Replacing the hose costs a few dollars, and doing it early beats doing it trailside with a leaking tank.

The Carbureted Setup on This 360MXC

The fuel system on your 1996 KTM 360MXC uses a carburetor, and the petcock is your shutoff. Fuel flows by gravity alone from tank to float bowl through one hose, secured at each end by a spring pinch clamp or a small screw clamp. That is the whole circuit, and it is why this job is beginner-friendly on a two-stroke machine.

Fuel line problems show up two ways: something you see and smell, or something you feel while riding. Both are worth taking seriously on a 360MXC.

  • Evidence on the ground. A drip or dark patch under the bike after it sits overnight.
  • The smell of raw gasoline. Noticeable with the engine cold and unrun.
  • Surface cracking on the hose. Especially at bends and where the line slides over fittings.
  • Weeping under light pressure. Push gently near a fitting and watch for moisture at the joint.
  • Fuel starvation symptoms. Bogging or cutting out as though the tank ran dry when it clearly has not.

Tools & Preparation

This is a low-cost job, and most of the preparation is about containing fuel rather than turning wrenches.

  • Replacement fuel line in the correct inside diameter and length for your 1996 KTM 360MXC. Match the original rather than guessing — oversized line will not seal on the barb.
  • New clamps. Spring clamps lose tension with age, and a small clamp kit costs very little.
  • Nitrile or rubber gloves. Gasoline absorbs through skin.
  • A fuel-safe drain container and a funnel if you plan to reuse the fuel.
  • Pliers and a small flat screwdriver for spring and screw clamps respectively.
  • Shop rags and eye protection.

Understanding How the Line Deteriorates

It helps to treat fuel line as a consumable rather than a permanent part. The material is engineered to stay soft and seal against a barbed fitting, and it loses that ability gradually as heat cycling, sun exposure, and plain calendar age push it the same direction — a dry climate does it fastest. Fuel chemistry compounds the problem. Ethanol blends sitting through a long off-season absorb water and begin to separate, which is harder on rubber than fresh fuel and leaves gum behind. On a 1996 KTM 360MXC stored more than ridden, that combination is the usual culprit.

Working the Original Hose Free

Petcock off, first thing. That valve is why a carbureted bike like the 360MXC is forgiving here: shut it and the fuel stops moving.

Capture the fuel sitting downstream. Fit a clear hose to the float bowl drain nipple, run it to your container, and open the drain screw a couple of turns. The bowl empties in under a minute. Close the screw afterward, because a bowl that will not hold fuel is frustrating to diagnose later.

Clamps come next. Squeeze the ears of a spring clamp with pliers and slide it clear, or back off a screw clamp until it moves freely. Then persuade the hose off the barb with a twisting motion rather than a hard yank — old rubber bonds to metal, and a straight pull can bend a carburetor inlet or petcock spigot. When the line is truly seized, slice it lengthwise and peel it away.

Fitting the New Line

Use the removed hose as your measuring stick and cut the new one to match. On a 1996 KTM 360MXC the correct length stays clear of moving and hot components while still absorbing engine movement without pulling on either fitting. Square off both ends with a sharp blade.

Start at the petcock. Work the hose on until the barb is fully buried — a partial seat is the most common cause of a post-repair leak. Warming a stiff hose helps it slide; lubricating the fitting does not. Leave grease and oil out entirely, since either prevents the rubber gripping properly and can end up inside the carburetor.

Then connect the carburetor side and dry-fit before clamping. Mount the tank if it was removed and verify the hose is not trapped, stretched, or resting on the head. Once the routing looks right, place a clamp at each end over the fitting itself and bring it to snug. New spring clamps are hard to overdo; screw clamps need restraint.

Verifying the Repair

Turn the petcock back on and give it time. Several minutes of sitting over clean cardboard will reveal a gravity leak that a quick glance would not. Inspect both connection points closely, by touch as well as by eye, since a slow weep often shows up as nothing more than dampness at the clamp.

Start it up next. Heat and vibration change the picture, so run the engine to temperature and inspect the joints again at idle. A leak appearing only when running usually means the hose is not seated deeply enough — take it apart and reseat rather than adding clamp tension, which only damages rubber.

Once it passes both tests, finish the housekeeping. Handle the drained fuel responsibly and think twice about reusing it if it has gone stale. Recheck the fittings after the first ride, since a new hose settles onto the barbs.
