A cracked fuel line seems trivial until it strands you at the far end of a trail or drips onto a hot pipe. On a 2024 KTM 250XC, the fuel line is a short, inexpensive piece of rubber doing a job with zero tolerance for failure — and replacing it is well within reach with basic hand tools and about half an hour.
The Injected Setup on This 250XC
This 250XC came with fuel injection, so you are working on a pressurized circuit fed by a pump inside the tank. Ethanol-blended pump fuel left sitting in the hose adds a second mechanism, attacking the inner wall and leaving gum that can flake into the fuel path on a 2024 KTM 250XC.
Tools & Preparation
This is a low-cost job, and most of the preparation is about containing fuel rather than turning wrenches.
- Replacement fuel line rated for injection pressure and sized for your 2024 KTM 250XC. Low-pressure carburetor hose is not a substitute.

Taking the Failed Hose Off
Because the 250XC has no fuel valve, your first move is to pinch the line off. Line-clamping pliers squeeze the hose shut without damaging it, and that is what stands between you and a tank draining onto the floor. Position them on a straight section, not on a bend or a fitting.
Next, deal with residual pressure. An injected system holds pressure after shutdown, so cover the connection with a rag, wear eye protection, and ease the fitting apart rather than popping it loose.
Then separate the connections. If your 2024 KTM 250XC uses a push-to-connect coupler, find the release — usually a plastic tab you compress, a collar you pull back, or a hairpin clip you slide out. Depress it fully and pull the halves apart in line with the fitting. If instead you find a barb and clamp, retract the clamp with pliers or a driver, rotate the hose to break its grip on the metal, and work it off. Hardened line is best slit with a blade.
Fitting the New Line
Cut the new line to the original length and make sure the hose is specified for fuel injection pressure rather than gravity feed. That distinction is the most common mistake on a job like this.
Assemble the tank end first. Quick-connect couplers on an injected 2024 KTM 250XC push together and lock themselves — press firmly until the catch engages, then pull on the joint to prove it is latched. There is no clamp to install on that type. If you find a barbed spigot instead, work the hose all the way on before positioning a clamp over the barb.
Keep every lubricant away from the fittings. Grease, oil, and silicone all interfere with sealing, and on a locking connector they can prevent the latch seating correctly. After both connections are made, trace the hose along its full length on the 250XC to confirm nothing is kinked, stretched, or resting where heat will reach it.
Confirming It Is Sealed
Release the line-clamping pliers and let the system pressurize. On an injected 2024 KTM 250XC, cycling the ignition on for a few seconds runs the pump and pressurizes the circuit without starting the engine — do that, then inspect both joints closely. Pressure finds a marginal connection far faster than gravity.
Start the engine and check again warm. Watch quick-connect fittings especially: a coupler seated only partially can hold briefly and then let go, so confirm the lock is fully engaged and the joint is dry. Dampness means remaking the connection rather than tightening something never designed to be tightened.
A note for the 250XC: the fuel filter on injected models is usually part of the in-tank pump assembly rather than an inline part on the visible hose, so there is nothing to change out on the line you just replaced.
