How the Fuel Line Comes Off and Goes Back On — 1991 Suzuki RMX250

A cracked fuel line seems trivial until it strands you at the far end of a trail or drips onto a hot pipe. On a 1991 Suzuki RMX250, the fuel line is a short, inexpensive piece of rubber doing a job with zero tolerance for failure — and replacing it is well within reach with basic hand tools and about half an hour.

Red Flags During a Pre-Ride Look

Most failing fuel lines warn you before letting go. The warnings are easy to dismiss, so it helps to know what you are looking at when you walk up to your 1991 Suzuki RMX250.

  • A puddle or damp patch underneath. Even a slow weep leaves evidence, usually below the tank or carburetor.

Dry, hot storage accelerates that, pulling volatiles out faster than a temperate garage would. Ethanol-blended pump fuel left sitting in the hose adds a second mechanism, attacking the inner wall and leaving gum that can flake into the fuel path on a 1991 Suzuki RMX250.

Start by Tracing the Fuel Path

Before anything comes apart, confirm what you have. The 1991 Suzuki RMX250 is carbureted, identifiable by the petcock threaded into the bottom of the tank and a plain rubber hose running to the carburetor inlet. No fuel pump sits in the circuit and no pressure needs relieving, which removes the most awkward part of this repair.

What to Have on the Bench

Nothing here is exotic, but having it within reach before you open the fuel system keeps the job from turning messy.

  • New clamps. Spring clamps lose tension with age, and a small clamp kit costs very little.
  • Nitrile or rubber gloves. Gasoline absorbs through skin.

  • Shop rags and eye protection.

One genuine safety note: gasoline vapor is heavier than air and travels along the floor toward anything that can ignite it. Work outdoors or with the door open, shut off any heater with a pilot light, keep the fuel container capped, and let a hot engine cool first.

Removing the Old Fuel Line

Petcock off, first thing. That valve is why a carbureted bike like the RMX250 is forgiving here: shut it and the fuel stops moving.

Capture the fuel sitting downstream. Fit a clear hose to the float bowl drain nipple, run it to your container, and open the drain screw a couple of turns. The bowl empties in under a minute. Close the screw afterward, because a bowl that will not hold fuel is frustrating to diagnose later.

Clamps come next. Squeeze the ears of a spring clamp with pliers and slide it clear, or back off a screw clamp until it moves freely. Then persuade the hose off the barb with a twisting motion rather than a hard yank — old rubber bonds to metal, and a straight pull can bend a carburetor inlet or petcock spigot. When the line is truly seized, slice it lengthwise and peel it away.

Routing and Securing the New Line

Trim the replacement to the same length as the original. Guessing causes problems at both ends of the range — excess hose finds something hot to lean against, and a short hose loads the fittings every time the engine moves. Cut cleanly and squarely.

Fit the tank-side end first, sliding the hose past the full barb until it bottoms out. If the line is stiff from sitting on a shelf, dip the end in hot water. Do not lubricate: no grease, no oil, no assembly lube on a fuel fitting. Beyond weakening the seal, it introduces contamination into the fuel your RMX250 is about to run.

Connect the carburetor end and look at the whole run before securing anything. The hose should mirror the factory routing with clearance from the exhaust and no kinks. Then set both clamps directly over the barbed sections and tighten just enough to compress the rubber. Over-torquing a screw clamp scores the hose and creates a leak path over time.

Confirming It Is Sealed

With the new line in place, open the petcock and stop. Let the 1991 Suzuki RMX250 sit five minutes over a clean surface and use that time to examine both joints under a flashlight. A properly seated hose stays completely dry; anything else needs attention before the wheels turn.

The running test comes second. Fire the engine, let it warm, and look again — expansion and vibration find seals that hold fine cold and still. When you find a weep, resist the urge to overtighten. Disconnect, verify the hose is pushed fully over the barb, and reassemble; that is nearly always the actual problem.

Wrap up by disposing of the drained fuel appropriately and taking another look at the connections after your next ride.
