How to Replace a Worn Fuel Line on a 1988 Yamaha Big Bear 350 4x4

Before a wrench touches a 1988 Big Bear 350 4x4, the workspace deserves more thought than the repair itself. You are going to open a fuel system and let gasoline out of it. The machine is carbureted and gravity fed through a manual fuel valve, with no pump and no pressure in the circuit, so the mechanical side is easy. Getting the environment right is what makes it safe.
Working Clean and Working Safe
Gasoline vapor is heavier than air. It rolls off the machine and spreads across the floor, seeking out pilot lights, shop heaters, and cord connections at ankle height, which is why a cracked window accomplishes almost nothing. Push the Big Bear outside if you can. Otherwise open the shop door completely, place a fan low so it moves air away from the quad, shut off any appliance with a standing flame, and skip the incandescent trouble light. Keep a dry chemical extinguisher where you can grab it without walking past the machine, and leave fuel soaked rags spread outside to dry instead of in a closed container.
With that handled, collect your supplies:
- Gasoline rated hose matched to the stock inside diameter
- Fresh clamps in the right size, spring clip or compact worm gear
- Nitrile gloves and safety glasses
- A drain pan and a sealed, fuel approved container
- Flat blade screwdriver, needle nose pliers, and a new utility blade
- Clean rags and sockets for the seat and side cover
Diagnosing a Suspect Hose
These are the findings that justify a replacement:
- A damp patch or slow drip under the frame after the machine sits with the valve open
- A gasoline odor in the storage space that never quite fades
- Visible crazing on the hose, a chalky gray surface, or a section gone hard and glassy
- Bogging on throttle, surging at cruise, or the engine acting starved with fuel aboard
- Residue rings at either barb where seeping fuel evaporated and left dirt in place
Running problems typically show up before any visible leak, because a small crack lets the hose pull air into the fuel column instead of pushing gas out. That lean condition adds heat to an air cooled engine, so treat it as a real fault rather than a quirk of an older quad.
Hardening, Cracking, and Ethanol
Fuel hose ages out rather than wearing out. The plasticizers that keep rubber pliable slowly evaporate from the material, and every heat cycle the engine puts through the bay accelerates that loss. What is left is stiff, slick hose that cracks where it bends and no longer grips its barbs. Dry regional air makes it faster by drawing moisture out of the hose wall until there is no flex left.
Ethanol blended fuel handles the inside. Alcohol attracts atmospheric water, and the resulting blend degrades the inner liner while the quad sits between seasons of work. A hose can appear perfectly sound outside while its liner softens and sends debris downstream toward the carburetor jets. This is expected chemistry on a machine nearly forty years old and not a design shortcoming.
Following the Line Before You Cut It
The valve under the tank offers ON, OFF, and reserve, with a small strainer screen behind the outlet. One hose leaves that outlet and runs down to the carburetor inlet, clamped at both ends. Because this is a 4x4 machine, front differential hardware and an additional frame crossmember sit nearby, and the hose may follow a slightly longer path with one extra clearance point than a two wheel drive version of the same chassis would use. Photograph the routing before anything comes apart, then use the carburetor's float bowl drain screw to empty the bowl into your pan before you disconnect a single fitting.
Taking the Failed Hose Out
With the valve closed and the bowl drained, slide both clamps back along the hose so they clear the fittings. Break the varnish bond at each barb with a gentle quarter turn rather than a straight yank, then ease the hose off under steady pressure with a rag catching the trickle. When an end has effectively glued itself to the fitting, run the knife down the length of the hose and peel it off in halves. Prying on brass that has been in service since the eighties is how you turn a hose job into a fitting job.
Work the old hose out past the front drive components carefully, noting each clip it passes through. Keep the removed piece as a length reference for cutting the new one.
Fresh Hose, Then a Careful Leak Test
Cut the replacement to match the original. Excess length loops into the chassis and finds something to rub on, while a short piece keeps both barbs under tension every time the engine rocks. Slide each end fully onto its fitting until it seats against the shoulder, and install it dry. Grease, oil, and sealant on a fuel barb give gasoline a channel to migrate along under the clamp and contribute nothing to the seal, so keep all of it off. Hot water for a few seconds softens a stubborn end.
Set the clamps behind the raised bead on each fitting and snug them evenly until the hose stops turning by hand, then stop. A worm gear clamp cranked down hard cuts the wall and creates a slow weep later. Return the line to its original clip with clearance from the exhaust and the front driveline.
Open the valve and leave the engine off for a minute while the bowl fills. Wipe both joints with a dry rag, wait, and look for fresh fuel. When they stay clean, start the engine, run it to temperature, and inspect again under vibration. Finish with a slow lap and a final check before the bodywork goes on. While you are there, rinse the strainer screen at the valve outlet and confirm the tank vent breathes, since either restriction produces the same starved running a bad hose does.
