Overview
This guide covers a complete brake-fluid replacement and bleeding procedure tailored to the 2020 Honda TRX520 Foreman 4X4 POWER STEERING (FM2). The OEM-recommended brake fluid is DOT 4. Use only fresh, sealed DOT 4 fluid. Brake systems are critical to safety — if you’re not confident, have a qualified technician perform the work.
Tools & Supplies
- DOT 4 brake fluid (new, sealed)
- Clear plastic tubing that fits bleeder nipples
- Brake-bleeder catch bottle or jar
- Wrench set (bleeder nipple size typically 8mm or 10mm)
- Turkey baster or fluid syringe
- Clean rags and brake-clean spray
- Disposable gloves & safety glasses
- Jack and jack stands or ramps (if wheel removal needed)
- Assistant for manual bleeding or a pressure/ vacuum bleeder if working alone
- Torque wrench for caliper and wheel bolts
Preparation
- Park on level ground, engage parking brake, turn ignition off, remove key.
- Block wheels to prevent movement. If replacing fluid only, wheels can remain on; for easier access remove wheels.
- Clean around the master cylinder reservoir cap to prevent contamination. Master cylinder is located under the front fender area near the handlebars on the TRX520 Foreman.
- Wipe the cap, then remove it. If equipped, remove the rubber diaphragm and paper filter — inspect and replace if contaminated.
- Use a turkey baster to remove as much old fluid from the reservoir as possible without letting air into the lines. Refill with fresh DOT 4 to the MAX mark.
Bleeding Strategy
The TRX520 Foreman uses a split hydraulic system. Bleed the lines in the recommended order to expel air efficiently: start with the caliper farthest from the master cylinder and work toward the closest. Typical sequence on this model:
- Right rear (far rear)
- Left rear
- Right front
- Left front (closest)
Bleeding Procedure — Two-Person Manual Method
- Have an assistant pump the brake lever/pedal slowly several times, then hold pressure.
- Attach clear tubing to the bleeder nipple of the targeted caliper and submerge the other end in a catch bottle partially filled with fresh fluid to prevent air reentry.
- Open the bleeder nipple one quarter to one half turn. Fluid and bubbles will flow into the bottle. Close the nipple before the assistant releases the lever/pedal to avoid sucking air back in.
- Repeat: pump, hold, open, close until the expelled fluid runs clear and bubble-free. Keep the master reservoir topped up between cycles to avoid introducing air into the system.
- Once clear, tighten the bleeder nipple to the specified snugness (hand tight plus a small fraction with a wrench; avoid over-torquing). Wipe any spilled fluid immediately.
- Move to the next caliper in the sequence, repeating steps 1-5.
Bleeding Procedure — One-Person Pressure or Vacuum Bleeder
- Attach the pressure bleeder to the master cylinder reservoir per the tool instructions, or attach vacuum pump to each bleeder nipple in turn.
- Pressurize reservoir to tool-specified psi (do not exceed 15-20 psi). Open the targeted bleeder nipple and allow fluid to flow until clear and bubble-free, then close the nipple.
- Follow the same caliper order as above. Monitor reservoir level and refill as needed to prevent air intake.
Final Steps
- After all calipers are bled and the fluid is clear, ensure the reservoir is filled to the MAX mark and reinstall the diaphragm and cap securely.
- With the ATV on the ground, firm up the brake lever/pedal several times to confirm a solid, consistent feel. If the lever/pedal feels spongy, re-bleed the affected circuit.
- Torque wheel and caliper fasteners to factory specs. Check for leaks at calipers, banjo bolts, and bleeder nipples while applying steady pressure to the brake lever/pedal.
- Dispose of old brake fluid properly — it is corrosive and must not be poured down drains or left exposed.
Torque & Tightening Notes
- Bleeder nipple: snug only — avoid rounding the nipple.
- Caliper mounting bolts and banjo bolt torque should follow Honda spec; if unknown, tighten caliper bolts to a conservative setting and confirm with a dealer spec sheet or torque tool before hard off-road use.
Special Notes for the 2020 TRX520 Foreman 4X4 POWER STEERING (FM2)
- The TRX520 uses a power steering pump & reservoir separate from the brake system. Do not confuse fluids or reservoirs. Power steering fluid has different properties; do not use brake fluid in the PS system.
- The TRX520 Foreman often has a combined ABS is not standard on this model year/trim — if your unit is equipped with any brake-assist device, consult certified service info before bleeding.
- Master cylinder reservoir access is under the front fender near the handlebars; ensure the cap seal and diaphragm are clean & intact when reinstalling.
- If you detect contaminated fluid with visible rust, moisture, or dark deposits, replace hoses and caliper seals as needed; contamination can indicate internal wear.
- After fresh fluid and successful bleed, re-check brake performance after a short test ride and again after initial off-road use. Re-torque fittings as necessary and re-inspect for leaks.
Maintenance Interval & Tips
- Recommended brake-fluid replacement interval: every 2 years or sooner for heavy use or wet conditions.
- Always store DOT 4 in its original sealed container; brake fluid is hygroscopic and absorbs moisture from air.
- Keep rags and components free of grease and oil; contamination drastically reduces friction material performance.
Safety Reminder
Brake fluid damages painted surfaces. Immediately clean any spills with brake-clean and water. If you are uncertain about torques, circuit layout, or detect persistent sponginess after bleeding, stop and consult a professional technician.
