This MotoSport guide gives a step-by-step, shop-grade procedure for flushing and bleeding the brake system on a 2019 Honda TRX500 Rubicon 4X4 DCT (FA5). Follow all steps carefully, use proper PPE, and refer to your service manual for torque values and any model-specific specs.
What you need
- Honda-recommended brake fluid (check owner’s manual for DOT rating; do not mix types)
- Clear vinyl tubing that fits bleed nipples snugly
- Catch bottle / jar with some used fluid & clamp
- Clean rags, small brush, and brake-clean aerosol
- Torque wrench and appropriate sockets/wrenches
- Combination screwdriver, pliers, and flat blade
- Syringe, turkey baster, or fluid transfer pump
- Gloves and eye protection
- Helper for manual bleeding or a pressure bleeder (preferred for a single-operator job)
Model-specific notes for the 2019 Rubicon 4X4 DCT (FA5)
- The TRX500 Rubicon uses a single master cylinder/reservoir that feeds front and rear calipers. Verify reservoir layout before starting; contamination or mixing old fluid between channels is a risk if reservoir dividers are damaged.
- DCT refers to the dual-clutch transmission and does not change the hydraulic brake layout, but take care when operating the machine in gear during testing – keep it secured or in neutral with parking brake set.
- There is no factory ABS on this MMY ATV, so bleeding is a traditional caliper-by-caliper process. Confirm your machine doesn’t have aftermarket ABS components before proceeding.
- Brake lines on the Rubicon are routed close to frame and plastics — protect paint and hoses from fluid spills and use cardboard or rags as shields.
Preparation
- Park on level ground, place the vehicle in park/neutral, and block wheels.
- Remove seat and any panels required to access the brake fluid reservoir(s).
- Clean the reservoir cap area thoroughly to prevent contamination when you open it.
- Check the reservoir for cracked dividers or contamination. If the reservoir is degraded, replace it before refilling.
- Crack open new brake fluid and keep the bottle sealed when not in use. Brake fluid absorbs moisture rapidly.
Drain old fluid from the reservoir
- Use a syringe, turkey baster, or suction pump to remove as much old fluid from the reservoir as possible. Dispose of fluid properly.
- Top the reservoir with a small amount of fresh brake fluid to keep air out while you bleed each caliper.
Bleeding order
Always bleed from the wheel farthest from the master cylinder working toward the nearest. If you can’t identify the master cylinder feed routing, use this common sequence: rear right, rear left, front right, front left. Confirm on your machine before beginning.
Manual two-person bleeding method
- Attach clear tubing to the bleed nipple of the first caliper and submerge the other end in a small container partially filled with old fluid to avoid sucking air back in.
- Have your helper slowly depress the brake pedal several times and hold it down.
- Open the bleed nipple one-quarter to one-half turn to allow fluid and air to escape. Close the nipple before your helper releases the pedal. Repeat until clean, bubble-free fluid flows.
- Keep the reservoir level topped with fresh fluid throughout to prevent drawing air into the system.
- Work through the bleeding order. After the final caliper is bled, double-check pedal firmness and reservoir level.
Single-operator or pressure-bleeder method
- Attach a pressure bleeder to the master cylinder reservoir per the bleeder manufacturer’s instructions. Set pressure per the bleeder tool spec (typically 5-15 psi).
- Open each bleed nipple in the proper order until clean fluid runs with no bubbles.
- Close nipples securely as you complete each wheel, and monitor reservoir level.
Flush versus partial bleed
For a complete replacement, perform repeated reservoir drains and refills while bleeding each caliper until fresh, clear fluid appears at each bleed nipple. A single caliper bleed will not fully replace fluid inside ABS or long lines; perform multiple passes if necessary.
Final checks and reassembly
- With the engine off, pump the brake pedal several times to build firm pedal feel. If the pedal remains spongy, re-bleed the system.
- Inspect all bleed nipples and hoses for leaks. Torque nipples to factory spec if you have the value; otherwise snug then verify no leaks under pressure.
- Clean any spilled fluid from painted surfaces immediately with water and brake cleaner; brake fluid can damage plastic and paint.
- Replace the reservoir cap and any panels removed. Test brakes at low speed in a safe area before normal use.
- Dispose of old brake fluid at an approved hazardous waste facility.
Troubleshooting
- Persistent soft pedal after bleeding: check for leaks, collapsed rubber brake hoses, or air trapped in a caliper. Consider replacing old hoses.
- Brake dragging after bleeding: ensure bleed nipples fully closed and caliper slider pins move freely; clean and lubricate sliders to manufacturer spec.
- Contaminated reservoir or dark fluid with particles: remove system components, flush lines, and consider replacing the master cylinder or calipers if internal contamination is present.
Safety notes
- Never let the brake fluid reservoir run dry while bleeding — that introduces air into the system.
- Brake fluid is hygroscopic; use only fresh, unopened fluid and keep the cap sealed when not topping off.
- Avoid getting brake fluid on painted surfaces; it will damage finish. Rinse immediately with water if contact occurs.
Following this MotoSport procedure will give the Rubicon reliable, safe braking. If you encounter unusual hardware damage, worn components, or persistent issues after a proper bleed, consult a qualified ATV technician for diagnosis and repair.
