1. Preparation
- Let the engine cool completely before beginning–opening the system while hot can cause burns.

2. Draining Old Coolant

- Locate the coolant drain bolt near the water pump on the engine’s right side.

3. Flushing the System (Recommended)
- Reinstall the drain bolt temporarily, pour distilled water into the radiator, and run the engine briefly to circulate.
- Shut the engine down, remove the drain bolt again, and let the water flush any residue out.
- Repeat until the water runs clear.
4. Refilling with New Coolant
- Reinstall and tighten the drain bolt. If removed, reattach the lower radiator hose securely with clamps.
- Slowly pour new coolant into the radiator using a funnel. The 1995 KDX200 holds approximately 1.1 liters.
5. Bleeding Air from the Cooling System
- Tilt or tap the bike gently, squeeze hoses, or slightly loosen the bleed bolt (at the cylinder head if equipped) to help trapped air escape.
- Start the engine with the radiator cap off and let it idle. As air bubbles emerge, add coolant to keep the radiator full. Do not let the engine overheat.
- When bubbling stops and the coolant level stabilizes, shut off the engine and top off as needed.
- Install the radiator cap securely.
6. Overflow Reservoir
- If your KDX200 is equipped with a coolant overflow reservoir, fill it to the indicated level with fresh coolant.
7. Inspect for Leaks
- Run the bike until it reaches operating temperature, then shut it off and inspect for leaks at all hoses, drain bolt, and radiator seams.
- After the engine cools fully, recheck coolant levels in both the radiator and reservoir and adjust if necessary.
