Preparation is what separates a tidy fuel line swap from a garage floor that smells like a filling station for a week. On a 1989 Bayou 220 2x4 the job is genuinely simple, because Kawasaki built this quad with a carburetor and a gravity feed system. Fuel leaves the tank through a manual petcock, runs down a short rubber hose, and fills a float bowl. There is no fuel pump generating pressure and no electronic module to consider, so almost everything that makes this repair go wrong is a matter of what you did or did not have ready before you started.
Assembling the Right Kit First
- Nitrile or rubber gloves, because gasoline strips skin oils fast
- A low drain pan plus a sealed, fuel-rated container for what you catch
- Fresh hose in the same inside diameter as the original, cut a little long so you can trim it precisely
- New clamps to replace whatever has been on there for decades
- Flat-blade screwdriver, a basic socket set for the seat and bodywork, and a sharp blade
- Rags, and a spare plug of hose to cap the petcock outlet if you get interrupted
Treat ventilation as part of the tool list. Gasoline vapor is denser than air and pools low, right where floor outlets, heaters, and pilot lights sit. Work outdoors or with the door wide open, keep ignition sources away, and disconnect the battery so nothing in the starter or lighting circuit can arc while you have an open fuel line in your hand.
Confirming the Fuel Path on This Bayou
Take a minute to trace the circuit before you disturb it. The petcock threads into the bottom of the tank and offers ON, RESERVE, and OFF, giving you a hard shutoff upstream of the hose. That valve is the reason this job is so much less fussy on a 220 than on a fuel-injected quad, where there is no petcock, the line holds residual pressure from an in-tank pump, and the fittings are often self-locking plastic couplers rather than simple barbs with clamps. Here you have brass barbs, rubber, and clamps, plus a float bowl drain screw on the carburetor that lets you empty the downstream side on purpose instead of by accident.
The Reasons Old Lines Fail
Rubber fuel line has a shelf life whether the quad gets ridden or not. The plasticizers that keep it flexible slowly work their way out, leaving a hose that is stiff and brittle instead of soft and forgiving. Heat radiating off the air-cooled cylinder speeds that along, and so does living in dry, low-humidity country where the outer wall loses moisture steadily. Once the rubber is hard, ordinary vibration and the occasional bump against a frame tube start opening cracks.
Ethanol in modern pump gas attacks the other surface. The alcohol pulls water into the fuel and slowly degrades the inner liner, which matters most when a machine sits for months with gas in it. The liner turns gummy, sheds material downstream toward the float needle, and the hose can look fine from outside while it is coming apart within. On a Bayou this old, replacing the line on age alone is sound thinking.
Spotting Trouble Early
Warning signs tend to show up in a predictable order. First comes a fuel smell around the machine that you cannot quite locate. Then a damp patch appears on the hose itself, followed by a stain or an outright puddle on the floor under the engine. Look for a ring of dust caked around either barb, which is what dried fuel residue leaves behind after weeks of slow weeping.
How the engine runs tells you something too. A hose that has partially collapsed or clogged internally restricts flow, so the 220 idles and putters normally and then bogs when you open the throttle or work it up a grade. Riders commonly blame the carburetor for that, and sometimes the real culprit is a hose that will not pass enough fuel to keep the bowl full.
Taking the Old Hose Out
Shut the petcock and wait a moment for flow to stop. Remove the seat and any panel blocking the hose run, then slide the pan underneath. Open the float bowl drain screw and let the carburetor empty out, which keeps that fuel from finding your forearm later.
Back the clamp off at the carburetor end and slide it well up the hose. Break the varnish bond with a gentle twist before pulling, and if the hose has fused itself to the barb, slit it lengthwise with the blade and strip it off. A cut hose costs nothing. A cracked carburetor inlet fitting is a different afternoon entirely. Move to the petcock end and repeat, catching the fuel that follows. On this 2WD chassis the hose drops almost straight down with little in the way, whereas a 4x4 quad routes its line around front differential hardware and additional frame clearance points, adding length and bends. Note the clip positions on yours regardless.
Fitting the Replacement and Verifying the Seal
Trim the new hose to the same length as the old one. Excess hose finds something to chafe against or drapes toward the exhaust, and neither ends well. Soften the ends in hot water, then push each fully onto its barb until it bottoms out. Install it dry, with no grease, oil, or silicone anywhere near the fittings, since lubricant on a sealing surface gives fuel a path to migrate out from under the clamp. Set the clamps just behind the bead on each fitting and snug them evenly without crushing the rubber.
Close the bowl drain, open the petcock, and let the line fill while you watch. Wipe both joints with a dry rag and check the cloth for darkening. Start the engine and let it idle a few minutes, then inspect again, because vibration finds seals that pass a static test. Switch the petcock through RESERVE too so the second tank port gets checked. Since everything is drained, clean or replace the petcock screen and any small inline element while you are in there. On a fuel-injected quad that filter lives inside the tank with the pump and cannot be touched during a hose job, but your Bayou hands you the opportunity.
