Choosing the Right Hose for the Job
The first decision you make on this repair matters more than any wrench work that follows. Your 1989 YFM250 Moto–4 is a carbureted, gravity fed machine, so it does not need hose rated for the high pressure a fuel injected quad generates. What it does need is the correct inside diameter for a snug interference fit on the petcock spigot and the carburetor inlet. Hose that is a size too large will not seal properly no matter how hard you crank the clamp, and hose that is undersized will not slide fully onto the barb.
Buy the piece a few inches longer than you need so you can trim it to match the original exactly. Also pick up two fresh clamps in the same style the factory used rather than reusing the old ones. Clamps take a set over decades and lose their spring, and a tired clamp on a new hose is a leak waiting to happen.
Why the Original Line Gave Up
Fuel hose ages from the outside and the inside at the same time. Externally, heat cycling drives the plasticizers out of the rubber compound. The 250 Moto–4 runs an air–cooled single, and the hose absorbs a share of that warmth every time the engine comes up to temperature. Over enough cycles, flexible rubber becomes stiff, and stiff rubber cracks. Dry climates make this happen faster because low ambient humidity wicks moisture straight out of the hose wall.
Internally, ethanol–blended pump gas is the aggressor. The alcohol in E10 pulls water out of the air and holds it, and that combination is far harsher on late–1980s rubber than the straight gasoline this quad was designed around. Fuel left standing in the line during long idle periods gums the passage and softens the liner, so the bore can be breaking down while the outside still looks acceptable. That hidden failure mode is why calendar age deserves as much weight as appearance on a machine of this vintage.
Symptoms Worth Acting On
- A persistent gasoline odor around the quad well after shutdown
- A wet stain or drip on the floor under the engine cases
- Surface checking, a chalky feel, or a section of hose that has gone rigid
- A grime–caked ring at a clamp where seeping fuel has trapped dust
- Bogging when the throttle opens, or a lean surge holding steady speed
- A stall on a long pull that feels like an empty tank, then a normal restart
Prep, Ventilation, and Handling Fuel
Gather gloves, safety glasses, a flat–blade screwdriver, a socket set for the seat and panel hardware, a sharp razor knife, a fuel–rated or metal container, a short stub of scrap hose, and a stack of clean rags. Stage a dry chemical extinguisher where you can grab it without looking.
The ventilation warning here is genuine and specific. Gasoline vapor is heavier than air, so it does not drift out an open window. It rolls across the floor and settles in low corners, which is exactly where a water heater pilot light, a shop heater, or a battery charger sitting on the concrete happens to be. Roll the quad outdoors if you have the option. If you are stuck inside, open the door completely and leave it open, shut down anything with a flame or a spark, and wear gloves so raw fuel is not soaking into your hands while you work.
Pulling the Old Line
Turn the petcock lever to OFF. This is the practical benefit of a carbureted quad; on a fuel injected machine you would be pulling a pump fuse and clamping the hose shut instead. Take the seat off and loosen whatever panel stands between you and the carburetor inlet.
Drain the downstream fuel first. Slip the scrap hose over the float bowl drain nipple, direct it into your container, and back off the drain screw at the bottom of the carburetor until the bowl empties. Retighten it. Now slide both clamps a couple of inches back from the barbs, put a rag under the joint, and twist the hose on the spigot to shear the varnish that has bonded it in place. Any end that stays stuck should be split lengthwise with the knife and peeled off rather than pried, since a thirty–plus year old petcock spigot and carburetor inlet both break easily. Take note of the path and every guide the hose passes through on the way out. Being a two–wheel–drive chassis, the YFM250 has no front differential or extra driveline hardware forcing detours, so the run is direct and easy to reach.
Fitting the New Hose and Verifying No Leaks
Trim the replacement to match the original length. Extra hose loops into the frame or drifts near the exhaust, while a short piece puts standing load on both fittings. Press each end on dry until it seats fully against the barb shoulder, softening a tight end with a brief dip in hot water if necessary. Leave grease, oil, and silicone out of it entirely. Lubricant on a fuel fitting creates a slick path for gasoline to escape under the clamp, and it is one of the most common reasons a fresh hose still weeps.
Place a new clamp just behind the bead on each spigot and tighten it evenly. Snug is the target; crushing the rubber cuts a stress line that leaks months later. Route the hose exactly as the original ran so it clears hot surfaces and does not bind at full steering lock.
Turn the petcock to ON and give it a few minutes of static gravity pressure while you watch both joints. Wipe each with a clean pale rag so a slow seep leaves a visible mark instead of blending into dark rubber. Then start the engine, let it idle, and inspect a second time with the motor shaking, since vibration is what finds a marginal clamp. Once both ends stay dry, put the panels and seat back on.
Close the job out by unthreading the petcock and rinsing its strainer screen in clean fuel. Every rubber crumb the failing hose shed collected there, and on this Moto–4 that screen plus the float bowl is the entire filtration system. Clearing it makes sure the new line delivers the flow your YFM250 was built to get.
