Unlike modern liquid-cooled dirt bikes, the tried-and-true KLR650 has a simple and accessible cooling system, but has a few unique points worth noting for first-time owners or anyone looking to keep this single-cylinder legend running strong for years to come.
What Makes the 2004 KLR650 Unique?
The KLR650 stands out for its large radiator and remote reservoir system, proven reliability, and easy serviceability. The model year 2004 is part of the first-generation run, known for their simple design and robust construction. However, the radiator cap and overflow bottle are slightly tucked under the fairings, requiring a small amount of disassembly. Regular maintenance is crucial, as some older models may show wear at hose connections or radiator cap seals.

Step-by-Step Coolant Change Procedure
- Let the bike cool down. Never open the cooling system hot—wait until the engine is completely cool before starting service.
- Remove lower fairings for access. Use a Phillips screwdriver and 8 mm socket to remove the bolts holding the lower right and left fairings. This provides access to the radiator cap and the water pump drain bolt.
- Position the bike upright. Use the side stand or a motorcycle lift to keep the bike level during the service.
- Remove radiator cap. Slowly unscrew the radiator cap to release any built-up pressure. The cap is located on the left side, under the fairing. Set it aside.
- Locate the coolant drain bolt. The drain bolt is a vertical 8 mm bolt at the front lower right side of the engine, on the water pump housing. (Don't confuse it with the horizontal bolt nearby, which holds the water pump in place.)
- Position a drain pan under the water pump. Remove the 8 mm drain bolt and allow the old coolant to drain completely.
- Flush the system (optional but recommended). Replace the drain bolt, fill the radiator with clean water, and run the bike for a few minutes. Repeat the drain and refill step until water runs clear.
- Reinstall the drain bolt. Tighten to about 10 ft–lbs with your torque wrench. Wipe up any spills.
- Refill the radiator and overflow bottle. Pour new coolant into the radiator until it's topped off, then fill the overflow reservoir to the Full line.
- Reinstall radiator cap securely. Double-check the level.
- Start the bike and let it run. With the fairings still off, run the engine until it reaches operating temperature. Watch for leaks and check the coolant level again, topping off if necessary as air works its way out.
- Reinstall fairings and complete the job. Replace all bolts and covers in reverse order. Dispose of the old coolant safely; it is toxic.
Important Tips for KLR650 Coolant Changes
- Inspect all hoses and the radiator cap for cracks or wear. Replace if needed.
- Always use a motorcycle-safe coolant (avoid automotive coolants with silicates; these can damage wet clutch components over time).
- Be sure to burp the system—trapped air can cause overheating.
- The coolant system capacity for the KLR650 is about 38 fluid ounces including radiator and reservoir.
- Check for leaks especially at hose clamps and the water pump area after the first ride.
With regular coolant changes, your 2004 KLR650 will be ready to take on thousands more miles, whether you're commuting, touring, or exploring dirt trails.
