Buy a used 1989 Bayou 300 and the fuel hose should be near the top of the list of things you replace before trusting it on a long ride. These machines were built with a carburetor, a manual petcock, and gravity feed, which makes the fuel system easy to work on but leaves one rubber component carrying the entire load. After this many years, that hose has hardened whether it looks bad or not, and swapping it costs less than a tank of premium.
Start With What the Hose Is Telling You
Squeeze the line along its whole length. Fresh fuel hose feels soft and rebounds instantly; a spent one feels rigid, sometimes with a faint crunch as old rubber gives up. Then look at the bends, where flex concentrates and cracks appear first. Beyond the hose itself, watch for a gasoline puddle under the engine after the quad sits, a fuel smell that never quite clears from the shed, and a dust-caked ring at either fitting where seeping fuel has dried again and again.
Running symptoms often arrive at the same time. A restricted or partially collapsed line will make the engine bog on a climb, hesitate as you open the throttle, or stumble lean at higher rpm in a way that feels exactly like running out of gas. If your 1989 Bayou has developed a habit of dying on hills and recovering on flat ground, the fuel supply is where to look first.
Why Rubber Fuel Line Has a Shelf Life
The plasticizers that make hose flexible slowly work their way out of the rubber over years of service. What is left is stiff and glassy, and it can no longer flex with the vibration a single-cylinder engine sends through the chassis. Because the Bayou 300 is air-cooled, heat pours off the cylinder into the surrounding space, and every heat cycle nudges the hardening along. Owners in dry, arid regions watch this happen faster, since low humidity draws moisture out of the hose wall.
Then there is the fuel. Ethanol-blended gasoline pulls water into the system and gradually breaks down the hose liner from the inside, which is why a line can look acceptable and still be shedding rubber toward the carburetor. Fuel left standing for months leaves varnish that both narrows the passage and bonds the hose ends to their barbs.
Assembling Parts and Tools

- Rubber or nitrile gloves
- A sealed metal or fuel-rated container for drained gasoline
- A small flat-blade screwdriver for clamps and the float bowl drain

- An inline filter, well worth adding on a machine of this vintage
Handling Fuel Without Taking Chances
The hazard in this job is vapor, not liquid. Gasoline vapor is heavier than air, so it sinks and pools at floor level, where it can reach a water heater pilot light or a spark from a power cord long before you smell a problem. Push the Bayou outside or open the garage door all the way rather than cracking a window six feet off the ground. Let the engine and exhaust cool completely before you start, disconnect the battery negative terminal, keep space heaters and hot work lamps out of the area, and set a fire extinguisher within arm's reach. Drained fuel goes into a sealed container, not an open pan left on the bench.
Working the Old Line Loose
Turn the petcock to OFF and take a moment to be sure it has sealed, since a valve open for thirty years can gum enough to pass a trickle. That positive shutoff is one of the perks of a carbureted machine — a fuel-injected quad has no valve at all and needs line-clamping pliers to hold back an in-tank pump. Remove the seat and the bodywork over the tank and carburetor.
Slide a pan beneath the carburetor and open the float bowl drain screw to empty the bowl and lower hose before anything comes apart. Push both clamps well back, then twist each hose end on its barb to break the varnish bond instead of pulling straight against it. A hose that has fused in place comes off cleanly with a lengthwise razor cut and a peel, which spares fittings that are no longer simple to replace. On this two-wheel-drive chassis the run is short and open, without the front differential hardware that pushes the routing wider on 4x4 utility quads, but still note each clip and guide the old hose used.
Fitting the Replacement and Checking It
Cut the new hose to the same length as the old one. A long line sags toward the exhaust or chafes on the frame; a short one keeps steady tension on both barbs. Put the clamps on first, then press each end fully onto its fitting until it seats past the raised bead. Assemble it dry. Grease, oil, and silicone all belong away from these barbs, because a lubricated sealing surface gives fuel a route past the clamp and reduces the friction the rubber needs. Warm the hose end in hot water if it fights you.
Set each clamp just behind the bead and tighten until the rubber starts to compress, then stop. Return the hose to its original clips so it hangs clear of the cylinder head and header. Close the float bowl drain, open the petcock, and watch both joints for a full minute while gravity loads them with fuel. Wipe them dry and look again for fresh dampness. Reconnect the battery, start the 1989 Bayou 300, and inspect once more at idle, then take a slow lap and check a final time. If the machine still runs starved after a leak-free install, the petcock screen and carburetor jets are the next stop, since that is where old hose debris collects.
