Overview & safety

This MotoSport guide covers complete brake-fluid replacement and bleeding for the 2023 Honda TRX520 Foreman FM1. Work on a cool, stable machine on level ground. Brake fluid damages paint and plastic – protect surfaces. Use eye protection and gloves. Only use fresh DOT 4 (preferred) or DOT 3 per owner's manual; never mix with DOT 5 (silicone). Proper bleeding removes air and restores firm lever/pedal feel.

Tools & supplies

  • Fresh DOT 4 brake fluid (bottle opened only when ready)
  • Bleeder wrench or 8 mm/10 mm wrench (check bleeder size)
  • Clear plastic tubing to fit bleeder nipples
  • Catch bottle (marked for used brake fluid)
  • Hand vacuum pump or pressure bleeder (recommended) or helper for manual bleeding

Model notes & what to watch for on the TRX520 FM1

  • The TRX520 has a front master cylinder/reservoir and a rear circuit; clear the owner's manual diagram to identify reservoir lines. Some FM1 model units use a combined reservoir with internal partitions – keep fluid levels stable during the procedure to avoid introducing air to the other circuit.
  • ABS is not fitted to this model; bleeding is conventional. If you see additional valves or inline accumulators, treat them as part of the circuit and follow the same bleed order farthest to nearest.
  • Reverse-thread items are uncommon; check thread direction before applying force. Bleeder screw torque when snugging is light — generally 8-12 Nm; avoid over-torquing.
  • The parking-brake mechanism can affect rear wheel access; ensure the vehicle is secure and parking-brake disengaged if working on rear calipers.
  • Keep the reservoir cap area spotless – the TRX cap has a diaphragm that should be re-seated properly to avoid leaks and contamination.

Preparation

  1. Park ATV on level ground, place on center stand or use blocks to keep wheels off the ground if required for caliper access.
  2. Clean around reservoir cap and calipers with brake cleaner. Remove cap carefully and peel back diaphragm. Do not let dirt fall into reservoir.
  3. Top reservoir to the FULL line with fresh brake fluid. Keep the cap loosely seated to prevent contamination but allow venting.
  4. Identify caliper bleeder screws and fit clear tubing to each with the other end into the catch bottle partially filled with fluid to prevent air reentry.

Bleeding order

Always bleed the caliper farthest from the master cylinder first, then proceed to the next farthest. Typical sequence for TRX520: rear right (farthest), rear left, front right, front left (closest). If your machine's plumbing differs, follow farthest-to-nearest relative to the master cylinder.

Bleed procedure – manual two-person method

  1. Have an assistant slowly depress the brake pedal/lever to about halfway and hold.
  2. Open the bleeder screw 1/4 turn. Fluid and air will flow into the tube. Close the screw before the assistant releases the pedal to prevent air re-entry.
  3. Repeat until clear, bubble-free fluid exits. Keep reservoir topped between cycles to avoid drawing air.
  4. Work through the planned sequence (farthest to nearest). Keep all fittings clean and snug; do not over-tighten.
  5. After final caliper, pump the pedal slowly; if it feels firm, tighten all bleeders to spec and clean any spilled fluid.

Bleed procedure – vacuum or pressure bleeder (single-operator)

  1. Attach vacuum pump to bleeder nipple, open nipple, pull fluid until clear and bubble-free, then close nipple while maintaining vacuum per tool instructions.
  2. Or attach a pressure bleeder to the reservoir per tool instructions and open bleeder screws in sequence until clear fluid appears, then close and move to the next caliper.
  3. Always keep reservoir topped and follow the tool manufacturer's directions to avoid pumping contaminants into the system.

Flushing the system (full fluid replacement)

To fully replace old fluid, continue bleeding each caliper until the fluid coming from the bleeder matches the fresh fluid color. Replace reservoir fluid periodically during the process to avoid diluting old fluid with fresh only at the calipers.

Finishing steps

  • With bleeders closed and torqued to a light spec (8-12 Nm typical), clean around each bleeder and wing-nut areas. Wipe any spilled fluid, then reinstall reservoir diaphragm and cap securely.
  • Check pedal/lever feel: firm and consistent. If soft, repeat bleeding or inspect master cylinder, lines, and calipers for leaks or internal faults.
  • Test brakes at low speed in a safe area before returning to normal riding. Confirm no leaks and correct parking-brake operation.
  • Dispose of used brake fluid per local hazardous-waste regulations.

Troubleshooting & inspection tips

  • Persistent spongy feel after proper bleeding may indicate leaking lines, collapsed hose(s), a faulty master cylinder, or contaminated components — inspect and replace as needed.
  • If one caliper never clears, remove the caliper and bench-bleed it or rebuild the caliper piston seal assembly.
  • Check brake lines and fittings for cracks, swell, or corrosion; replace rubber lines if older or damaged with braided stainless lines only if compatible with DOT fluid and routing.
  • After replacing fluid, recheck fluid level after a short ride and re-torque bleeders if necessary.
