Riders usually discover a tired fuel line one of two ways: they smell it, or the engine starts acting like the tank is empty when it is not. Neither one should be ignored on a 2017 Sportsman Touring XP 1000. This is a fuel-injected machine with an in-tank pump and a pressurized supply hose, so a compromised line is not just an inconvenience — it is fuel under pressure near a hot twin-cylinder engine.
Diagnosing a Line That Is on Its Way Out
Start with a cold-machine inspection. Park the XP 1000 on clean concrete overnight and look for a damp patch or small puddle in the morning. Then get your nose involved, because a pressurized pinhole often atomizes fuel that evaporates before it can drip. A gasoline smell that clings around the tank, especially in the minutes after shutdown, is a legitimate finding even when everything looks dry.
Next, work the hose with a gloved hand. A serviceable line compresses and springs back. A failing one feels rigid, may look glazed or chalky, and often shows hairline cracks on the outside of a bend where the material has been stretched. Check the fittings for a ring of grit stuck to dried fuel residue, which marks a joint that has been weeping. Finally, connect the symptoms you feel while riding: bogging when you roll into the throttle, a lean surge at higher rpm, or hesitation that comes and goes as the chassis flexes are all consistent with a supply problem.
The Fuel Delivery Setup on This Sportsman
Anyone used to older quads will look for a petcock under the tank and not find one. On this platform the electric pump sits inside the tank and pushes fuel to the throttle body, and pressure stays trapped in the hose after the key is off. That is why the procedure begins with pressure relief instead of turning a valve. The fuel filter is also built into the in-tank pump module rather than mounted inline, so replacing the visible hose does nothing for a restricted filter.
Routing on a Touring model deserves a mention. The stretched two-up frame with its passenger seat and rear rack, combined with the on-demand all-wheel drive front differential and driveshaft, means the hose threads past more structure than it would on a short two-wheel-drive quad. Keep track of the guides, because a line that drifts out of position will find either the exhaust or a rotating part.
Why Rubber Hardens and Cracks
Fuel hose ages whether the machine is ridden or stored. The plasticizers keeping the wall flexible slowly leave the material, and heat cycles from the 1000 twin push that process along until the hose is stiff and glassy. From then on, every rough section of trail flexes a brittle hose at the same bends until cracks form.
Dry climates make it worse by continuously pulling moisture out of the rubber, which is why hoses in arid regions craze noticeably sooner. At the same time, ethanol-blended pump gas draws in water and degrades the inner liner, especially when a machine sits for a season with fuel in it. The gum and softened liner material that results can restrict flow even in a hose that appears fine from the outside.
Tools, Parts, and a Real Safety Setup

- Drain pan and a sealed, fuel-rated container
- Injection-rated replacement hose matching the original inside diameter
- New clamps of the correct style, plus a pick for spring clips and a release tool for quick-connects
- Line-clamping pliers, standing in for the petcock this machine does not have
- Hand tools for seat and body panels, a razor knife, and plenty of rags
Ventilation matters more than any other precaution here. Gasoline vapor is denser than air and settles at floor level, so open the main door and get air moving low in the space instead of trusting a window overhead. Remove ignition sources from the area entirely, including shop heaters and anything with a pilot light, and cap the drained fuel rather than leaving an open pan sitting nearby.
Taking the Old Hose Off
Relieve pressure by pulling the fuel pump fuse or relay, cranking the engine until it stalls, then turning the key off and disconnecting the battery negative cable. Remove the seat and the plastics guarding the tank outlet and the run of hose to the throttle body. Slide the pan into position and lay a rag over the first joint you break, since a depressurized line still holds fuel.
Back each clamp well away from its fitting before disturbing the connection. Quick-connect couplers come apart by depressing the tabs squarely and pulling straight off; levering them with a screwdriver splits the aged plastic collar. Break the varnish grip on a stubborn barb with a slow twist, and if the hose still will not release, slice it lengthwise and peel it away rather than damaging the fitting. Take photos of every clip and clearance point before the old line is fully free.
Installation and the Final Leak Check
Cut the replacement to the original length so it neither pulls tight nor sags into the frame. Push each end onto its barb dry, seating it fully against the shoulder. Skip grease, oil, and silicone entirely, since anything slick on the sealing face gives pressurized fuel a path out past the clamp; hot water is the only assist a tight hose needs. Set the clamps just behind the raised bead on each fitting and tighten them evenly rather than biting into the rubber. A self-locking quick-connect wants no clamp at all, only a firm push until it clicks and a tug to verify it latched. Reseat the hose in every original clip.
Restore the fuse and the battery, then cycle the key on and off several times without cranking. Each cycle runs the pump and pressurizes the circuit, giving you a clean, dry look at both joints. Wipe them, start the Touring XP 1000, and inspect again at idle and after a few throttle blips. Several minutes of leak-free running earns the plastics back, and a quick look under the machine after your first short ride confirms the repair holds once the chassis has worked over real terrain.
