How the Fuel Line Comes Off and Goes Back On — 2015 KTM 500XCW

Rubber fuel hose is among the cheapest parts on a 2015 KTM 500XCW and one of the few that can end a ride outright. It hardens, cracks, and weeps fuel where you cannot see it, eventually either starving the engine or putting gasoline somewhere it should never be. Your 2015 KTM 500XCW uses fuel injection rather than a carburetor, which changes the job in one meaningful way: there is no petcock to shut off. Symptoms Worth Catching Early
Fuel line problems show up two ways: something you see and smell, or something you feel while riding. Both are worth taking seriously on a 500XCW.
- Evidence on the ground. A drip or dark patch under the bike after it sits overnight.
- The smell of raw gasoline. Noticeable with the engine cold and unrun.
- Surface cracking on the hose. Especially at bends and where the line slides over fittings.
- Weeping under light pressure. Push gently near a fitting and watch for moisture at the joint.
- Fuel starvation symptoms. Bogging or cutting out as though the tank ran dry when it clearly has not.
Why Rubber Fuel Hose Gives Up
Rubber fuel line fails for reasons that have little to do with how hard you ride. Age drives it: the plasticizers keeping the hose flexible slowly migrate out, and pliable rubber turns stiff and glassy, so a small flex — bolting the tank down, rocking the bike onto a stand — opens a hairline crack. Dry, hot storage accelerates that, pulling volatiles out faster than a temperate garage would. Ethanol-blended pump fuel left sitting in the hose adds a second mechanism, attacking the inner wall and leaving gum that can flake into the fuel path on a 2015 KTM 500XCW.
Tools & Preparation
Nothing here is exotic, but having it within reach before you open the fuel system keeps the job from turning messy.
- Replacement fuel line rated for injection pressure and sized for your 2015 KTM 500XCW. Low-pressure carburetor hose is not a substitute.

Removing the Old Fuel Line
The first step on a fuel-injected 500XCW is not turning a valve, because there is not one. Close the hose off with line-clamping pliers on a straight run upstream of your work. Skipping this means the tank empties through the open fitting.
Then discharge the line pressure safely. Let everything cool, put on eye protection, wrap the joint in a rag, and separate the fitting slowly so fuel vents into the cloth. Keep the drain container directly below.
Getting the line off depends on which fitting you have. Quick-connect couplers release with a squeeze of an integrated tab or by sliding back a locking collar, then pull straight apart — no tools, no leverage. Barbed fittings with clamps come apart the traditional way: retract the clamp, twist, pull. On a well-aged hose the twist matters, because it breaks the bond before the pulling force reaches the fitting. Cut a seized line off instead of fighting it.
Routing and Securing the New Line
Match the new hose to the old for length and make sure it is rated for injection pressure. Standard low-pressure carburetor line will not survive on a fuel-injected 2015 KTM 500XCW. Cut both ends square so they seat cleanly.
Begin with the connection nearest the tank. A quick-connect fitting goes together with firm, straight pressure until you feel it lock, and the retaining clip should return to its seated position; tug on it afterward to confirm. No clamp is needed there. A conventional barb needs the hose pushed past the full raised section before a clamp goes over it.
Skip any lubricant on the fittings. Grease and oil compromise the seal and can foul a locking coupler, and neither belongs near the fuel path. Once both ends are joined, follow the line from tank to throttle body on the 500XCW, checking clearance from the exhaust and for any kink that would restrict flow.
Final Checks and the First Start
Take the clamping pliers off and pressurize before starting. Cycle the ignition to run the pump on the 500XCW for a few seconds, then inspect both connections — a pressurized static test exposes a bad joint immediately, without the engine running.
With that clear, start the engine and inspect once more at operating temperature. Quick-connect couplers are the ones to watch, since a connector only partly latched may hold at first and release later. Confirm full engagement and a completely dry joint. Anything less means remaking the connection properly.
Keep in mind that a fuel-injected 2015 KTM 500XCW normally carries its fuel filter inside the tank alongside the pump instead of inline on the hose, so there is no filter on the visible line to service.
