How to Change the Coolant in a 2004 Kawasaki KLX400R

The process is straightforward, but there are a few KLX400R-specific tips every owner should know to keep this dirt bike running strong for years of trail riding and racing.
What You’ll Need
- Fresh coolant (engine-specific, ethylene glycol-based, pre-mixed or 50/50 with distilled water)
- Distilled water (for flushing)
- Drain pan
- 8mm and 10mm sockets
- Ratchet
- Funnel
- Gloves and shop towels
Step-by-Step Coolant Change Guide
- Ensure Engine Is Cool
Allow your KLX400R to cool down completely before starting—never open the cooling system on a hot engine due to burn risk. - Remove Side Panel and Radiator Cap
Use the 8mm socket to remove the left side panel. This provides access to the coolant overflow reservoir.
Next, remove the radiator cap. Press and turn counter-clockwise, releasing any residual pressure. - Drain Old Coolant
Place the drain pan beneath the water pump area.
Locate and remove the coolant drain bolt from the lower part of the water pump with the 10mm socket.
Open the radiator cap to ensure a full drain. Let the coolant drain completely from the engine and radiator. - Flush the Cooling System
Reinstall the drain bolt temporarily and pour distilled water into the radiator until full. Reinstall the cap, then start the bike and let it idle for one or two minutes. Shut off, allow to cool, and drain again by removing the bolt. Repeat once for a thorough flush, especially if your old coolant was heavily discolored or contaminated. - Inspect and Clean Reservoir
Empty the overflow reservoir by disconnecting the hose and draining. Wipe out any debris or buildup with a clean towel and reinstall. - Refill with Fresh Coolant
With the drain bolt securely reinstalled, use a funnel to fill the radiator with fresh coolant to the filler neck.
Fill the overflow reservoir to the indicated “Full” line. - Bleed Air from the System
Start the engine and let it idle with the radiator cap off. Rev gently and rock the bike to help trapped air escape. Add coolant if the level drops. When bubbling stops and coolant stops dropping, turn off the engine and let it cool. - Top Off and Final Check
Check coolant levels in both the radiator and reservoir, topping off if needed.
Reinstall the radiator cap and side panel.
Special KLX400R Notes
- The KLX400R shares core engine architecture with Suzuki DR-Z400 models, so major cooling system service procedures are similar across the platforms.
- This model’s radiator is somewhat vulnerable to tip-over damage. Always check for leaks and bent fins when servicing and consider periodic fin straightening to keep airflow optimal.
- Be diligent about bleeding air after refilling, as trapped air can lead to rapid overheating on the trail.
- Use only manufacturer-recommended coolants and never dilute with tap water, as mineral deposits may restrict cooling efficiency.
When to Change Coolant
Change your KLX400R’s coolant every two years or 24 months, or more frequently if you frequently ride in muddy or abrasive conditions, as contamination can accelerate coolant breakdown and corrosion.
Proper Coolant Disposal
Collect old coolant in a sealed container and recycle or dispose of it per local regulations—never pour it down drains or onto the ground.
