How to Replace the Fuel Hose on a 2011 Honda TRX500 Rubicon Power Steering 4x4

Do this job with the right container, the right hose, and open air around you, and it is a pleasant hour of work. Do it with a coffee can and the garage door shut and it becomes something else entirely. The 2011 Rubicon with power steering is carbureted, gravity fed, and controlled by a petcock under the tank, so the mechanical side is genuinely straightforward — the preparation is where attention pays off.
Laying Out the Job
Put all of this within arm's reach before the first clamp moves: rubber or nitrile gloves, eye protection, an approved sealed container for the fuel you drain, replacement hose in the correct inside diameter for your Rubicon, new clamps or a small clamp assortment, a flat–blade screwdriver, sockets and drivers for the seat and body panels, a sharp razor blade, a sealed LED work light, and a generous pile of rags.
Then deal with the air you will be breathing. Gasoline vapor is heavier than air and pools at floor level, which is exactly where your face ends up while you work under the tank. Cracking a window at head height does nothing for vapor sitting on the concrete, so move the Rubicon outdoors or open the overhead door all the way. Shut off any heater with a standing pilot flame, unplug the battery charger, keep grinders and similar spark sources out of the space, and never work over a drop light with an exposed bulb.
Behind a Hardened Fuel Line
Fuel hose expires on a timeline rather than a mileage figure. The compounds engineered into the rubber to keep it pliable gradually leach out, and once they are gone the wall is stiff and glassy and cracks instead of flexing. Heat cycling from the 475cc engine accelerates the process, and every jolt through the chassis on rutted trail concentrates stress in the sections that have already stiffened. Dry, low–humidity storage speeds it up further, since the surrounding air pulls moisture out of the hose and hardens it from the outside inward.
Ethanol–blended fuel does the internal damage. E10 attracts water and slowly attacks the inner liner, especially through months of sitting with fuel in the system between riding seasons. The hose becomes brittle outside and soft inside simultaneously, and because this Rubicon runs a carburetor, whatever the liner releases collects in the float bowl as varnish and grit until a jet begins to restrict.
Symptoms That Justify the Repair
Watch for these before committing to the work:
- A gasoline smell that lingers around the machine long after the engine has cooled
- A puddle or dark, damp patch on the skid plate under the carburetor area
- Hardened, chalky sections you can feel by pinching the hose along its length
- Hairline cracks that open when the hose is bent, or dirt caked in a wet ring at a fitting
- Bogging under load, a lean stumble on throttle, or the engine acting starved with fuel in the tank
A carbureted, gravity–fed Rubicon usually leaves an honest puddle when a hose lets go, which is a diagnostic advantage over a fuel–injected quad where pressurized fuel often mists off before it can drip.
Separating the Old Line
Rotate the petcock to OFF first. This is the convenience an injected machine cannot offer, since it has no valve and requires pulling a pump fuse and bleeding line pressure before any fitting can be safely opened. Take off the seat and the body panels covering the tank so the hose is visible and reachable from the petcock spigot down to the carburetor inlet.
Slide the drain pan under the carburetor and open the float bowl drain screw to empty the bowl. That step keeps its contents from running back out through the hose when you separate a fitting, and it lets you see what has been settling down there. Move both clamps well back along the hose before touching either end, then twist each end gently to break the varnish bond at the barb rather than yanking on it. If a hose will not release, slit it lengthwise with the razor and peel it away instead of levering on the brass spigot, which can crack under that kind of force.
Take note of the routing as the old hose comes out. This is a 4x4 chassis, so the front differential and its hardware occupy space a two–wheel–drive quad leaves open, and the line passes through additional frame clearance points on its way down. Each retaining clip along the path is holding the hose off exhaust surfaces and clear of steering movement.
Fitting the New Line and Confirming It Holds
Trim the replacement to match the old piece length for length. Surplus hose rubs the frame or binds at full lock, while a short piece tugs continuously at both fittings until one works loose. Seat each end onto its barb until it bottoms out, and do it dry. Grease, oil, and silicone belong nowhere near a fuel fitting, because lubricant on the sealing surface gives fuel a route to creep out under the clamp, and that is one of the most common reasons a leak appears on an otherwise careful install. Soften a stubborn hose end in hot water for a few seconds and it will walk on without force.
Position fresh clamps just behind the raised bead at each fitting and tighten them evenly, firm enough to seal without crushing the rubber. Route the hose back through its original clips with a smooth curve and no kinks anywhere along the run.
Close the float bowl drain screw, turn the petcock back to ON, and watch both fittings while gravity fills the line and the bowl. That static test catches most problems while the surrounding surfaces are still clean and any dampness stands out. Wipe each joint with a fresh rag and inspect once more, then start the engine and let it idle with the panels still off. Running heat and vibration will expose a marginal connection a static check missed, so give it several minutes before you declare the job finished. The tank vent hose is worth checking at the same time, since it has spent identical years in service.
