Servicing the Fuel Line on a 1987 Honda TRX350 4X4

Anyone maintaining a 1987 TRX350 4X4 is already comfortable working on old iron, and the fuel line is one of the few jobs on this quad that is genuinely easy. The machine is carbureted and gravity fed, with a manual petcock threaded into the bottom of the tank and a single clamped hose running down to the carburetor. There is no pump to disable, no pressure to relieve, and nothing electronic to disturb.

Tracing the System Before Tools Come Out

Take the seat off and pull the side cover that exposes the tank underside. The petcock sits there with its familiar positions and a sediment screen behind the valve body, and one hose drops from the valve outlet to the carburetor inlet spigot with a clamp on each barb. A small vent hose serves the tank separately, and it should be checked while you are in here, because a blocked vent will strangle a gravity feed just as convincingly as a bad line.

Understanding this layout also explains what you are not dealing with. A fuel-injected quad keeps its line under pressure from an in-tank pump, needs that pump fused off and the system bled before any fitting opens, may use a locking quick-connect coupler in place of a clamp, and buries the fuel filter inside the tank. On the TRX350, closing the petcock is the entire safety procedure and every part of the fuel path is out where you can see it.

How Time Destroys Fuel Hose

Two processes act on the same piece of rubber from opposite sides. Heat from the air-cooled single bakes plasticizers out of the hose wall over decades, and the compound that remains is stiff and glassy. Once brittle, engine vibration and chassis flex open cracks at every bend and behind every clamp. Arid climates hurry the hardening because low humidity draws moisture out of the hose, and sunlight on a quad stored uncovered piles on more damage.

Ethanol-blended gasoline attacks the bore. Sitting through a long layup, it absorbs moisture and degrades the inner liner, so the inside turns soft and gummy while the outside continues to harden. Whatever flakes off travels into the float bowl and the jets. Because both mechanisms are governed by the calendar rather than the odometer, a well-stored 1987 machine needs a new hose just as badly as a hard-working one.

Reading the Warning Signs

  • Fuel pooling on the skid plate or dripping onto the floor after the quad has sat
  • A gasoline smell that lingers in a closed garage long after shutdown
  • Chalky checking, visible cracks, or hardened sections you can feel by squeezing the hose
  • Bogging under load, a stumble coming off idle, or an engine acting empty with fuel in the tank
  • A varnished, dust-caked ring at a fitting where fuel has been seeping past the clamp

Those performance complaints deserve equal weight with the visible ones, since gravity alone cannot force fuel through a hose that has collapsed internally. The mixture leans out and the machine feels exactly like it is running dry.

Preparation and Fuel Safety

Set out nitrile gloves, eye protection, an approved sealed fuel can, a wide drain pan, gasoline-rated hose in the original inside diameter, new clamps, a flat-blade screwdriver, needle-nose pliers, sockets for the bodywork, a razor knife, scrap hose for the bowl drain, and plenty of rags.

The genuine hazard here is vapor rather than liquid. Gasoline fumes are heavier than air and settle at floor level, right where water heater pilots, shop heaters, and extension cords tend to be. Work outdoors or with the garage completely open and move air low across the ground. Kill every ignition source in the space, let the exhaust cool fully before your forearms end up next to it, keep open fittings covered with a rag, and never leave drained fuel standing in an uncovered pan.

Removal, Fitting, and the Final Leak Test

Close the petcock and confirm it actually stops flow, draining the tank if the valve weeps. Slip your scrap hose onto the float bowl drain, point it into the pan, and back the screw out so the bowl empties before you disturb the lower connection. Slide both clamps well back and twist each hose end to break the varnish bond at the barb. Expect resistance on a hose this old; slit it lengthwise and peel it off rather than risking a brittle spigot. Note the routing as it comes free, because the 4x4 chassis carries front differential hardware and extra frame structure that force the line through clearance points a 2WD Fourtrax does not have.

Cut the new hose to the original length so it follows the same easy curve without sagging onto the cylinder or pulling tight at either end. Seat each end dry, pushing until it bottoms against the fitting shoulder, and use no grease, oil, or silicone on the barbs, since a slick sealing face gives fuel a route past the clamp that no additional torque can close. Hot water on the hose end is the only assistance needed. Place the clamps just behind the raised bead on each barb, tighten evenly until the hose will not turn by hand, and stop there. Return the line to its original clips, clear of the header and the front driveline.

Close the bowl drain, open the petcock, and leave the quad alone for five minutes with a dry rag beneath each joint. If both stay clean, start the engine and inspect again at idle, because vibration exposes joints that pass a static check. Clean the sediment screen behind the petcock before the panels go back on, since it holds the debris the old hose was shedding and a clogged screen recreates the same fuel starvation.
