Symptoms come first on this job, because most owners of a 1987 Bayou 300 do not decide to replace a fuel line out of curiosity — they get pushed into it by a smell, a puddle, or an engine that suddenly acts starved on the second hill of the day. This quad is carbureted and gravity fed, with a manual petcock under the tank and one short rubber hose running down to the float bowl, so identifying the problem and fixing it are both well within reach at home.

How a Tired Line Announces Itself

The warning signs fall into two groups. Leak evidence includes a damp patch or small gasoline puddle on the ground after the machine has sat, a fuel smell that lingers around the tank hours after shutdown, and a ring of dirt caked at a fitting where seeping fuel keeps drying. Performance evidence looks different: bogging as you climb, hesitation when you open the throttle, a lean stumble at higher rpm, or an engine that behaves as though the tank is nearly empty when it is half full.

Physical inspection ties it together. Pinch the hose along its length. New fuel line springs back; an aged line feels hard, sometimes almost like plastic tubing, and often shows hairline cracks at the bends where it flexes most. Any of those findings on a machine this old is enough to justify a new hose.

What Actually Degrades the Rubber

Fuel line ages on a calendar. The plasticizers that keep it pliable slowly migrate out of the rubber, leaving material that cannot absorb the vibration a single-cylinder engine produces. Since the Bayou 300 is air-cooled, heat radiates directly into the space around the hose with no cooling plumbing to buffer it, and each heat cycle drives the hardening a little further. Dry climates speed this up considerably, pulling moisture from the hose wall until it turns brittle.

Ethanol-blended fuel works the opposite direction. Alcohol draws water into the gasoline and slowly breaks down the inner liner, so the inside of a hose can be shedding fine rubber particles while the outside still passes a glance. Long periods with fuel standing in the line leave gum and varnish that restrict flow and cement the hose to its barbs.

Getting Set Up Before You Start

  • Replacement hose matched to the original inside diameter
  • New clamps sized to that hose, screw-type or spring-style
  • Nitrile or rubber gloves
  • A sealed metal or fuel-rated container for drained gasoline
  • Small flat-blade screwdriver for the clamps and float bowl drain screw
  • Socket set for the seat and the covers over the tank
  • Rags and a razor blade for hose that has bonded to a fitting

Ventilation is not optional. Gasoline vapor is heavier than air and sinks to floor level, where it can reach a pilot light or a spark from a cord before you smell anything. Work outdoors or with the door wide open, let the engine and exhaust cool fully, disconnect the battery negative, keep heaters and hot lamps out of the space, and keep an extinguisher within arm's reach.

Removing the Original Hose

Rotate the petcock to OFF, then give it a moment and verify nothing is still trickling through — a valve that has stayed open for thirty-odd years can gum enough to seep. This shutoff is a genuine advantage of a carbureted machine; a fuel-injected quad has no such valve and forces you to pinch the line with special pliers to hold back the in-tank pump.

Pull the seat and the bodywork covering the tank and carburetor. Slide a pan under the carburetor, back out the float bowl drain screw, and let the bowl and lower hose empty. Slide both clamps well back, then twist each hose end on its barb to break the varnish bond before pulling. If it will not release, slit the hose lengthwise with the razor and peel it off. On this two-wheel-drive chassis the run is short and open, without the front differential hardware that lengthens routing on 4x4 models, but still note every clip the old hose passed through.

Fitting the Replacement

Match the new hose to the old one for length. Extra length invites sagging into the exhaust or rubbing against the frame; too little puts a permanent strain on both barbs. Put the clamps on the hose before you attach either end, then press each end fully onto its fitting until it is seated past the raised ridge.

Install it dry, with no exceptions. Grease, oil, and silicone spray all cut the friction that lets rubber grip a barb, and a slick film on the sealing surface is exactly the path pressurized fuel needs to escape past a clamp. If the hose is too stiff to push on, soften the end in hot water for half a minute. Set each clamp just behind the bead and tighten until the rubber compresses slightly, no further, then route the hose through its original guides so it stays clear of the head and header.

Leak Test and Loose Ends

Close the float bowl drain, open the petcock, and simply watch both joints for a minute. Gravity puts fuel on the new connections right away, so problems surface fast. Dry both fittings and check again for fresh dampness. Reconnect the battery, start the 1987 Bayou 300, and inspect a third time at idle, since running vibration finds joints that look perfect when the machine is still. Ride slowly for a few minutes and take one more look at both ends and the ground below. Persistent fuel starvation after a clean install usually means old hose debris has settled in the petcock screen or the carburetor jets, and both are worth a look while everything is already open.
