Removal Is Where the Care Belongs
The removal stage is where a fuel line job on a 2022 TRX520 Rubicon 4x4 EPS either goes smoothly or goes sideways. Since this machine is fuel injected, the first move has nothing to do with hand tools. Pull the fuel pump fuse or relay, crank the engine briefly until it stumbles and quits, turn the key off, and disconnect the negative battery cable. That drops the pressure the in-tank pump holds in the hose and takes the pump out of play. Only then does the seat come off, followed by the plastic panels around the tank, so both ends of the hose are in view at the same time.
Slide a drain pan underneath and keep a rag pressed against the joint you are separating, because a bled line still holds fuel. Push spring clips or worm-gear clamps well back along the hose before disturbing the connection. If your Rubicon uses a quick-connect coupler at the tank, press its locking tabs straight in and pull the fitting off square rather than levering it, since aged plastic collars crack. Old hose frequently varnishes onto a barb, so twist it gently to break the bond instead of pulling hard, and slit it lengthwise with a razor if it refuses to release. Take photos of the routing and every retaining clip before the line is completely out.
What Injection Means Here
It is worth stating plainly: this Rubicon has no petcock. An electric pump inside the tank supplies a pressurized hose that runs to the throttle body, and that hose is live whenever the key is on. A carbureted quad lets you shut a valve, open a float bowl drain, and disconnect a line with a rag and a bucket. Those steps simply do not exist here, which is why line-clamping pliers earn a spot on the tool list and why the electrical pressure relief above is mandatory rather than optional.
The 4x4 layout also matters for access. A front differential, a driveshaft, and the brackets that hold them occupy space under the forward frame, and the electric power steering unit takes up more, so the hose passes clearance points a two-wheel-drive quad never has. Remove the bodywork instead of reaching blind.
How Hose Ends Up Cracked
Two forces retire a fuel line, and they work from opposite sides. Engine heat drives the plasticizers out of the rubber over the years, leaving a stiff hose that cannot flex with the chassis. Surface checking follows, then cracks at whatever point moves the most. Dry, arid climates speed this along, since low humidity pulls moisture from the rubber and hardens it prematurely.
Meanwhile, ethanol-blended fuel degrades the inner liner. E10 sitting in a parked machine absorbs water, and that moisture softens the liner and releases fine material into a fuel circuit that depends on clean flow. Because the outside hardens while the inside breaks down, a hose can look serviceable and still be at the end of its life. Age and feel are the honest tests.
Symptoms Worth Chasing Down
- Fuel standing on the skid plate or a stain forming on the floor under the tank
- A gasoline smell around the machine, strongest in the minutes right after shutdown
- Hairline cracking, a chalky gray surface, or a hardened section that will not compress
- Bogging on a climb, hesitation under throttle, or behavior that imitates a nearly empty tank
- A ring of caked dirt at a fitting, which is dried seepage collecting grit ride after ride
On a pressurized system a small leak may atomize and evaporate before it drips, so a fuel smell over a clean floor is still worth tracking down.
Tools, Parts, and Gasoline Sense
- Nitrile or rubber gloves, because gasoline strips your skin of its oils quickly
- Injection-rated replacement hose in the original inside diameter
- New clamps in the existing style, plus a quick-disconnect release tool if a coupler is fitted
- Line-clamping pliers to pinch off a soft section in the absence of a petcock
- An approved sealed fuel container and a shallow drain pan
- A socket set, a small flat-blade screwdriver, a razor blade, and rags
The safety point that genuinely matters is ventilation. Gasoline vapor is heavier than air and collects at floor level, exactly where you will be working under the tank. Do this outdoors when you can, and indoors open the door all the way with a fan on the floor moving air out of the building. Keep chargers, shop heaters, pilot lights, and spark-producing tools out of the area completely, and start only on a fully cooled engine.
Installing the New Line
Cut the replacement to the same length as the original. Extra hose has nowhere useful to sit and eventually rubs a frame tube or drifts toward the header once everything is reassembled. Seat each end fully onto its barb, working dry. Grease, oil, and silicone stay off the fittings entirely, since a lubricated sealing surface lets pressurized fuel creep past a clamp that measures perfectly tight. Soften a stubborn hose end in hot water for fifteen seconds and it will slide right on.
Set the clamps just behind the raised bead on each fitting and tighten them evenly, firm rather than crushing. Self-locking quick-connects take no clamp at all: push until it clicks, then pull firmly to verify. Feed the hose back through every factory guide so it stays clear of the differential hardware, the steering components, and hot exhaust surfaces.
Testing Before the First Ride
Reinstall the fuse, Reconnect the battery, and cycle the key on and off five or six times without cranking. Each cycle pressurizes the hose while the engine stays cold and silent, which is the easiest way to catch a weeping joint. Wipe both connections and look closely for beading, then start the machine, idle it several minutes, blip the throttle, and inspect a final time before the plastics go back on.
Remember afterward that the fuel filter on this injected Rubicon lives inside the tank as part of the pump assembly rather than inline where you can service it. A new hose will not clear a restriction there, so persistent delivery problems after a dry install point to that module next.
