A Practical Fuel Line Walkthrough for the 1999 Yamaha PW50

Rubber fuel hose is among the cheapest parts on a 1999 Yamaha PW50 and one of the few that can end a ride outright. It hardens, cracks, and weeps fuel where you cannot see it, eventually either starving the engine or putting gasoline somewhere it should never be. Swapping it needs no specialty tools and no shop time.
How a Failing Line Announces Itself
A fuel line rarely fails without hinting first. Run through this list before loading the PW50 up, particularly if the bike has been sitting.
- Fuel staining at either fitting. Seepage shows up at the barbs before anywhere else.
- Persistent gasoline smell. If you smell fuel with the bike cold and untouched, something is leaking.
- Cracks that appear when you flex the hose. Dry rot hides at rest and reveals itself the moment rubber bends.
- Swelling or a soft, mushy section. The opposite of hardening and just as bad — usually chemical attack.
- Surging or dying under load. Restricted flow mimics fuel starvation and gets misdiagnosed as a jetting problem.
The Carbureted Setup on This PW50
Fuel delivery on the 1999 Yamaha PW50 is carbureted, so the plumbing is about as simple as it gets on a two-stroke dirt bike — tank, petcock, hose, carburetor. That petcock is the most useful thing about this job. Turn it off and the fuel stops, which means no siphoning and no fighting gravity while you work.
Why This Part Wears Out at All
Two things degrade a fuel line: time, and what sits inside it. Rubber loses flexibility as it ages, and a hose that spent eight years on a 1999 Yamaha PW50 has been hardening the whole time, ridden or parked. Hardened rubber cannot absorb vibration, so it cracks where it stretches over a fitting. Ethanol-blended gasoline is the other half — fuel sitting unused for months attracts moisture and breaks down, which is rough on hose material and leaves varnish behind. Add a dry climate baking out what flexibility remains, and a line that looked fine last season can be brittle by spring.
What to Have on the Bench
The parts list is short and the tool list shorter. Lay it out before breaking the first connection.
- Replacement fuel line in the correct inside diameter and length for your 1999 Yamaha PW50. Match the original rather than guessing — oversized line will not seal on the barb.
- New clamps. Spring clamps lose tension with age, and a small clamp kit costs very little.
- Nitrile or rubber gloves. Gasoline absorbs through skin.
- A fuel-safe drain container and a funnel if you plan to reuse the fuel.
- Pliers and a small flat screwdriver for spring and screw clamps respectively.
- Shop rags and eye protection.
One genuine safety note: gasoline vapor is heavier than air and travels along the floor toward anything that can ignite it. Work outdoors or with the door open, shut off any heater with a pilot light, keep the fuel container capped, and let a hot engine cool first.
Getting the Old Line Out of the Way
Close the petcock. Everything downstream of that valve is the only fuel you need to deal with, which on a 1999 Yamaha PW50 amounts to a few ounces in the line and float bowl.
Get that remaining fuel into a container rather than onto the floor. The float bowl drain screw is purpose-built for this — slip a hose over the nipple, aim it into your catch can, and crack the screw open. If you would rather drain the whole tank, do it now with the hose routed into the container.
Then release both clamps and work the hose off the fittings. Pliers handle spring clamps; a flat screwdriver handles screw clamps. Slide each clamp well back so it cannot fight you. To separate a stubborn hose from a barb, rotate it a quarter turn to shear the bond before pulling. If the rubber has gone hard enough that it will not release, split it with a knife along its length — the hose is being replaced anyway, and the fittings are what matter.
Fitting the New Line
Measure the replacement against the old line before cutting. Matching the original length keeps routing correct on the PW50, and a square cut gives the clamp a clean surface to seal against. Trim with a fresh blade rather than dull side cutters.
Slide the hose fully onto the tank-side fitting, past the barb and up against the shoulder. If the rubber resists, soften it in hot water; do not reach for lubricant. Grease or oil on a fuel fitting shows up later as a slow weep and can carry contamination into the carburetor.
Attach the carburetor end and check the shape of the run. The hose should follow the original path with no contact against cylinder or exhaust and no kink where it curves. Install fresh clamps over the fitting area rather than out on bare hose, and tighten only until the rubber is compressed — a screw clamp cranked down hard will eventually cut through.
Verifying the Repair
Turn the petcock back on and give it time. Several minutes of sitting over clean cardboard will reveal a gravity leak that a quick glance would not. Inspect both connection points closely, by touch as well as by eye, since a slow weep often shows up as nothing more than dampness at the clamp.
Start it up next. Heat and vibration change the picture, so run the engine to temperature and inspect the joints again at idle. A leak appearing only when running usually means the hose is not seated deeply enough — take it apart and reseat rather than adding clamp tension, which only damages rubber.
Once it passes both tests, finish the housekeeping. Handle the drained fuel responsibly and think twice about reusing it if it has gone stale. Recheck the fittings after the first ride, since a new hose settles onto the barbs.
