Replacing the Fuel Hose on Your 1988 Bayou 300 2x4

Gravity does the fuel pumping on a 1988 Bayou 300, and that single fact shapes everything about this repair. Fuel leaves the tank, passes a manual petcock, travels down a short length of rubber hose, and settles into the carburetor's float bowl. There is no electric pump, no pressure to relieve, and no quick-connect fittings to wrestle with. What there is, on any machine still wearing its factory hose, is rubber that has been aging for more than three decades.
The Fuel Path on This Machine
Knowing the layout makes the work straightforward. The petcock under the tank is a mechanical valve with a positive off position, so shutting it stops fuel flow outright. That is a meaningful convenience compared to a fuel-injected quad, where no valve exists and the line has to be pinched with dedicated pliers to hold back an in-tank pump. The carburetor also has a drain screw at the base of the float bowl, giving you a clean way to empty everything downstream before you open a fitting. Being a 2x4, the 1988 Bayou 300 has no front differential or front driveshaft in the way, so the hose takes a short and mostly unobstructed path.
Where Old Hose Goes Wrong
The failure mechanism is chemical and thermal rather than mechanical. Over years, the plasticizers that keep rubber flexible leach out of the hose wall, and the material stiffens until it can no longer move with the engine. Vibration from an air-cooled single then works fine cracks into that hardened surface, usually starting at the bends. Heat off the cylinder speeds it along, and dry air accelerates it further by pulling moisture from the rubber and leaving it glassy.
Ethanol-blended gasoline adds internal damage. Alcohol pulls water into the fuel and gradually attacks the hose liner, so the inside can be deteriorating while the outer surface still looks fine. Fuel that sits unused for months at a stretch leaves gum and varnish behind, which restricts the passage and glues the hose ends firmly to their barbs.
Symptoms to Take Seriously
- Gasoline pooling on the floor beneath the engine after the Bayou has been parked
- A strong fuel odor around the tank that does not fade with time
- Fine cracks or a chalky, sun-dried look on the hose surface
- Hose that feels rigid instead of springy when you pinch it
- Bogging on climbs, hesitation off idle, or a lean stumble that feels like an empty tank
- Caked dirt in a damp ring at the petcock spigot or the carburetor inlet
Do not wait on a weep near a hot cylinder. Everything else on the maintenance list can be scheduled; that one gets fixed the same day.
Tools, Parts, and Gasoline Safety
Have hose in the original inside diameter, new clamps, gloves, a sealed fuel-rated container, a small flat-blade screwdriver, a socket set for the seat and covers, rags, and a razor blade ready before you begin. On a machine this age, adding a fresh inline filter is worth the couple of dollars.
The one genuine hazard in this job is the fuel itself, and specifically its vapor. Gasoline vapor is heavier than air, so it drifts downward and gathers at floor level where it can find a water heater pilot or a spark from an extension cord well before you notice a smell. Roll the quad outside or open the garage door completely; a cracked window accomplishes very little. Let the engine and exhaust cool, disconnect the battery negative, remove heaters and hot work lamps from the area, and keep an extinguisher where you can reach it without moving.
Taking the Old Line Off
Close the petcock and confirm it has actually sealed rather than assuming it has. Remove the seat and the panels covering the tank and carburetor, then slide a pan under the carburetor and loosen the float bowl drain screw so the bowl and lower hose empty in a controlled way. Slide both clamps well back along the hose before you disturb either fitting.
Break each hose end loose by twisting it on the barb rather than hauling straight back on it. Decades of varnish can bond rubber to metal firmly enough that pulling risks the fitting instead of the hose. When that happens, slit the hose lengthwise with the razor and peel it away. Note the routing and every clip the old line passed through before it comes fully free.
Installing and Sealing the New Line
Cut the replacement to match the original length exactly. A hose cut long will droop toward the exhaust or rub a frame tube; one cut short pulls constantly at both fittings. Slip the clamps on before either end is attached, then push each end fully onto its barb until it seats past the raised bead. Assemble it dry — grease, oil, and silicone all reduce the grip rubber needs and create a path for fuel to slip past a clamp. Hot water is the right way to soften a stubborn hose end.
Set each clamp just behind the bead and tighten only until the rubber begins to compress. Overtightening cuts into fresh hose and creates the next leak. Feed the line back through its original guides so it hangs clear of the cylinder head and header pipe.
Confirming It Is Dry
Tighten the float bowl drain, open the petcock, and watch both connections for a full minute. Because the system is gravity fed, fuel sits against the new joints immediately and any weakness reveals itself quickly. Wipe both fittings dry and look again a minute later for fresh dampness. Reconnect the battery, start the 1988 Bayou 300, and inspect once more at idle so vibration can expose anything a static check missed. Finish with a slow ride and a last look at both ends and the ground below. If the engine still runs starved after a clean install, check the petcock screen and carburetor jets, where debris shed by the old hose tends to end up.
