  • Fill the system through the radiator cap with high-quality motorcycle coolant suitable for aluminum components.
  • Squeeze the main radiator hoses gently to help release any trapped air and fill slowly until coolant reaches the base of the filler neck.
  • Start the engine and let it idle with the radiator cap off, but do not rev. Watch for the coolant level to drop as air purges from the system, then top up as needed.
  • Once no more air bubbles appear, replace the radiator cap. Run the engine until it reaches full temperature so the thermostat opens, circulating coolant through the whole engine.
  • Shut down the engine and let the bike cool fully. Inspect and top off both the radiator and reservoir as needed, as levels may drop as any remaining air escapes.

Finishing Up

  • Reinstall the fuel tank, reconnect the fuel line, and secure all mounting bolts (the XT600 fuel tank bolts can be tricky—take care when reassembling).
  • Replace side panels and seat, tightening all fasteners snugly.
  • Double-check for any coolant leaks, paying close attention to hose clamps and the water pump housing—common trouble spots on older XT600s.
  • Dispose of old coolant responsibly. Never pour it down drains or onto the ground; recycle it per local regulations as coolant is highly toxic.
