Replacing the Fuel Line on a 2009 Yamaha PW50

If you have owned your 2009 Yamaha PW50 more than a few seasons, the fuel line deserves a hard look. It is a wear item almost nobody thinks about until it fails, and the failure is rarely graceful. Replacing the hose costs a few dollars, and doing it early beats doing it trailside with a leaking tank.

Warning Signs Your PW50 Needs a New Line

Most failing fuel lines warn you before letting go. The warnings are easy to dismiss, so it helps to know what you are looking at when you walk up to your 2009 Yamaha PW50.

  • A puddle or damp patch underneath. Even a slow weep leaves evidence, usually below the tank or carburetor.
  • A strong fuel smell in the garage. Odor lingering a day after parking is not normal.
  • Visible cracking. Bend the hose gently; fine cracks that open under flex mean the rubber is done.
  • A hose that feels hard or glazed. Healthy line is soft and slightly tacky.

Why Fuel Lines Harden, Crack, and Fail

The failure is chemical and thermal more than mechanical. Fuel hose stays soft because of additives in the rubber, and those additives leave over time — faster in heat, faster still in the dry air of an arid climate. A hose in that state has lost its ability to seal around a barb, so it seeps before it visibly splits. Fuel left standing does its own damage: ethanol blends draw in moisture and degrade after months of sitting, and the byproducts attack rubber and leave sticky residue. Know the PW50 Fuel Layout First

Before anything comes apart, confirm what you have. No fuel pump sits in the circuit and no pressure needs relieving, which removes the most awkward part of this repair.

Getting Set Up Before You Start

Nothing here is exotic, but having it within reach before you open the fuel system keeps the job from turning messy.

  • Replacement fuel line in the correct inside diameter and length for your 2009 Yamaha PW50. Match the original rather than guessing — oversized line will not seal on the barb.
  • New clamps. Spring clamps lose tension with age, and a small clamp kit costs very little.
  • Nitrile or rubber gloves. Gasoline absorbs through skin.
  • A fuel-safe drain container and a funnel if you plan to reuse the fuel.
  • Pliers and a small flat screwdriver for spring and screw clamps respectively.
  • Shop rags and eye protection.

Take the fuel handling seriously. Vapor sinks and spreads, so ventilation matters more than most people assume — work outside or with the door up, and kill any appliance with a standing pilot flame. Keep the drain container closed between pours and wait for the engine to cool.

Working the Original Hose Free

Petcock off, first thing. That valve is why a carbureted bike like the PW50 is forgiving here: shut it and the fuel stops moving.

Capture the fuel sitting downstream. Fit a clear hose to the float bowl drain nipple, run it to your container, and open the drain screw a couple of turns. The bowl empties in under a minute. Close the screw afterward, because a bowl that will not hold fuel is frustrating to diagnose later.

Clamps come next. Squeeze the ears of a spring clamp with pliers and slide it clear, or back off a screw clamp until it moves freely. Then persuade the hose off the barb with a twisting motion rather than a hard yank — old rubber bonds to metal, and a straight pull can bend a carburetor inlet or petcock spigot. When the line is truly seized, slice it lengthwise and peel it away.

Fitting the New Line

Measure the replacement against the old line before cutting. Matching the original length keeps routing correct on the PW50, and a square cut gives the clamp a clean surface to seal against. Trim with a fresh blade rather than dull side cutters.

Slide the hose fully onto the tank-side fitting, past the barb and up against the shoulder. If the rubber resists, soften it in hot water; do not reach for lubricant. Grease or oil on a fuel fitting shows up later as a slow weep and can carry contamination into the carburetor.

Attach the carburetor end and check the shape of the run. The hose should follow the original path with no contact against cylinder or exhaust and no kink where it curves. Install fresh clamps over the fitting area rather than out on bare hose, and tighten only until the rubber is compressed — a screw clamp cranked down hard will eventually cut through.

Verifying the Repair

Open the fuel valve and let gravity do the testing. Give the PW50 a few minutes standing over clean cardboard, then inspect the tank-side and carburetor-side joints carefully. Wipe each dry first so new moisture is unmistakable.

Follow that with a running check. Start the engine, bring it to temperature, and look at both fittings again at idle — some leaks only appear once heat and vibration are in the system. A joint weeping under those conditions has a seating problem, not a clamp problem; pull it apart and push the hose fully home.

Then clean up and stay attentive for a ride or two. Dispose of old fuel properly, watch the clamps as the new rubber settles, and consider replacing an inline filter while the system is open.
