Fuel Line Replacement Walkthrough for the 2005 Sportsman 90

The 2005 Sportsman 90 has one of the simplest fuel systems on any ATV, and that works entirely in your favor when the hose finally hardens up. This is a carbureted machine with a shutoff valve at the tank and gravity doing all the delivery work, so there is nothing pressurized to bleed and nothing buried inside the tank to fight with. Once you know what to look for, the whole job runs about an hour with hand tools.

Diagnosing the Hose Before You Order Parts

Confirm the line is actually the problem. On the 90 the telltale signs cluster around the tank valve and the carburetor inlet. A wet patch or genuine puddle beneath the machine after it has been parked is the clearest one, especially directly under the carburetor. A strong gasoline smell in the shed with nothing spilled points the same direction. Run the hose between your fingers and feel for a section that has gone rigid, and look for fine crazing or a chalky white cast on the outer wall. Finally, note how the engine behaves — bogging, a lean stumble, surging at steady throttle, or acting starved when there is plenty of fuel in the tank all suggest restricted or leaking supply.

Gravity-fed leaks are cooperative because they drip any time the valve is open. On a fuel-injected quad the same crack often sprays a fine mist that evaporates, so odor with no puddle is still a real leak on those machines.

How This Machine Delivers Fuel

Everything on the 90 sits on the low-pressure side. The tank feeds a shutoff valve, the valve feeds a short hose, and the hose feeds a small carburetor with a float bowl you can drain from underneath. Clamps or pinch clamps hold the hose on its barbs at both ends. Closing the valve isolates the system completely, which is a much shorter list of steps than an injected machine requires. There you would have to remove the fuel pump fuse, crank the engine until it stalls to bleed the rail, disconnect the battery, and possibly release a locking quick-connect coupler with a dedicated tool.

The chassis is two-wheel drive with a chain final drive, giving the hose a short, mostly unobstructed path. Four-wheel-drive utility quads route their fuel lines around front differential hardware and extra frame crossmembers, so their runs are longer and involve more clips than anything you will see on the 90.

Why the Old Line Deteriorated

Fuel hose is soft when new because of plasticizers mixed into the rubber, and those additives leave the material slowly over the years. The remaining wall is harder, more brittle, and far less willing to bend without cracking. Add the heat cycling of a small air-cooled engine and the vibration of every ride, and hardened rubber eventually opens up at a bend or just behind a fitting.

Dry air speeds this along considerably, which is why hose in arid regions often stiffens years earlier than identical hose stored in humid conditions. Ethanol-blended fuel attacks the opposite surface, pulling moisture into the system and degrading the inner liner. A quad that sits between riding seasons with E10 in the line can end up gummed internally while looking untouched from outside.

Assembling Tools and Handling Fuel Safely

This is the part worth taking seriously. Gasoline vapor is heavier than air and drifts down to floor level, exactly where extension cords, chargers, and shop heaters sit. Do the work outdoors or with the building fully opened up, and keep flames, cigarettes, and sparks well away from the machine. Wear gloves; gasoline pulls the oils right out of skin.

  • Correct-diameter fuel hose for the Sportsman 90, sized as small-engine line rather than heavy utility hose
  • New hose clamps or pinch clamps, or a small clamp assortment kit
  • Nitrile or rubber gloves and plenty of clean rags
  • An approved fuel container and a shallow drain pan
  • Needle-nose pliers, a small flat-blade screwdriver, and sockets for the seat and body panels
  • A hose cutter or new razor blade so the ends are cut square

Pulling the Old Hose Off

Close the fuel valve first, then remove the seat and whatever plastic panel covers the tank outlet and the carburetor. If the tank has more than a little fuel in it, siphon it into your container. Next, open the float bowl drain and let the carburetor and the lowest section of hose empty out. Doing that before you break a fitting keeps most of the fuel where you want it.

Slide the pan under the carburetor inlet and put a rag beneath the fitting. Work both clamps well back along the hose before you touch a joint. Hose that has been on the machine for years often varnishes itself to the brass, so twist it gently to break that bond instead of hauling on it. If it refuses to release, slit it lengthwise with a razor and peel it away — the hose is already scrap, while a cracked carburetor spigot or a bent valve outlet turns a simple job into a parts hunt. Note the routing and every retainer before the line is completely free.

Fitting the New Line, Then Proving It Dry

Cut the replacement to match the original length with square ends. Too long and the hose sags into the chain or rests against the engine; too short and both fittings stay under tension. Slide each end fully onto its barb dry. Keep grease, oil, and silicone off the sealing surfaces entirely, since lubricant lets fuel creep out under the clamp and can carry contamination into the carburetor. Hot water is the correct way to soften a stiff hose end.

Set the new clamps just behind the raised bead on each fitting and tighten them evenly without crushing the rubber flat. Follow the factory routing in a smooth sweep, keeping the hose clear of the exhaust, the chain, and any sharp frame edge.

Open the valve and let gravity fill the line while you watch both joints for a solid minute. Wipe them with a clean dry rag and look again for new wetness. Start the engine, let it idle, and inspect once more before reinstalling the plastics and seat. With everything already exposed, replacing the inline filter is a smart addition — on a carbureted 90 that filter sits right on the visible hose where you can reach it, while injected models hide theirs inside the tank as part of the pump assembly.
