Step 1: Let the Bike Cool Completely

  • Remove the bolt and allow the coolant to drain completely.
  • If desired, disconnect the lower radiator hose (using pliers and a shop rag for drips) for a more complete drain.

Step 5: Flush the Cooling System (Optional, but Recommended)

If the coolant is especially dirty or you're changing coolant type (from water-based to premixed, for example), flush the system with distilled water. Reinstall the drain bolt, fill the radiator with distilled water, run the engine briefly, then drain completely again. Never use harsh flushing chemicals, as the KDX200's aluminum components can be damaged.– see note below

Step 6: Replace the Drain Bolt

Install and torque the drain bolt to manufacturer specs. For the water pump cover bolts, use 9.8 N–m (81 in–lb) when reinstalling the cover.

Step 7: Fill with New Coolant

Slowly pour in high-quality premixed coolant up to the radiator fill neck. The KDX200 system capacity is 1.1 liters. Squeeze the radiator hoses gently to help burp trapped air bubbles during filling.

Step 8: Bleed the System

  • With the cap still off, start the engine and let it idle so coolant circulates and any remaining air is expelled.
  • Watch for burping bubbles, tapping and squeezing hoses gently.
  • Once coolant stops bubbling, top up as needed and reinstall the radiator cap.

Step 9: Run the Engine – Check Levels Again

  • Run the engine until it's warm, then shut off and let cool completely.
  • When cool, check the radiator and overflow bottle levels and top off if needed.

Notes & Model-Specific Tips for the KDX200

  • Avoid silicate-based automotive coolants. These can harm the aluminum radiator and water pump.
  • Overflow bottle drops are normal. The coolant will expand and contract as the bike heats and cools, sometimes leading to a drop in the overflow tank level. Only be concerned if the overflow bottle empties repeatedly between rides.
  • Inspect the water pump seal and impeller. If you notice persistent coolant loss, check for leakage at the water pump weep hole or visible impeller corrosion. Replace the gasket and/or impeller as needed, torqueing the impeller nut to 9.8 N–m (87 in–lb).
  • Do not use a flushing compound not specifically marked as safe for motorcycle aluminum engines.

Final Inspection

  • Start the bike and let it come up to temperature, watching for leaks or sudden drops in coolant level.
  • Reinstall all previously removed panels and the seat when satisfied the system is working properly.
