Replacing the hose costs a few dollars, and doing it early beats doing it trailside with a leaking tank.

Symptoms Worth Catching Early

Most failing fuel lines warn you before letting go. The warnings are easy to dismiss, so it helps to know what you are looking at when you walk up to your 2002 KTM 250SX.

  • A puddle or damp patch underneath. Even a slow weep leaves evidence, usually below the tank or carburetor.
  • A strong fuel smell in the garage. Odor lingering a day after parking is not normal.
  • Visible cracking. Bend the hose gently; fine cracks that open under flex mean the rubber is done.
  • A hose that feels hard or glazed. Healthy line is soft and slightly tacky.

Know the 250SX Fuel Layout First

Fuel flows by gravity alone from tank to float bowl through one hose, secured at each end by a spring pinch clamp or a small screw clamp. Why This Part Wears Out at All

It helps to treat fuel line as a consumable rather than a permanent part. The material is engineered to stay soft and seal against a barbed fitting, and it loses that ability gradually as heat cycling, sun exposure, and plain calendar age push it the same direction — a dry climate does it fastest. Fuel chemistry compounds the problem. Ethanol blends sitting through a long off-season absorb water and begin to separate, which is harder on rubber than fresh fuel and leaves gum behind. Tools & Preparation

This is a low-cost job, and most of the preparation is about containing fuel rather than turning wrenches.

  • Replacement fuel line in the correct inside diameter and length for your 2002 KTM 250SX. Match the original rather than guessing — oversized line will not seal on the barb.
  • New clamps. Spring clamps lose tension with age, and a small clamp kit costs very little.
  • Nitrile or rubber gloves. Gasoline absorbs through skin.
  • A fuel-safe drain container and a funnel if you plan to reuse the fuel.
  • Pliers and a small flat screwdriver for spring and screw clamps respectively.
  • Shop rags and eye protection.

Before the first fitting comes loose, handle the safety side. Gasoline vapor pools low and finds ignition sources you would never consider, including pilot lights across the room. Ventilate properly, keep fuel in a closed container, wear eye protection, and never open the system on a hot engine.

Removing the Old Fuel Line

Close the petcock. Everything downstream of that valve is the only fuel you need to deal with, which on a 2002 KTM 250SX amounts to a few ounces in the line and float bowl.

Get that remaining fuel into a container rather than onto the floor. The float bowl drain screw is purpose-built for this — slip a hose over the nipple, aim it into your catch can, and crack the screw open. Then release both clamps and work the hose off the fittings. Pliers handle spring clamps; a flat screwdriver handles screw clamps. Slide each clamp well back so it cannot fight you. To separate a stubborn hose from a barb, rotate it a quarter turn to shear the bond before pulling. If the rubber has gone hard enough that it will not release, split it with a knife along its length — the hose is being replaced anyway, and the fittings are what matter.

Installing the Replacement Hose

Use the removed hose as your measuring stick and cut the new one to match. On a 2002 KTM 250SX the correct length stays clear of moving and hot components while still absorbing engine movement without pulling on either fitting. Square off both ends with a sharp blade.

Start at the petcock. Work the hose on until the barb is fully buried — a partial seat is the most common cause of a post-repair leak. Warming a stiff hose helps it slide; lubricating the fitting does not. Leave grease and oil out entirely, since either prevents the rubber gripping properly and can end up inside the carburetor.

Then connect the carburetor side and dry-fit before clamping. Mount the tank if it was removed and verify the hose is not trapped, stretched, or resting on the head. Once the routing looks right, place a clamp at each end over the fitting itself and bring it to snug. New spring clamps are hard to overdo; screw clamps need restraint.

Confirming It Is Sealed

Open the fuel valve and let gravity do the testing. Give the 250SX a few minutes standing over clean cardboard, then inspect the tank-side and carburetor-side joints carefully. Wipe each dry first so new moisture is unmistakable.

Follow that with a running check. Start the engine, bring it to temperature, and look at both fittings again at idle — some leaks only appear once heat and vibration are in the system. A joint weeping under those conditions has a seating problem, not a clamp problem; pull it apart and push the hose fully home.

Then clean up and stay attentive for a ride or two. Dispose of old fuel properly, watch the clamps as the new rubber settles, and consider replacing an inline filter while the system is open.
