Fuel Line Replacement on the 2020 Grizzly 700Fi EPS XT-R

Shop parts for a 2020 Yamaha Grizzly 700Fi 4X4 EPS XT-R IRS ATV.

The XT-R trim of the 2020 Grizzly 700 is built for riders who actually use the machine hard, and that means mud, water crossings, and long days of vibration for everything bolted to the frame. The fuel hose takes that abuse quietly until it does not. Replacing it is a manageable home job on this fuel injected 4x4, provided you respect the fact that the circuit is pressurized.

Where the Fuel Actually Comes From

The Fi in the model name is not decoration. This Grizzly runs electronic fuel injection, with an electric pump inside the tank pushing fuel under pressure to the throttle body. There is no petcock underneath the tank, so nothing gets shut off by hand before you open a fitting. Instead you bleed the pressure out of the circuit, then use line clamping pliers to pinch the hose closed and keep the tank from siphoning while you work.

That layout also decides what you buy. The replacement hose must be rated for fuel injection pressure and match the original inside diameter; soft low pressure carburetor hose is not suitable regardless of how similar it looks. And on this platform the filter element is packaged inside the tank with the pump instead of hanging inline where you can reach it, so a fresh hose addresses hose faults and nothing more.

Warning Signs Between Rides

Check for these when you are washing the machine or loading it up:

  • A puddle or wet streak on the skid plate or floor under the middle of the quad after it has been parked
  • A gasoline smell that lingers, sharpest in the minutes after shutdown while pressure is still in the line
  • Fine cracking, crazing, or a chalky bloom on the hose surface, worst where it bends
  • A hardened, glassy feel when you pinch the hose instead of soft, even compression
  • Bogging under load, stumbling on throttle, or a lean surge that acts like a nearly empty tank
  • A ring of caked mud or dust at a fitting, which is what slow weeping and evaporation leave behind

On the pressure side of an injected system, a pinhole can atomize into vapor and evaporate before it ever hits the ground. A persistent smell over a dry floor is worth pulling panels for.

What Wears a Hose Out

Fuel hose loses its plasticizers to heat over the years, and without them the rubber turns stiff and glassy. A hardened hose cannot flex with a chassis that is constantly working, so hairline splits begin at bends, at clamp shoulders, and wherever the hose is under a little tension. Riders in dry, low humidity country see the hardening progress faster because arid air draws remaining moisture out of the wall.

The inside of the hose faces a different attack. Ethanol blended pump gas pulls in atmospheric moisture and slowly degrades the inner liner, gumming and softening it. That effect is strongest when the machine sits for long stretches with fuel standing motionless against the liner. A hose can therefore be sound to look at and compromised where you cannot see, which is why age deserves weight alongside appearance.

Prep Work and Handling Gasoline

Gather injection rated hose in the correct inside diameter, new clamps to fit, a quick connect release tool if the pump plate uses a locking coupler, line clamping pliers, nitrile gloves, eye protection, a sealed fuel container, a drain pan, a stack of rags, sockets, a screwdriver, and a sharp knife.

Now the part that matters most. Gasoline vapor is heavier than air, so it collects and travels at floor level where an open window overhead does nothing for you. Opening a pressurized fuel line inside a closed garage that also holds a water heater or shop heater is a real risk, not a theoretical one. Work outdoors if the weather permits, or with the door fully raised and a fan moving air across the floor. Kill every pilot light and heating element, keep an extinguisher within reach, and take fuel soaked rags outside rather than leaving them in a bin.

Removing the Old Hose

Depressurize before you touch a fitting: pull the fuel pump fuse from the box under the seat, run the engine until it starves and stalls, turn the key off, and disconnect the negative battery cable. Remove the seat and the side plastics, which on the XT-R means keeping track of the trim fasteners as they come out, then follow the hose from the pump plate to the throttle body.

Slide the drain pan underneath and lay a rag over the joint before you release it, since a bled line still holds fuel. Walk the clamps clear of the barbs first. On a plastic quick connect, compress the release tabs evenly and pull the coupler straight off; levering it sideways stresses the collar. Where hose has varnished to a barb, twist it gently to break the bond, and if it will not let go, slit it lengthwise and peel it off rather than prying on the fitting.

Note the path as the hose comes out. This is a 4x4 with independent rear suspension, so between the front differential hardware and the rear suspension linkage there are more clearance points and clips than a simple two wheel drive layout would present. Photograph each one before the original is gone.

Fitting the New Hose and the Leak Check

Cut the replacement to the exact length of the old hose. Surplus length lets the hose sag against a frame tube where it will chafe, or drift toward the exhaust. Push each end fully onto its barb until it bottoms out, dry. No grease, oil, or silicone touches a sealing surface, because lubricant is precisely the sort of channel pressurized fuel uses to creep out and weep. Hot water is the right way to soften a stubborn hose end.

Position new clamps just behind the raised bead at each fitting and tighten them evenly, firm without crushing the hose. A self locking quick connect needs no clamp at all: press it on until the collar clicks, then tug to confirm the latch engaged. Return the hose to every original clip so it stays away from the driveline, the suspension, and hot exhaust surfaces.

Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and pressurizes the hose, letting you study both joints while they are still dry. Wipe them with a clean rag, look and feel for any fuel forming, then start the engine and check again at idle. Several minutes of dry running, followed by a slow lap and one more look while everything is warm, means the job is done properly.
