A machine this recent does not usually need a fuel line because of old age, which is exactly why owners of a 2024 Rancher 420 tend to overlook the hose entirely. Damage on a newer quad comes from chafing, an impact on the trail, or fuel chemistry working on a line that sat full through a long idle stretch. The Rancher 420 is fuel injected, so the hose runs pressurized from an in tank pump to the throttle body with no petcock in the circuit, and that reality governs how you inspect and replace it.
What Actually Kills a Line on a Newer Machine
Two things dominate. The first is mechanical: a hose that has drifted out of a retaining clip will rub steadily against a frame member or sit too close to the exhaust, and that abrasion or heat soak thins the wall long before age would. The second is chemical. Ethanol blended gasoline standing in the line during a season of inactivity draws in moisture and slowly attacks the inner liner, leaving gum and small particles behind that are headed for fine injection passages.
Age related hardening still applies over the longer term. Fuel hose depends on plasticizers to stay flexible, and heat cycling pulls those out year after year until the rubber feels stiff and glassy rather than springy. Machines living in dry, low humidity country reach that point sooner, since arid air continually draws moisture from the hose wall. Once a hose stops flexing, vibration concentrates at the barbed fittings and starts splits right where the clamp hides them.
Reading the Machine for Warning Signs
Look for the following:
- A fuel stain or wet spot under the Rancher after it has been parked
- A gasoline odor that peaks in the minutes after shutdown while the system stays pressurized
- Cracking, a chalky surface, or a shiny worn patch where the hose has been rubbing something
- Bogging on a climb, a stumble at higher rpm, or the engine acting starved with fuel in the tank
- Dust caked into a ring at either fitting, marking fuel that has seeped and dried
On a pressurized supply line, fuel forced out of a pinhole frequently atomizes and evaporates before it drips. A strong smell with a dry floor is still a real finding, not a false alarm.
Gear to Assemble and Fuel to Respect
Have this on the bench first:
- Nitrile or rubber gloves and eye protection
- A wide drain pan plus an approved gasoline container
- Replacement hose rated for fuel injection pressure and matched to the factory inside diameter
- Clamps appropriate to your fittings, and a release tool if the tank end uses a locking quick connect
- Line clamping pliers, which serve as the shutoff this model does not provide
- A razor knife, rags, and hand tools for the seat and body panels
Ventilation is not a formality. Gasoline vapor is heavier than air, so it flows downward and pools at floor level around your knees rather than escaping through a high window. Work outdoors or with the overhead door wide open so air moves down low, extinguish pilot lights on nearby appliances, keep torches and grinders out of the space entirely, and position an extinguisher within arm's reach before a fitting comes apart.
Bleeding Pressure Down and Freeing the Hose
With no valve to close, you create the shutoff yourself. Remove the fuel pump fuse or relay, crank the engine for several seconds until it stalls from lack of fuel, turn the key off, and disconnect the battery negative cable. Take the seat off, then remove the panels covering the tank and the hose route toward the throttle body. Slide the pan into place and drape a rag over the first joint you separate, since the line still holds liquid fuel even at zero pressure.
Slide any clamp well back along the hose before disturbing the fitting beneath it. For a quick connect, press both locking tabs squarely and pull straight off without any sideways leverage, because plastic collars are unforgiving when pried. Twist each end on its barb to break the varnish bond rather than pulling hard, and slit a truly stuck hose lengthwise so it peels away without stressing the fitting. Note every clip as the line comes out. This 4x4 chassis includes front differential hardware and extra frame structure, so the hose threads through more clearance points than it would on a two wheel drive quad, and returning it to that exact path is what prevents the chafe that started your problem.
Installing the New Hose the Right Way
Cut the replacement to the original length, no longer, so it neither sags into the frame nor tugs at the fittings when the engine rocks on its mounts. Press each end fully onto its fitting until it seats against the shoulder, and assemble it completely dry. Grease, oil, and silicone spray are off limits on fuel fittings, because a lubricated sealing surface hands pressurized fuel a path past the clamp and can wash residue into the injection system. Soften a stubborn hose end in hot water for a few seconds instead.
Set new clamps just behind the raised bead on each fitting and tighten them evenly, tight enough to hold without biting into the rubber. A self locking quick connect requires no clamp at all: push until the collar clicks and then tug firmly to confirm it has latched. Route the hose back through every original clip and double check the gap between it and both the exhaust and the front driveline.
Proving the Repair Before You Ride
Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle primes the pump and pressurizes the line, which is the ideal moment to inspect both joints while they remain dry. Any bead of fuel means a fitting is not fully seated or a clamp needs another small turn. Start the engine next, wipe the connections with a clean rag, and watch them for several minutes at idle and again after a short ride around the yard.
One last detail unique to an injected Rancher: the fuel filter is built into the pump assembly inside the tank rather than sitting inline where you can reach it. A new hose cannot resolve a restriction living in there, so if the machine still feels soft on fuel delivery after a clean install, the in tank module is where to continue.
