This MotoSport-exclusive guide covers step-by-step brake fluid replacement and bleeding for the 2004 Honda Rancher 350 TRX350FM/FE/TE/FE models (TRX350R4X4 family). Follow all safety precautions, use the correct fluids, and work methodically to keep brakes reliable in the field.

Safety & preparation

  • Work on a level surface with the engine off, parking brake engaged (if applicable), and ignition key removed.
  • Wear eye protection, gloves, and have rags and a sealed container for old fluid. Brake fluid damages paint & plastics; protect surfaces.
  • Use DOT 3 brake fluid unless owner’s manual specifies different. For 2004 Rancher, DOT 3 is standardconfirm cap marking.
  • Gather tools: wrench set, clear bleed hose, catch bottle, turkey baster or fluid syringe, torque wrench, clean funnel, jack/stands or ramps to access wheels if necessary.
  • Bleed sequence: rear brakes first, then front. For the Rancher 350 4X4, bleed the caliper farthest from master cylinder first – typically left rear, then right rear, then left front, then right front. If uncertain, follow master cylinder location visually.

Model notes for the 2004 Honda Rancher 350 4X4

  • Some 2004 Rancher models use a single combined master cylinder for front & rear circuits; others use separate circuits. Inspect the master cylinder reservoir for two chambers or a divider. If dual circuits are present, bleed each circuit independently following the correct caliper order.
  • ABS is not present on standard 2004 Rancher 350 models; bleeding is conventional manual bleeding.
  • Brake calipers on this ATV are compact — do not overextend caliper pistons when compressing; use a piston spreader or suitable clamp and inspect seals for leaks.
  • Replace soft or cracked brake lines with OEM-spec lines; the Rancher sees rough use and lines can deteriorate from heat and abrasion.

Step 1: Inspect & top up reservoir

  1. Clean around the master cylinder cap. Remove cap and diaphragm; wipe any dirt. Note fluid color and level.
  2. If fluid is dark or has debris, plan full replacement. Use a turkey baster or syringe to remove most old fluid from the reservoir before adding fresh DOT 3 to minimize contamination.
  3. Fill to the recommended level but do not overfill; replace cap loosely for later open-reservoir bleeding if used.

Step 2: Wheel/calfiper prep

  1. If necessary, raise the ATV and secure on stands to access bleed nipples. Remove wheels for easier caliper access.
  2. Locate bleed nipple on each caliper; clean and remove rubber cap. Fit clear hose over nipple and place opposite end into a catch bottle partially filled with fresh fluid to avoid air re-entry.
  3. Have an assistant ready to slowly operate the brake lever/pedal when requested.

Step 3: Manual (two-person) bleeding procedure

  1. Start with the caliper farthest from the master cylinder. Instruct assistant to slowly apply moderate pressure on the brake lever/pedal and hold.
  2. Open bleed nipple about 1/4 turn with a wrench. Fluid & air will flow into the hose. Close nipple before assistant releases the lever/pedal to prevent sucking air back in.
  3. Repeat pump-hold-open-close cycles until clear, bubble-free fluid appears. Keep reservoir topped up during this process to avoid drawing air into the system.
  4. Move to the next caliper in the sequence: rear farthest, rear nearest, front farthest, front nearest. On some Ranchers front calipers are twin-piston; ensure both pistons retract evenly when compressing.

Step 4: One-person (vacuum) bleeding alternative

  1. Use a hand vacuum pump on the bleed nipple. Attach hose and pump while an assistant slowly squeezes and releases the lever/pedal, or operate lever yourself following the pump instructions.
  2. Monitor reservoir level and avoid running dry. Continue until no air bubbles appear and fluid is clear.

Step 5: Full fluid replacement

  1. To completely replace fluid, start with reservoir drained as much as possible and perform bleeding until new fluid appears at each caliper and in the clear hose. For best results, remove old fluid from reservoir several times during the process and refill with fresh DOT 3.
  2. Flush until fluid runs clear and at the correct color/clarity throughout the system.

Step 6: Final checks & reassembly

  • Tighten all bleed nipples to correct snugness; do not overtighten. Replace rubber caps.
  • Top reservoir to specified level and replace diaphragm & cap. Clean any spilled fluid immediately.
  • With ATV on ground, press brake lever/pedal firmly several times to confirm a firm, consistent feel. Check for leaks at calipers, lines, master cylinder, and banjo fittings.
  • Torque wheel nuts to spec if wheels were removed. Test ride at low speed in a safe area, checking brake performance and repeat bleeding if sponginess remains.

Maintenance tips & traps to avoid

  • Never mix different types of brake fluid. Mixing DOT 3, DOT 4, etc., can reduce performance.
  • Dispose of used brake fluid properly; it’s hazardous waste.
  • If brake lever/pedal remains soft after careful bleeding, inspect master cylinder and caliper pistons/seals for internal leaks or worn parts. Replace faulty components rather than repeating bleeding indefinitely.
  • Check and replace brake pads if thin or contaminated with fluid. Contaminated pads require replacement.
  • Because the 2004 Rancher often sees heavy trail use, inspect mounting bolts, caliper brackets, and brake hose routing for chafe and corrosion during service.

Parts & supplies commonly needed

  • DOT 3 brake fluid (buy fresh sealed containers)
  • Replacement bleed nipple caps, crush washers for banjo bolts if disturbed, caliper seals or full caliper rebuild kit if leaking
  • Clear bleed hose, catch bottle, vacuum pump or syringe, clean rags

Perform brake fluid replacement at regular intervals or whenever you detect contamination, spongy brakes, or after repairs. Proper bleeding keeps your 2004 Honda Rancher 350 reliable and safe in all riding conditions.
