Swapping the Fuel Line on Your 1996 KTM 50SX

A cracked fuel line seems trivial until it strands you at the far end of a trail or drips onto a hot pipe. On a 1996 KTM 50SX, the fuel line is a short, inexpensive piece of rubber doing a job with zero tolerance for failure — and replacing it is well within reach with basic hand tools and about half an hour.

Red Flags During a Pre-Ride Look

Most failing fuel lines warn you before letting go. The warnings are easy to dismiss, so it helps to know what you are looking at when you walk up to your 1996 KTM 50SX.

  • A puddle or damp patch underneath. Even a slow weep leaves evidence, usually below the tank or carburetor.
  • A strong fuel smell in the garage. Odor lingering a day after parking is not normal.
  • Visible cracking. Bend the hose gently; fine cracks that open under flex mean the rubber is done.
  • A hose that feels hard or glazed. Healthy line is soft and slightly tacky.
  • Bogging or running lean. A collapsed or deteriorated line restricts flow, and the engine acts like the tank is nearly empty.

Why This Part Wears Out at All

Two things degrade a fuel line: time, and what sits inside it. Rubber loses flexibility as it ages, and a hose that spent eight years on a 1996 KTM 50SX has been hardening the whole time, ridden or parked. Hardened rubber cannot absorb vibration, so it cracks where it stretches over a fitting. Ethanol-blended gasoline is the other half — fuel sitting unused for months attracts moisture and breaks down, which is rough on hose material and leaves varnish behind. Add a dry climate baking out what flexibility remains, and a line that looked fine last season can be brittle by spring.

Know the 50SX Fuel Layout First

The fuel system on your 1996 KTM 50SX uses a carburetor, and the petcock is your shutoff. Fuel flows by gravity alone from tank to float bowl through one hose, secured at each end by a spring pinch clamp or a small screw clamp. That is the whole circuit, and it is why this job is beginner-friendly on a two-stroke machine.

Getting Set Up Before You Start

Assemble everything first. Once the line is off, you do not want to be driving to the parts store with an open fuel system.

  • Replacement fuel line in the correct inside diameter and length for your 1996 KTM 50SX. Match the original rather than guessing — oversized line will not seal on the barb.
  • New clamps. Spring clamps lose tension with age, and a small clamp kit costs very little.
  • Nitrile or rubber gloves. Gasoline absorbs through skin.
  • A fuel-safe drain container and a funnel if you plan to reuse the fuel.
  • Pliers and a small flat screwdriver for spring and screw clamps respectively.
  • Shop rags and eye protection.

One genuine safety note: gasoline vapor is heavier than air and travels along the floor toward anything that can ignite it. Work outdoors or with the door open, shut off any heater with a pilot light, keep the fuel container capped, and let a hot engine cool first.

Getting the Old Line Out of the Way

Shut the petcock off first. That single step keeps this job clean on a carbureted 50SX — with the valve closed, the tank stays full and the only fuel to manage is what is already past the valve.

Empty the carburetor next. Attach a length of clear hose to the float bowl drain nipple, direct it into your container, and open the drain screw. A minute later the bowl is dry and you can work without fuel running down your arm.

With the fuel handled, address the clamps at each end. Squeeze spring clamp tabs together with pliers and walk the clamp down the hose, or loosen a screw clamp with a driver. The hose is usually the hard part: years of heat cycling effectively glue it to the barb. Twist first to break the bond, then pull straight off. When a line is badly hardened, cutting it off with a razor blade is safer for the fitting than prying at it.

Installing the Replacement Hose

Trim the replacement to the same length as the original. Guessing causes problems at both ends of the range — excess hose finds something hot to lean against, and a short hose loads the fittings every time the engine moves. Cut cleanly and squarely.

Fit the tank-side end first, sliding the hose past the full barb until it bottoms out. If the line is stiff from sitting on a shelf, dip the end in hot water. Do not lubricate: no grease, no oil, no assembly lube on a fuel fitting. Beyond weakening the seal, it introduces contamination into the fuel your 50SX is about to run.

Connect the carburetor end and look at the whole run before securing anything. The hose should mirror the factory routing with clearance from the exhaust and no kinks. Then set both clamps directly over the barbed sections and tighten just enough to compress the rubber. Over-torquing a screw clamp scores the hose and creates a leak path over time.

Wrapping Up and Checking Your Work

Turn the petcock back on and give it time. Several minutes of sitting over clean cardboard will reveal a gravity leak that a quick glance would not. Inspect both connection points closely, by touch as well as by eye, since a slow weep often shows up as nothing more than dampness at the clamp.

Start it up next. Heat and vibration change the picture, so run the engine to temperature and inspect the joints again at idle. A leak appearing only when running usually means the hose is not seated deeply enough — take it apart and reseat rather than adding clamp tension, which only damages rubber.

Once it passes both tests, finish the housekeeping. Handle the drained fuel responsibly and think twice about reusing it if it has gone stale. Recheck the fittings after the first ride, since a new hose settles onto the barbs.
