The 1991 Suzuki DR650S uses a foam air filter designed to keep contaminants out of your engine while allowing adequate airflow. Routine cleaning – or replacement if necessary – is a crucial part of your maintenance schedule, especially for those who ride in dusty or challenging off-road environments.

Why Air Filter Care Matters on the 1991 DR650S

  • Protects engine life: Riding with a dirty or damaged air filter allows dust and debris to enter the engine, causing premature wear and performance loss.
  • Boosts performance: A clean filter allows your DR650S to breathe and deliver consistent throttle response.
  • Model-specific note: The 1991 DR650S air box is located behind the left side panel, and the filter is secured in place with a specialized retainer and Phillips head screw. The foam element can become brittle with age, so inspection for cracks is essential every time you service it.

How to Remove the Air Filter

  1. Place the bike on a secure, level surface and ensure it is upright.
  2. Remove the left side panel by taking out the mounting screws and gently pulling the panel away.
  3. Remove the air box cover by loosening and removing its screws. Set the cover aside carefully.
  4. Locate the white air filter retainer – unscrew the Phillips head screw and lift the retainer out.
  5. Gently withdraw the foam filter element and built-in cage from the air box.

Cleaning the Air Filter

  • Inspect the foam for tears, rips, or hardening. If the foam is damaged or brittle, replace it immediately to avoid unfiltered air intake.
  • To clean, immerse the filter in a container filled with a motorcycle-specific air filter cleaning solution (or kerosene as an alternative). Avoid using gasoline or harsh solvents, which can damage the foam.
  • Gently squeeze (do not twist or wring) the filter to work out the dirt. Repeat as needed in fresh solution until the filter is clean.
  • Rinse thoroughly with warm water until no residue remains. Squeeze out excess water, then allow the filter to dry completely – ideally overnight in a clean area.

Oiling the Air Filter

  • Once dry, thoroughly coat the foam filter with high-tack, motorcycle-specific air filter oil. Work the oil evenly through the element by hand to ensure complete coverage, paying special attention to crevices and seams.
  • Do not oversaturate. Squeeze the filter to remove excess oil – it should feel damp, not dripping.
  • If you use an aerosol oil, hold it 7–8 cm from the filter and apply in sweeping motions. Allow the filter to sit for 20 minutes, then check for any missed spots.
  • Apply a light bead of waterproof grease to the filter's sealing lip before installation to help prevent dirt bypass.

Reinstalling the Filter

  1. Reattach the filter to its cage and ensure the unit seats fully and evenly in the air box.
  2. Install the white retainer and secure it with the Phillips head screw. Take care not to overtighten.
  3. Install the air box cover and side panel, tightening all fasteners securely.

Replacement Intervals & Pro Tips

  • Inspect and clean the air filter every 600–1,000 miles or after every very dusty ride. Replace if the foam is no longer supple or shows any sign of tearing.
  • Never run the DR650S without a properly oiled air filter – engine damage can occur very quickly.
  • Check the air box interior for accumulated dirt at every filter service and wipe it clean with a damp cloth if needed.
  • Consider keeping a spare filter so you can swap and keep riding if your first filter needs to dry fully after cleaning.
