This MotoSport guide walks through a safe, model-specific procedure to replace and bleed the brake fluid on a 2016 Honda Rancher 420 4X4 DCT EPS (FA2). Follow all steps carefully. Use DOT 3 or DOT 4 brake fluid as specified by Honda; do not mix with DOT 5 silicone fluid.
Tools & supplies
- Honda-approved DOT 3 or DOT 4 brake fluid (fresh bottle)
- Brake bleeder kit or clear hose & catch bottle
- Wrenches: 8mm and/or 10mm (bleeder screw size may vary)
- Turkey baster or fluid syringe (for master cylinder)
- Clean rags, nitrile gloves, and safety glasses
- Jack or ramps and wheel chocks
- Service manual torque specs (use low torque on bleeder)
Safety and prep
- Work on a level surface; secure ATV with chocks and parking brake disengaged.
- Protect painted surfaces from fluid spills; brake fluid damages paint.
- Wear eye protection and gloves. Keep a fire extinguisher nearby when working with fluids.
- Park the ATV with engine off and key removed. For DCT models, ensure parking mode is set and wheels cannot move.
Model notes for the 2016 Rancher 420 FA2
- The FA2 uses hydraulic brakes front and rear with a single master cylinder reservoir accessible under the front rack area or near the handlebars depending on configuration. Confirm on your unit before starting.
- DCT transmission and EPS do not affect brake hydraulic procedure but take care when using the starter or moving the vehicle while bled to avoid accidental engagement.
- Some Rancher models use combined braking routing; bleed sequence and access can be tighter than on larger ATVs. Remove any racks or panels needed for clear access.
- ABS is not present on this model; bleeding is straightforward single-circuit front and rear caliper bleed points.
Step 1 Inspect system & note existing condition
- Check fluid level and color in the master cylinder reservoir. Dark, contaminated fluid requires a full replacement.
- Inspect hoses, calipers, and lines for leaks, cracks, or damaged fittings. Replace damaged components before bleeding.
Step 2 Access master cylinder and calipers
- Remove racks or panels as needed to access the reservoir cap. Clean around the cap to prevent contamination.
- Open reservoir cap and remove diaphragm and cover. Do not let debris enter.
Step 3 Remove old fluid from reservoir
- Use a turkey baster or fluid syringe to remove as much old fluid as possible from the reservoir.
- Wipe reservoir clean with a lint-free rag. Refill with fresh fluid to the fill linedo not overfill.
Step 4 Bleed order and general approach
Recommended bleed sequence: start with the caliper farthest from the master cylinder and finish with the closest. On the Rancher 420 FA2 this generally means:
- Rear passenger-side caliper (if applicable)
- Rear driver-side caliper
- Front passenger-side caliper
- Front driver-side caliper (closest to master cylinder)
Use one of these methods depending on available help: traditional two-person pump-and-hold, vacuum bleeder, or pressure bleeder. Vacuum or pressure bleeders minimize air ingress and are recommended for a cleaner job.
Step 5 Bleeding procedure (two-person pump-and-hold)
- Attach clear hose to bleeder screw and place other end in a catch bottle partially filled with clean brake fluid to prevent air re-entry.
- Have an assistant pump the brake pedal slowly 4-6 times and hold pressure.
- With pedal held, open the bleeder screw about 1/4 turn to allow fluid and air to escape. Close the screw before the assistant releases the pedal. Repeat until fluid is clear and free of bubbles.
- Top up the master reservoir frequently to prevent it running dry.
- Work through the bleed order list until all calipers show clear fluid and no air bubbles.
- After final caliper, verify firm brake lever/pedal feel; repeat sequence if sponginess remains.
Step 6 Bleeding with a vacuum or pressure bleeder
- Follow manufacturer instructions for your bleeder tool. Connect to reservoir (pressure) or to the bleeder hose (vacuum) and open bleeder screws one at a time in the recommended order.
- Maintain reservoir level and replace with fresh fluid as needed.
- Close bleeder screws, remove tool, and confirm pedal feel.
Step 7 Final checks and cleanup
- Torque bleeder screws to specified low torque if required (light snug, do not over-torque).
- Clean fluid from painted surfaces immediately with water; inspect for leaks at calipers, hoses, and lines.
- Reinstall reservoir cover and any removed panels or racks.
- Perform a static brake test: with engine off, apply the brakes hard and attempt to roll vehicle a short distance to confirm holding function.
- Take a short slow test ride and re-check fluid level and leak points after first use.
Torque & specification reminders
- Use low torque on bleeder screws; overtightening can strip or snap bleeders. If strip-prone, replace with OEM bleeder fittings.
- Refer to the ATV's service manual for any specific torque values or reservoir capacity. When in doubt, snug then a small fraction of a turndo not force.
Troubleshooting
- Persistent spongy brake feel: repeat bleeding sequence, inspect master cylinder for internal leaks, and check caliper pistons for proper movement.
- If air seems trapped in system after thorough bleeding, cycle wheels through travel and reclamp caliper lines while bleeding; sometimes angle-dependent pockets form in tight routing.
- If master cylinder runs dry quickly, suspect a leak or a faulty sealrepair before riding.
Maintenance tips specific to the Rancher 420
- Replace brake fluid every two years or sooner if contaminated or dark; Rancher use in wet, muddy environments accelerates contamination.
- Keep a small spare bottle of DOT fluid and a wrench in your tool kit for field top-ups but avoid prolonged riding if contamination or leaks are found.
- Given the FA2 layout, periodically inspect hose routing near the front suspension for chafing that can occur with steering or shock movement.
Completing this procedure restores braking performance and safety. If uncertain at any step, contact a qualified technician or visit MotoSport for parts and expert support.
