Swapping the Fuel Line on Your 2024 Yamaha TW200

If you have owned your 2024 Yamaha TW200 more than a few seasons, the fuel line deserves a hard look. It is a wear item almost nobody thinks about until it fails, and the failure is rarely graceful. Replacing the hose costs a few dollars, and doing it early beats doing it trailside with a leaking tank.
Start by Tracing the Fuel Path
The fuel system on your 2024 Yamaha TW200 uses a carburetor, and the petcock is your shutoff. Fuel flows by gravity alone from tank to float bowl through one hose, secured at each end by a spring pinch clamp or a small screw clamp. That is the whole circuit, and it is why this job is beginner-friendly on a four-stroke machine.
Symptoms Worth Catching Early
A fuel line rarely fails without hinting first. Run through this list before loading the TW200 up, particularly if the bike has been sitting.
- Fuel staining at either fitting. Seepage shows up at the barbs before anywhere else.
- Persistent gasoline smell. If you smell fuel with the bike cold and untouched, something is leaking.
- Cracks that appear when you flex the hose. Dry rot hides at rest and reveals itself the moment rubber bends.
- Swelling or a soft, mushy section. The opposite of hardening and just as bad — usually chemical attack.
- Surging or dying under load. Restricted flow mimics fuel starvation and gets misdiagnosed as a jetting problem.
What Actually Kills a Fuel Line
The failure is chemical and thermal more than mechanical. Fuel hose stays soft because of additives in the rubber, and those additives leave over time — faster in heat, faster still in the dry air of an arid climate. A hose in that state has lost its ability to seal around a barb, so it seeps before it visibly splits. Fuel left standing does its own damage: ethanol blends draw in moisture and degrade after months of sitting, and the byproducts attack rubber and leave sticky residue. Tools & Preparation
This is a low-cost job, and most of the preparation is about containing fuel rather than turning wrenches.
- Replacement fuel line in the correct inside diameter and length for your 2024 Yamaha TW200. Match the original rather than guessing — oversized line will not seal on the barb.
- New clamps. Spring clamps lose tension with age, and a small clamp kit costs very little.
- Nitrile or rubber gloves. Gasoline absorbs through skin.
- A fuel-safe drain container and a funnel if you plan to reuse the fuel.
- Pliers and a small flat screwdriver for spring and screw clamps respectively.
- Shop rags and eye protection.
A word on handling fuel, because this is the part with real consequences: gasoline vapor is heavier than air and will travel across a floor to any spark or flame. Open the door, shut off pilot lights, cap your container, and let the bike cool. Gloves and eye protection are not optional.
Working the Original Hose Free
Close the petcock. Everything downstream of that valve is the only fuel you need to deal with, which on a 2024 Yamaha TW200 amounts to a few ounces in the line and float bowl.
Get that remaining fuel into a container rather than onto the floor. The float bowl drain screw is purpose-built for this — slip a hose over the nipple, aim it into your catch can, and crack the screw open. If you would rather drain the whole tank, do it now with the hose routed into the container.
Then release both clamps and work the hose off the fittings. Pliers handle spring clamps; a flat screwdriver handles screw clamps. Slide each clamp well back so it cannot fight you. To separate a stubborn hose from a barb, rotate it a quarter turn to shear the bond before pulling. If the rubber has gone hard enough that it will not release, split it with a knife along its length — the hose is being replaced anyway, and the fittings are what matter.
Fitting the New Line
Cut the new hose to length using the old one as a template, adding nothing extra. Line that is too long sags into the engine or gets pinched when the tank is bolted down; too short and it tugs at the fittings under vibration. A clean square cut seals better than a ragged one.
Push the new line onto the petcock spigot first, far enough to cover the full barb. Stiff hose goes on more easily after thirty seconds in warm water. What you must not do is lubricate the fitting — no grease, no oil, no silicone. Any of it compromises the seal and can contaminate the fuel path on your 2024 Yamaha TW200.
Position the carburetor end next, checking your routing against how the original sat. Then set the clamps over the barb area, about a quarter inch from the hose end, so they compress rubber against the raised portion of the fitting. Snug is the target with screw clamps, not tight — overtightening cuts into the hose and creates the leak you were preventing.
Final Checks and the First Start
Turn the petcock back on and give it time. Several minutes of sitting over clean cardboard will reveal a gravity leak that a quick glance would not. Inspect both connection points closely, by touch as well as by eye, since a slow weep often shows up as nothing more than dampness at the clamp.
Start it up next. Heat and vibration change the picture, so run the engine to temperature and inspect the joints again at idle. A leak appearing only when running usually means the hose is not seated deeply enough — take it apart and reseat rather than adding clamp tension, which only damages rubber.
Once it passes both tests, finish the housekeeping. Handle the drained fuel responsibly and think twice about reusing it if it has gone stale. Recheck the fittings after the first ride, since a new hose settles onto the barbs.
