Even a relatively recent machine like the 2022 Renegade 850 eventually needs fresh fuel hose. Rubber ages on a calendar rather than an odometer, and a quad that spends a few seasons parked between rides can need a line sooner than one ridden every weekend. The work is manageable at home; the important part is knowing that this Rotax is injected and treating the fuel circuit as pressurized from the start.
Getting the Old Hose Out
Begin by removing the fuel pump fuse or relay and cranking the engine until it stalls on the fuel remaining in the line. Shut the key off and disconnect the negative battery cable. Only then should anything get loosened — opening a fitting on a live pressurized circuit puts gasoline across the garage in an instant.
Pull the seat and enough side plastic to expose the tank outlet, then follow the hose rearward to the throttle body. Slide a drain pan under the joints and drape a rag over the first fitting you open, since even a depressurized hose holds standing fuel. Back worm-gear or spring clamps well down the hose before disturbing a connection. A quick-connect coupler releases when both tabs are pressed evenly and the fitting is pulled straight back; angled prying is how collars crack. Where varnish has bonded the hose to a barb, break the seal with a gentle twist, and if it will not release, slit the hose lengthwise with a razor and peel it off rather than forcing the fitting. Photograph every clip and pass-through before the old hose leaves the chassis.
What This Machine Runs
The 2022 Renegade 850 uses electronic fuel injection on the Rotax 850 V-twin. That means no petcock: fuel is not gravity fed, and an electric pump module inside the tank pressurizes the line to the injectors. The pressure lingers after shutdown, which is why bleeding it precedes everything else. The fuel filter is integrated into that in-tank pump module, so there is nothing on the visible hose run that serves as a serviceable filter.
The 850 is a 4x4. That does not change the steps, but the hose path passes front differential mounts and additional frame structure, giving it more clips and clearance points than a two-wheel-drive machine would have.
Why Hose Degrades Over Time
Heat is the first agent. Every warm-up and cool-down cycle drives more plasticizer out of the rubber compound, and the hose grows stiff instead of supple. A stiff hose cannot absorb the chassis movement a Renegade generates, so vibration deepens fine surface checking into cracks that eventually weep at the fittings. Arid climates hasten the process by continuously drawing moisture out of the hose wall, hardening it from the outside inward.
Ethanol works the other surface. E10 pump gas absorbs and holds water, and a machine that sits for months with that fuel standing in the line gives alcohol time to break down the inner liner while the volatile fractions evaporate and leave gum in place. The combined effect is a hose that hardens externally and softens internally at the same time, sometimes shedding fine particulate toward the injectors well before it ever shows a leak.
Signs That Point to the Fuel Line
- A damp spot on the skid plate or a small puddle where the quad has been parked
- Persistent gasoline odor around the machine, strongest immediately after shutdown while the circuit still holds pressure
- Fine cracking, a chalky exterior, or a length of hose that feels rigid and glassy when pinched
- A ring of caked dirt at a fitting, marking where fuel has been seeping and drying
- Bogging under load, hesitation on hard throttle, or symptoms that mimic a nearly empty tank
An injected machine can leak without dripping. Pressurized fuel escaping a pinhole often atomizes and evaporates before it reaches the floor, so a strong smell paired with a dry garage floor still warrants a close look with good light.
Tools, Parts, and Fuel Safety
- Rubber or nitrile gloves — gasoline defats skin and absorbs through it
- A sealed metal or fuel-rated plastic container plus a drain pan
- Replacement hose rated for injection pressure in the original inside diameter, not low-pressure carburetor tubing
- Fresh clamps in the existing style, plus a quick-disconnect release tool if the tank end is a locking coupler
- Line-clamping pliers, which do the job the absent petcock would have done
- Sockets and drivers for the bodywork, a small flat screwdriver, a razor blade, and a stack of rags
Handle this outdoors or with the garage door open to its stop. Gasoline vapor is denser than air, so it pools along the floor instead of venting through a window at head height, and ventilation low to the ground is the part that keeps you safe. Move heaters, appliance pilot lights, grinders, and hot work lamps out of the space before you start.
Installing the Replacement and Proving It
Cut the new hose to the original length exactly. Extra length is not insurance; it lets the hose drape into the front driveline or wear against a frame edge. Push each end fully onto its barb until it bottoms out, working dry. No grease, oil, or silicone touches a fuel fitting, because any film on the sealing surface gives pressurized gasoline a route to creep out from under the hose. Dip a stiff end in hot water for a moment if it resists.
Set new clamps just behind the raised bead on each barb and tighten evenly, snug rather than crushing. Where the tank connection is a self-locking quick-connect, push until the collar clicks and pull firmly to confirm engagement; that joint takes no clamp. Return the hose to every factory clip so it stays clear of exhaust heat and away from the differential.
Test before you ride. Reinstall the pump fuse, Reconnect the battery, and cycle the ignition on and off several times without starting. Each cycle runs the pump and brings the line up to pressure while both fittings are still dry and easy to evaluate. Wipe the joints clean, start the engine, and watch them at idle for several minutes, then shut down and inspect one final time before reinstalling the plastics. If the 850 still acts short on fuel after a clean hose install, the in-tank pump and filter assembly is the next component to investigate.
