Mapping the Hose Before You Order Parts

Start this job with a walkaround rather than a wrench. Pull the seat and the side plastics off the 2017 Renegade 1000 X XC and follow the fuel hose from the tank fitting back to the throttle body, noting every clip, guide, and frame pass along the way. Measure the run while the old hose is still installed, since guessing at length is the most common reason a fuel line repair stalls halfway through. Because this is a 4x4 chassis, the hose has to clear front differential hardware and additional crossmembers that a two-wheel-drive quad does not carry, and those clearance points are exactly where a mistake in routing turns into a chafed hose two months later. Photograph everything now.

Injection, Not Gravity Feed

This Renegade uses the 976cc Rotax V-twin with electronic fuel injection and a pump housed inside the fuel tank. That means no petcock exists on the machine, so nothing shuts flow off mechanically, and the hose retains pressure well after the engine has stopped. The first real step becomes bleeding that pressure rather than turning a valve. Fittings on this platform are commonly factory retained clips or a self-locking quick-connect coupler at the tank end, and any hose you buy must be rated for injection pressure with the same inside diameter as the original piece.

What Ages a Fuel Hose Out

Heat cycling from the twin and constant vibration slowly drive the plasticizers out of the rubber wall, and a hose that has lost that flexibility cracks where it used to bend. In dry, low humidity regions the process runs faster, because arid air pulls moisture from the rubber and leaves it hard and crazed years ahead of schedule.

Ethanol content in modern pump gas works the opposite direction, attacking from the inside. Alcohol draws water into the fuel and gradually degrades the inner liner, and a Renegade stored with fuel standing in the lines can end up soft and swollen internally while the exterior turns brittle. Material breaking off that liner travels downstream, which is why age matters even when the outside of a hose still looks acceptable.

Symptoms Worth a Second Look

Give the plumbing a thorough inspection if you notice any of the following:

  • A fuel puddle or evaporating damp patch beneath the quad after it has sat
  • A gasoline smell hanging around the tank, strongest immediately after shutdown
  • Fine cracking, a chalky surface, or hardened lengths that will not compress
  • Bulging, softness, or a spongy feel right next to a fitting
  • Bogging under load, hesitation when you snap the throttle, or lean behavior at high rpm
  • A ring of caked dust at a joint, which is dried residue from slow seepage

Injected machines hide small leaks well, since fuel escaping a pressurized pinhole often atomizes before it can drip. An unexplained smell with a dry floor is still a legitimate finding.

Tools and Handling Gasoline Safely

Have nitrile gloves, safety glasses, EFI rated hose in the correct size, new clamps in the stock style, a quick-disconnect release tool if needed, line-clamping pliers, an approved sealed fuel container, a shallow drain pan, sockets for the bodywork, a razor knife, and clean rags all laid out first.

Ventilation deserves genuine attention. Work outdoors or with the shop open front to back, and put a fan at floor level pushing air across the space, because gasoline vapor is heavier than air and collects low where an ignition source would reach it first. Unplug chargers, shut down grinders and heaters, extinguish nearby pilot lights, and wait until the exhaust is cool to the touch. Keep gloves on the entire time; gasoline strips the natural oils out of bare skin almost immediately and carries additives you do not want absorbing.

Relieving Pressure and Taking the Old Line Out

Remove the fuel pump fuse or relay, crank the starter briefly until the engine stalls, key off, then disconnect the negative battery terminal. With the circuit bled, position the catch pan under the low point of the run and drape a rag over the joint you plan to open first, since even a depressurized hose holds fuel that pours out when it releases.

Slide clips and clamps well back along the hose before disturbing a joint. A quick-connect comes apart when both lock tabs are depressed squarely and the coupler is pulled straight off the nipple, never levered sideways, because aged plastic collars crack under that load. If varnish has glued the hose onto a barb, twist gently to break the bond, and if it still will not come, slit the hose lengthwise with a razor and peel it away so the fitting survives.

Fitting the Replacement and Verifying It

Cut the new hose to the length you measured. Slack lets the line drift into the exhaust or rub a frame edge, and a short piece pulls both fittings out of alignment. Push each end fully onto its barb until it bottoms out past the raised bead, working dry. Grease, oil, and silicone spray never belong on a fuel fitting, since lubricant on the sealing surface gives pressurized fuel a channel to creep past. Soften a stubborn hose end in hot water for half a minute instead.

Install new clamps just behind the bead on each fitting, tightening evenly rather than crushing the rubber. Self-locking quick-connects take no clamp: press until you hear the click, then pull firmly to confirm engagement. Route the hose through every original clip so it stays away from the driveline and hot components.

Refit the fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. Each cycle primes the pump and pressurizes the line with the engine cold, giving you the safest look at both joints. Wipe each fitting with a clean rag and hunt for any dampness, then start the engine and inspect again at idle. Several leak free minutes should pass before the plastics go back on. One last note: the fuel filter on this injected Renegade lives inside the tank as part of the pump assembly rather than inline on the hose, so persistent starvation after a clean install points to that module rather than the new line.
