When the line is truly seized, slice it lengthwise and peel it away.
Getting the New Line Seated Properly
Trim the replacement to the same length as the original. Guessing causes problems at both ends of the range — excess hose finds something hot to lean against, and a short hose loads the fittings every time the engine moves. Cut cleanly and squarely.
Fit the tank-side end first, sliding the hose past the full barb until it bottoms out. If the line is stiff from sitting on a shelf, dip the end in hot water. Do not lubricate: no grease, no oil, no assembly lube on a fuel fitting. Beyond weakening the seal, it introduces contamination into the fuel your KDX200 is about to run.
Connect the carburetor end and look at the whole run before securing anything. The hose should mirror the factory routing with clearance from the exhaust and no kinks. Then set both clamps directly over the barbed sections and tighten just enough to compress the rubber. Over-torquing a screw clamp scores the hose and creates a leak path over time.
Final Checks and the First Start
Restore fuel flow and watch. Open the petcock on your 1988 Kawasaki KDX200 and leave the bike sitting several minutes with clean cardboard underneath. Gravity finds a poor seal quickly. Look at both fittings with good light, and run a dry fingertip around each joint — fuel is easier to feel than to see.
