Replacing the Fuel Line on Your 2009 KTM 450SX ATV

The 2009 450SX ATV is a race-bred sport quad, and like most competition-oriented machines of its era it runs a carbureted fuel system — a gravity-fed tank, a petcock, and a short run of rubber hose feeding the Keihin carburetor. That short hose is one of the cheapest parts on the whole quad and one of the most consequential when it fails. A weekend afternoon and a few dollars of hose will take care of it, and the job is well within reach of a rider who is comfortable pulling plastics and working around the engine bay.

What Actually Kills a Fuel Hose

Rubber fuel line is a consumable, not a permanent fixture. Heat cycling from the engine and exhaust bakes the plasticizers out of the rubber year after year, and what started out as a soft, pliable hose slowly turns stiff and glassy. Once it hardens, it stops sealing against the barbed fittings the way it did new, and the outer surface begins to check with fine cracks that spread inward. Dry, hot climates accelerate this dramatically; a 450SX ATV that lives in the desert Southwest will chew through fuel line faster than one kept in a humid garage. Ethanol-blended pump gas compounds the problem from the inside. When a quad sits between race weekends, the ethanol fraction attracts moisture and the lighter components evaporate, leaving behind a varnish that both attacks older hose compounds and gums up the passages downstream.

How a Failing Line Announces Itself

Sometimes the tell is obvious: a fuel puddle on the floor under the frame after the quad has sat overnight, or a persistent gasoline smell in a closed garage that was not there last season. More often the symptoms show up as running problems first. A line that has hardened and lost its grip on the carburetor spigot can pull air, and the engine will act starved — bogging on hard acceleration, hesitating when you roll into the throttle, or feeling flat at the top of a straight. A pinhole crack that only weeps under vibration can be maddening to chase, because the quad runs fine on the stand and misbehaves under load. Any of these on a 2009 450SX ATV justifies a close visual inspection of the entire hose run.

Tools and Setup

Nothing exotic is required, but gather everything before you start so you are not hunting for a clamp with a tank half drained.

  • Replacement fuel line in the correct inside diameter and length for the 450SX ATV
  • New hose clamps or a small clamp assortment kit
  • Flat screwdriver and a pair of pliers
  • Nitrile or rubber gloves
  • A clean, sealable container for drained fuel
  • Shop rags and a small parts brush
  • Sharp utility knife or dedicated hose cutter for a square, clean end cut

Work outdoors or in a well-ventilated space with the doors open. Gasoline vapor is heavier than air and pools at floor level, so keep the area clear of any pilot lights, space heaters, battery chargers, or grinders. Let the engine and exhaust cool completely before you start — fuel dripping onto a hot header is exactly the scenario you want to avoid, and on a compact sport chassis the pipe runs close to the carburetor.

Removing the Old Hose

Start by turning the petcock to the off position. Because this is a carbureted machine, that single valve isolates the tank and makes the rest of the job clean. Pull the seat and whatever bodywork stands between you and the tank outlet so you have both hands available. Drain the remaining fuel in the line and the float bowl into your container using the bowl drain screw, which saves you a lapful of gas when the hose comes free. Slide the old clamps back along the hose with pliers, then twist the hose gently on each barb to break the bond before pulling it off. A hose that has been on for several seasons may be effectively glued in place; slitting it lengthwise with the knife lets it peel off without gouging the fitting. Note how the original hose was routed and where it passed near frame tabs or the airbox before you discard it. Sport quads like the 450SX ATV are 2WD, so the run is short and direct, without the extra clearance detours a 4x4 utility chassis forces around a front differential.

Fitting the New Line

Cut the new hose to match the old piece, using it as a template rather than eyeballing the length. Leave enough slack for engine movement but not so much that the hose can sag into the exhaust or catch on the swingarm at full suspension travel. Slip the clamps onto the hose before you push it on. Work the hose fully onto the petcock outlet and the carburetor inlet so it seats past the barb ridge on both ends — warming the hose in hot water for a minute makes stubborn ends slide on easily. Never use grease, oil, or spray lubricant to help it along; those contaminate the joint and leave a slick film that keeps the clamp from ever holding properly. Position each clamp just behind the barb and snug it evenly, firm enough to seal but not so tight that it bites into and eventually severs the rubber.

Checking Your Work Before You Ride

Open the petcock and let fuel refill the line and float bowl. Watch both fittings under good light for a full minute or two — a slow seep will show as a darkening bead rather than a drip. Wipe everything dry with a rag, then check again after the engine has run for a few minutes and vibration has had a chance to work on the connections. While you are in there, take a look at the tank vent hose and the inline filter if your 450SX ATV has one fitted; a clogged filter creates the same fuel-starvation symptoms you just chased. Give the new hose one final look on the next ride day, and then simply add it to your seasonal inspection list.
