Start by understanding the plumbing, because it determines every step that follows. The 1989 Bayou 300 4x4 runs a carburetor, not fuel injection. That means no fuel pump, no pressurized rail, no injector, and nothing to depressurize before you open a fitting. The tank sits high beneath the front bodywork, a manual petcock threads into the underside of it, and gasoline simply falls downhill through a short rubber hose to the carburetor inlet. The petcock is your master shutoff for the entire job, and the two ends of the hose are plain barbed fittings held by clamps rather than the locking couplers found on injected machines.

One thing to keep in mind on this chassis: as a four wheel drive Bayou, it carries a front differential and the driveline hardware that goes with it. The fuel line itself is unchanged in principle, but the route down to the carburetor can pass nearer to frame crossmembers and driveline components than it does on the two wheel drive version. Expect a slightly tighter reach and a couple of extra clearance points to respect when you route the replacement.

The Reasons Old Fuel Hose Fails

A hose from 1989 has had an extraordinary amount of time to deteriorate, and it fails through several mechanisms at once. Age slowly strips the plasticizers that keep rubber flexible, leaving material that is stiff, shiny, and quick to split at a bend. Heat from the air cooled single and constant vibration through the frame turn shallow surface checking into real cracks. Dry, sun exposed climates accelerate all of it, which is why desert machines tend to have hose that snaps rather than bends.

Ethanol blended fuel adds a second front. Alcohol in modern pump gas pulls in moisture and attacks the inner liner of the hose, particularly when the quad sits for months with fuel still in the system. The interior softens and sheds material while the exterior continues to harden, and that debris ends up as gum in the carburetor. A hose can pass a visual inspection and still be shedding.

Symptoms That Point at the Line

Look for these before they become a roadside problem:

  • A fuel puddle or dark stain on the ground under the fuel valve after the machine has sat
  • A strong, persistent gasoline smell in an enclosed shed
  • Cracking, crazing, or a chalky hardened texture along the hose
  • Grit stuck to a damp ring at either fitting, the signature of slow weeping
  • Bogging under load, surging at steady throttle, or the engine acting starved with fuel still in the tank

The last one deserves emphasis. On a gravity system, a crack lets air into the line as freely as it lets fuel out. Air reaching the float bowl produces a lean stumble that sends plenty of owners straight into the carburetor when a short piece of hose was the real fault.

Preparation, Supplies, and Handling Fuel Sensibly

Gather everything up front:

  • Gasoline rated hose matched to the original inside diameter
  • New spring clips or small worm gear clamps
  • Rubber or nitrile gloves and eye protection
  • An approved container for drained fuel, plus a short scrap hose for the float bowl drain
  • Line clamping pliers, useful since a thirty five year old petcock rarely seals perfectly
  • Screwdrivers, small sockets, pliers, a fresh razor blade, and rags

Take the fuel handling seriously. Gasoline vapor is heavier than air, so it sinks and creeps along the floor toward ignition sources instead of dispersing upward. Work outside where possible. If you are in a garage, open the main door completely and move air out at floor level rather than counting on a window. Kill pilot lights on water heaters and shop heaters, move battery chargers and grinders well clear, and keep the drain container capped except when actively pouring.

Getting the Hose Off Without Wrecking a Fitting

Close the petcock first. If the valve seeps past its internals, as many do at this age, pinch the hose shut with line clamping pliers a few inches below the tank. Next, drain the carburetor on purpose: slide the scrap hose onto the float bowl drain nipple, aim it into your container, and open the drain screw a turn. That fuel is coming out one way or another and it is better in a can than on the frame.

Remove the seat and the plastic over the tank so both ends of the line are visible together, and note the routing and each retaining clip before disturbing anything. Slide the clamps well back along the hose, then rotate the hose on the barb to break the varnish bond that decades of fuel has created. If it will not release, split it lengthwise with the razor and peel it away. Do not pry at the petcock spigot or the carburetor inlet with a screwdriver; both are soft metal, and a gouged sealing surface leaks regardless of clamp torque.

Fitting the New Hose and Confirming It Holds

Lay the old line straight next to the new one and cut to match. Do not add slack. A long hose sags into the exhaust or rubs a frame edge, and on this 4x4 chassis there is less spare room in front of the engine to absorb a badly routed line. Push each end fully onto its fitting, dry, until it seats past the raised bead. Leave grease, oil, and silicone out of it completely — lubricant on a barb undermines the friction seal and lets the hose walk off over time. Warm water is the only assist a stubborn hose needs.

Set the new clamps just behind each bead and tighten evenly, stopping the moment the hose refuses to turn by hand. Return the line to its original clips so it clears the header, the steering, and the front driveline hardware. Check that the fuel cap vent is open while you have access, since a blocked vent starves the carburetor in a way that mimics a kinked hose exactly.

For the leak check, wipe both joints bone dry, open the petcock, and let the system sit for five minutes without starting the engine. Look at each fitting, then run a dry finger underneath, because fuel travels along a hose before it drips and the wet spot is not always where the leak is. Once static is clean, start the Bayou and watch both joints at idle, since vibration finds marginal clamps that a static test misses. Confirm the bowl drain screw is closed and dry, reinstall the bodywork, and take a short local loop before heading out. On a machine this old, replacing the vent hose and any other short fuel hose at the same time is cheap insurance.
