The KDX200 is renowned for its potent two-stroke engine and off-road prowess, but like all high-performance machines, it depends on a healthy cooling system. Before You Begin

Step 1: Remove Skid Plate and Shrouds

Remove the skid plate and radiator shrouds as needed for access to the radiator cap, hoses, and reservoir. This is especially important on the KDX200, as its plastics may partially obscure these components.

Step 2: Remove the Radiator Cap

Slowly remove the radiator cap to release any built-up pressure. On the KDX200, the radiator cap sits at the top of the left side radiator. Open the cap only after the engine has cooled completely to avoid burns.

Step 3: Drain Old Coolant

  • Locate the coolant drain bolt on the water pump (right side of the engine case).
  • Place a drain pan under the engine, remove the bolt and its washer, and let the coolant flow out.
  • If your model has a radiator lower hose drain, you can also loosen the hose clamps and detach the hose to assist draining.
  • Inspect the drain bolt washer and replace if damaged.

Tip: Flushing compounds are not recommended for the KDX aluminum system due to corrosion risk. If flushing, use only water or compressed air.

Step 4: Reinstall Drain Components

  • After the coolant has completely drained, reinstall the drain bolt and tighten to approximately 15 N–m (1.5 kg-m, 11 ft-lb). Replace the washer if necessary.
  • Reattach hoses and ensure all clamps are tight.

Step 5: Add New Coolant

  • Using a funnel, pour fresh coolant into the radiator filler neck until it reaches the base of the neck.
  • Add coolant slowly to prevent air pockets from forming in the system.
  • If equipped, also fill the reserve tank up to the FULL line.

Step 6: Bleed the Cooling System

  • Briefly rock the bike side-to-side, gently squeeze the radiator hoses, and tap the system to help release trapped air.
  • Reinstall the radiator cap in two steps: turn to first stop, then push down and turn to secure the cap fully.

Step 7: Heat-Cycle and Check Levels

  • Start the engine and let it run until fully warm–this opens the thermostat and circulates coolant.
  • Shut off the bike and let it cool to ambient temperature.
  • Check the coolant in both the radiator and reservoir. Top up as required, as air bubbles may purge from the system during initial heat cycles.

KDX200-Specific Tips

  • Reserve tank: The KDX200 features a coolant reservoir–ensure it's always filled to the FULL mark after service.
  • Pump cover gaskets: If removing the water pump cover, always replace the gasket with a new one to prevent leaks.
  • Air bleeding: Due to the KDX200's cooling layout, trapped air can cause overheating–take care to bleed the system thoroughly for best performance.
