A cracked fuel line seems trivial until it strands you at the far end of a trail or drips onto a hot pipe. On a 2009 KTM 65XC, the fuel line is a short, inexpensive piece of rubber doing a job with zero tolerance for failure — and replacing it is well within reach with basic hand tools and about half an hour.

What a Dying Fuel Line Looks Like

Catching a bad line early is mostly about paying attention during routine checks. On a 2009 KTM 65XC, these signals should send you looking at the hose.

  • Wet spots on the frame or cases. Fuel evaporates fast, so look for residue rather than liquid.
  • Fuel odor that will not clear. A leak too small to see is still large enough to smell.
  • Hairline splits near the clamps. The clamped section takes the most stress and cracks first.
  • Hose that holds its bend. If the line refuses to straighten, the rubber has hardened.
  • Symptoms resembling a fueling fault. Bogging on hills or running lean with a full tank.

Rubber loses flexibility as it ages, and a hose that spent eight years on a 2009 KTM 65XC has been hardening the whole time, ridden or parked. Ethanol-blended gasoline is the other half — fuel sitting unused for months attracts moisture and breaks down, which is rough on hose material and leaves varnish behind. The Carbureted Setup on This 65XC

The fuel system on your 2009 KTM 65XC uses a carburetor, and the petcock is your shutoff. Fuel flows by gravity alone from tank to float bowl through one hose, secured at each end by a spring pinch clamp or a small screw clamp. That is the whole circuit, and it is why this job is beginner-friendly on a two-stroke machine.

Getting Set Up Before You Start

This is a low-cost job, and most of the preparation is about containing fuel rather than turning wrenches.

  • Replacement fuel line in the correct inside diameter and length for your 2009 KTM 65XC. Match the original rather than guessing — oversized line will not seal on the barb.
  • New clamps. Spring clamps lose tension with age, and a small clamp kit costs very little.
  • Nitrile or rubber gloves. Gasoline absorbs through skin.
  • A fuel-safe drain container and a funnel if you plan to reuse the fuel.
  • Pliers and a small flat screwdriver for spring and screw clamps respectively.
  • Shop rags and eye protection.

One genuine safety note: gasoline vapor is heavier than air and travels along the floor toward anything that can ignite it. Work outdoors or with the door open, shut off any heater with a pilot light, keep the fuel container capped, and let a hot engine cool first.

Working the Original Hose Free

Petcock off, first thing. That valve is why a carbureted bike like the 65XC is forgiving here: shut it and the fuel stops moving.

Capture the fuel sitting downstream. Fit a clear hose to the float bowl drain nipple, run it to your container, and open the drain screw a couple of turns. The bowl empties in under a minute. Close the screw afterward, because a bowl that will not hold fuel is frustrating to diagnose later.

Clamps come next. Squeeze the ears of a spring clamp with pliers and slide it clear, or back off a screw clamp until it moves freely. Then persuade the hose off the barb with a twisting motion rather than a hard yank — old rubber bonds to metal, and a straight pull can bend a carburetor inlet or petcock spigot. When the line is truly seized, slice it lengthwise and peel it away.

Fitting the New Line

Measure the replacement against the old line before cutting. Matching the original length keeps routing correct on the 65XC, and a square cut gives the clamp a clean surface to seal against. Trim with a fresh blade rather than dull side cutters.

Slide the hose fully onto the tank-side fitting, past the barb and up against the shoulder. If the rubber resists, soften it in hot water; do not reach for lubricant. Grease or oil on a fuel fitting shows up later as a slow weep and can carry contamination into the carburetor.

Attach the carburetor end and check the shape of the run. The hose should follow the original path with no contact against cylinder or exhaust and no kink where it curves. Install fresh clamps over the fitting area rather than out on bare hose, and tighten only until the rubber is compressed — a screw clamp cranked down hard will eventually cut through.

Leak Check Before You Ride

Restore fuel flow and watch. Open the petcock on your 2009 KTM 65XC and leave the bike sitting several minutes with clean cardboard underneath. Gravity finds a poor seal quickly. Look at both fittings with good light, and run a dry fingertip around each joint — fuel is easier to feel than to see.

Then start the engine and check again warm. Vibration and heat expose leaks a static test misses. If you see weeping at a clamp, do not simply crank it tighter; pull the joint apart and confirm the hose was fully seated on the barb, because an unseated hose will not seal at any clamp torque.

Finally, tidy up. Dispose of drained fuel properly rather than returning it to the tank if it looks cloudy or smells stale, and check the new hose after your first ride or two — new rubber takes a small set as it conforms to the fitting.
