A fuel line rarely fails without hinting first. Run through this list before loading the 400RXC up, particularly if the bike has been sitting.

- Surging or dying under load. Restricted flow mimics fuel starvation and gets misdiagnosed as a jetting problem.
Parts, Tools, and a Safe Workspace
Assemble everything first. Once the line is off, you do not want to be driving to the parts store with an open fuel system.
- Replacement fuel line in the correct inside diameter and length for your 1997 KTM 400RXC. Match the original rather than guessing — oversized line will not seal on the barb.
- New clamps. Spring clamps lose tension with age, and a small clamp kit costs very little.
- Nitrile or rubber gloves. Gasoline absorbs through skin.
- A fuel-safe drain container and a funnel if you plan to reuse the fuel.
- Pliers and a small flat screwdriver for spring and screw clamps respectively.
- Shop rags and eye protection.
Before the first fitting comes loose, handle the safety side. Gasoline vapor pools low and finds ignition sources you would never consider, including pilot lights across the room. Ventilate properly, keep fuel in a closed container, wear eye protection, and never open the system on a hot engine.
What Actually Kills a Fuel Line
Two things degrade a fuel line: time, and what sits inside it. Rubber loses flexibility as it ages, and a hose that spent eight years on a 1997 KTM 400RXC has been hardening the whole time, ridden or parked. Hardened rubber cannot absorb vibration, so it cracks where it stretches over a fitting. Ethanol-blended gasoline is the other half — fuel sitting unused for months attracts moisture and breaks down, which is rough on hose material and leaves varnish behind. Add a dry climate baking out what flexibility remains, and a line that looked fine last season can be brittle by spring.
Working the Original Hose Free
Shut the petcock off first. That single step keeps this job clean on a carbureted 400RXC — with the valve closed, the tank stays full and the only fuel to manage is what is already past the valve.
Empty the carburetor next. Attach a length of clear hose to the float bowl drain nipple, direct it into your container, and open the drain screw. A minute later the bowl is dry and you can work without fuel running down your arm.
With the fuel handled, address the clamps at each end. Squeeze spring clamp tabs together with pliers and walk the clamp down the hose, or loosen a screw clamp with a driver. The hose is usually the hard part: years of heat cycling effectively glue it to the barb. Twist first to break the bond, then pull straight off. When a line is badly hardened, cutting it off with a razor blade is safer for the fitting than prying at it.
Routing and Securing the New Line
Measure the replacement against the old line before cutting. Matching the original length keeps routing correct on the 400RXC, and a square cut gives the clamp a clean surface to seal against. Trim with a fresh blade rather than dull side cutters.
Slide the hose fully onto the tank-side fitting, past the barb and up against the shoulder. If the rubber resists, soften it in hot water; do not reach for lubricant. Grease or oil on a fuel fitting shows up later as a slow weep and can carry contamination into the carburetor.
Attach the carburetor end and check the shape of the run. The hose should follow the original path with no contact against cylinder or exhaust and no kink where it curves. Install fresh clamps over the fitting area rather than out on bare hose, and tighten only until the rubber is compressed — a screw clamp cranked down hard will eventually cut through.
Leak Check Before You Ride
With the new line in place, open the petcock and stop. Let the 1997 KTM 400RXC sit five minutes over a clean surface and use that time to examine both joints under a flashlight. A properly seated hose stays completely dry; anything else needs attention before the wheels turn.
The running test comes second. Fire the engine, let it warm, and look again — expansion and vibration find seals that hold fine cold and still. When you find a weep, resist the urge to overtighten. Disconnect, verify the hose is pushed fully over the barb, and reassemble; that is nearly always the actual problem.
