Most owners discover a bad fuel line the same way: a whiff of raw gas in the garage that was not there last week. On a 2016 Sportsman X2 570 EPS that smell deserves immediate attention, because this machine carries a ProStar 570 with electronic fuel injection. There is no fuel valve to close under the tank, an in-tank pump keeps the supply hose under pressure whenever the key is on, and a small breach vents fuel into the chassis rather than dribbling harmlessly onto the ground.

Catching a Failing Line Before It Strands You

Symptoms tend to build gradually, which makes them easy to explain away. Work through this list whenever the machine has been sitting or has a season of hard use behind it:

  • Gasoline odor around the rear of the machine, usually strongest in the first minutes after shutdown while residual pressure remains in the line
  • A wet film or small puddle on the skid plate or floor beneath a parked quad
  • Hardened, chalky hose that feels stiff instead of springy when you squeeze it
  • Fine cracking on the outer wall, often concentrated where the hose bends or passes a clip
  • A grit-caked ring at a fitting, which is dried fuel residue collecting dust
  • Bogging under load, a stumble when you snap the throttle, or the sense that the engine is running lean at higher rpm

Because this is an injected machine, a pressure-side leak can atomize and evaporate before it ever forms a drip. Do not wait for a puddle to confirm what you already smell.

What Age Does to Rubber Fuel Hose

A hose does not wear out mechanically so much as it dries out chemically. Engine heat cycles drive off the plasticizers that keep the wall flexible, and what began as soft rubber turns rigid over several seasons. That stiffness matters because the chassis flexes constantly on rough ground, and a rigid hose answers that flex with microscopic splits instead of bending with it. Owners in dry, high-desert or high-plains climates see the process run noticeably faster, since low humidity accelerates drying from the outside in.

Ethanol-blended fuel works the opposite direction. E10 draws in moisture and slowly degrades the inner liner, softening and swelling it while the exterior hardens. Fuel left standing in the system for months does this quietly, with no engine running at all. That combination is why a hose that looks passable can still be shedding material toward the injector.

Assembling Your Kit

  • Rubber or nitrile gloves and eye protection
  • A drain pan plus a sealed, fuel-rated container for captured gasoline
  • Hose rated for fuel-injection pressure, matched to the original inside diameter
  • New clamps in the correct style, and a quick-connect release tool if the tank end uses a locking coupler
  • Line-clamping pliers to pinch off flow, since this model has no petcock
  • Sockets and a trim tool for the seat and body panels, a razor knife, and plenty of rags

Set up outside or with the door fully open. Gasoline vapor sinks and pools at floor level, so ventilation at the ground matters more than an open window overhead. Keep every ignition source away, including shop heaters and battery chargers.

Opening Up the X2 and Removing the Old Hose

Access on the X2 takes a few extra minutes. The two-up chassis puts the convertible rear seat and cargo deck directly above the tank area, so that structure and the rider seat come off before you have a clear view of the fittings. Note also that the all-wheel-drive layout adds front differential hardware and frame crossmembers, so the supply line takes a slightly longer, more protected path than a two-wheel-drive quad would need.

Relieve pressure before touching a joint. Pull the fuel pump fuse or relay, crank the engine until it stalls, turn the key off, then disconnect the battery negative terminal. Position your drain pan, lay a rag over the fitting you intend to open, and slide any worm-gear or spring clamp well back along the hose. Quick-connect couplers release by pressing their tabs evenly and pulling straight off; prying sideways cracks aged plastic collars. Old hose bonded to a barb by fuel varnish comes free with a gentle twist, and if it will not, split it lengthwise and peel it away rather than fighting it.

Installing the New Line the Right Way

Cut the replacement to the same length as the piece you removed. A hose even an inch too long will find something to rub on once the panels are back. Slide each end onto its fitting until it seats fully against the shoulder, and do it dry. Grease, oil and silicone have no place on a fuel fitting, because lubricant on the sealing surface creates a leak path for pressurized fuel. Stiff hose becomes cooperative after thirty seconds in hot water.

Place new clamps just behind the raised bead on each barb and tighten them evenly to snug, not crushed. If your machine uses a self-locking quick-connect at the tank, push it home until you hear the click, then pull on the hose to verify it latched; no clamp belongs there. Reseat the hose in each original clip so it stays clear of the exhaust and the front driveline.

Verification Before the First Ride

Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without starting the engine. Every cycle pressurizes the circuit, giving you a dry-surface look at both connections. Wipe each joint with a clean rag and check for any dampness, then fire the machine and let it idle while you inspect again. Only once several minutes pass with no seepage should the deck, seat and panels go back on.

Keep one platform detail in mind: on this injected 570 the fuel filter lives inside the tank as part of the pump module, not inline where you can reach it. Fresh hose solves a leaking or cracked line, but it does nothing for a restricted filter. If fuel delivery still feels soft after a clean installation, that in-tank assembly is the logical next stop.
