hose dry, with no grease, oil, or silicone anywhere near the fittings; a slick sealing surface is precisely how fuel finds its way past a clamp, and clean rubber grips a barb far better. Hot water is the safe way to soften a tight hose end.

Position each clamp just behind the bead and tighten until the rubber begins to compress, no further, then route the line through its original guides so it hangs clear of the head and header. Close the float bowl drain, open the petcock, and watch both joints for a full minute; gravity puts fuel on the connections immediately, so leaks show themselves fast. Wipe both fittings dry and check again a minute later. Reconnect the battery, start the 1990 Bayou 300, and inspect a third time at idle, since vibration reveals what a still machine hides. Finish with a slow ride and one last look underneath. If the engine still runs starved after a clean install, the petcock screen and carburetor jets are where the old hose debris will be waiting.
